Nothing about replacing the fuel line on a 2021 TRX250 Recon requires specialty equipment, but the job goes far better when everything is laid out in advance. Open fuel lines and half-finished setups do not mix, so start with the bench rather than the machine.

Assembling the Kit

  • New clamps — factory-style spring clips or compact worm-gear clamps
  • Nitrile gloves and safety glasses
  • A sealed, approved fuel container along with a shallow drain pan

  • Flat-blade screwdriver, small socket set, sharp razor knife
  • Clean rags and a work light

Treat the fuel itself as the hazard it is. Gasoline vapor is heavier than air, so it collects at floor level and travels along the ground toward any ignition source. Roll the quad outside or open the shop door completely, keep the engine cold, and shut down anything with a pilot light, a spark, or a hot element. Spread used rags outdoors to dry instead of sealing them in a bin.

Confirming What the 2021 Recon Uses

This model is carbureted. Its 229cc air-cooled single draws fuel through a carburetor rather than injectors, which means no in-tank pump, no pressurized line, and no need to pull a relay or crank the engine down to relieve pressure. Under the tank sits a petcock with ON, OFF, and reserve positions, and that valve is your shutoff. The hose is clamped at both ends, and the carburetor float bowl has a drain screw that lets you empty it before disconnecting anything.

If you have worked on a fuel-injected quad, forget the quick-connect couplers and in-tank filters for this job. The Recon keeps everything mechanical and accessible. Being a 2WD chassis helps further — with no front differential in the way, the line runs a short and mostly visible path from tank outlet down to the carburetor inlet.

How These Hoses Wear Out

Two processes work against the line at once. From outside, engine heat and sunlight bake the flexibility out of the rubber. Every heat cycle drives off a little more of the plasticizer that keeps the compound supple, and eventually the hose stiffens, glazes over, and starts checking at the bends where it flexes most. Dry-climate riders reach that point earliest because arid air steadily pulls moisture out of the hose wall.

From inside, ethanol-blended fuel goes to work on the liner. E10 absorbs water, and a Recon parked for a season holds that mix against the rubber the entire time, softening it and leaving gum behind. The result is a hose that is hard on the outside and swollen on the inside, which is why age alone justifies replacement even on a machine with low hours.

Clues the Line Is Finished

Look and sniff for these before a small problem becomes a roadside one:

  • Fuel odor lingering around the machine long after shutdown
  • A damp patch under the left side of the engine or a wet trail on the frame
  • Visible cracks, a chalky surface, or a hose that feels like plastic tubing when squeezed
  • Dirt stuck in a ring at either clamp, the signature of slow seepage
  • Loss of power under load, a lean stumble, or symptoms that mimic an empty tank

On a gravity-feed system that last item deserves respect. A partially collapsed hose still passes enough fuel for idle but not enough for a long pull uphill, so the Recon runs clean in the yard and dies on the trail.

Taking the Old Hose Out

Close the petcock, remove the seat, and pull the left side panel. Slide the pan under the carburetor, open the float bowl drain screw, and let the bowl run dry through its drain tube. With the fuel level dropped, back both clamps away from the fittings.

Break each hose end loose by twisting it on the barb rather than pulling straight against a varnish bond. Hardened ends often refuse to move at all; slice those lengthwise with the razor and peel the rubber off the spigot. The petcock outlet and the carburetor inlet are both easy to crack with a screwdriver, and neither is worth risking to save a minute. Photograph or note every clip the hose passes through before it is out.

Seating the New Line and Verifying the Repair

Cut the replacement to match the removed piece exactly. A long hose sags toward hot exhaust or rubs the frame; a short one loads both barbs. Push each end on dry until it bottoms out against the fitting shoulder, and keep every lubricant far away from the sealing surfaces — grease on a barb is the most common cause of a hose that seeps or eventually walks off. Soften a tight end in hot water if needed.

Place the clamps just past the bead on each fitting and tighten them evenly. Close the drain screw, turn the petcock to ON, and stand there watching both joints as the float bowl fills. Wipe the area dry, start the engine, and inspect again while it idles. Take a short ride and check a third time once everything is warm, since heat and vibration reveal a marginal clamp that looked perfect cold. Reinstall the panel and seat only after the hose stays completely dry.
