Changing the Fuel Line on Your 2021 Rancher 420 4x4 DCT IRS EPS

Buying a used 2021 Rancher 420 4x4 DCT IRS EPS or pulling one out of the shed for a new season are both good reasons to look hard at the fuel plumbing before the first long ride. A hose that has spent years in the weather can look fine and still be one cold morning away from weeping fuel onto the frame. This model is fuel injected with an in-tank pump and no petcock, so the supply line stays pressurized after shutdown and has to be depressurized before it is opened.
Where the Rubber Fails First
Look at the bends. Fuel hose hardens as the softeners in the compound leave under years of heat, and the stiffened wall cannot flex through vibration the way new rubber can. The stress concentrates wherever the hose curves around a clip, a bracket, or the frame, and those curves are where the first hairline cracks develop. Machines kept in dry climates harden faster, because low humidity draws moisture out of the hose wall from the outside.
The inside of the hose has its own enemy. Ethanol-blended pump gas left sitting for months absorbs water and slowly degrades the inner liner, softening it and letting gum and fine debris form. That damage never shows on the exterior, which is exactly why hose age should carry more weight in your decision than a quick glance ever will.
Signs the Line Is on Borrowed Time
Run through this list before you ride:
- A gasoline smell near the front of the machine, strongest right after you shut it off
- A wet spot or dried stain on the floor under the tank area
- Surface cracking, chalkiness, or a section that feels hard instead of springy
- An engine that bogs on hills, stumbles off idle, or acts like it is nearly out of fuel
- A dirt-caked ring at a fitting, which is dried residue from a slow weep
On an injected machine a pressure-side leak commonly atomizes and disappears before it drips, so treat a lingering fuel odor as real even with a clean floor. Given that the dual clutch transmission chooses gears for you, poor fuel delivery often shows up as odd shifting and gear hunting rather than an obvious misfire.
Supplies, Safety, and Ventilation
Collect injection-rated hose in the original inside diameter, new clamps in the correct style, line-clamping pliers to close off any low-pressure section since this Rancher has no fuel valve, gloves and eye protection, an approved fuel container, a drain pan, hand tools for the seat and bodywork, a razor knife, and rags. A release tool is handy if the tank end uses a locking quick-connect coupler.
Gasoline is the part of this job that demands real caution. Work outdoors or with the door fully open, because fuel vapor is heavier than air and rolls along the floor to find pilot lights, chargers, and any other spark source down low. Keep the container capped between pours, put a fire extinguisher within arm's reach, and set used rags outside rather than leaving them piled on the bench.
Draining and Detaching
Take the fuel pump fuse out, crank the engine for a second or two until it stalls, then switch the key off and disconnect the negative battery cable. Remove the seat and the panels covering the tank so the hose is visible from the pump flange to the throttle body. Slide the drain pan under the first joint and hold a rag over it, because a bled line still contains fuel.
Ease each clamp back along the hose before opening the joint. For a quick-connect coupler, press both tabs with even pressure and pull the fitting straight off, since prying breaks aged plastic collars. When a hose end is glued in place by fuel varnish, slit it lengthwise and peel it off instead of twisting the barb. Four-wheel-drive models like this one carry front differential hardware and additional frame bracing that a 2x4 layout does not, so the line threads through more clearance points; photograph the routing while it is still original.
New Hose, Correct Length
Cut the replacement to match the piece you removed exactly. Extra length chafes on the frame or interferes with the steering sweep, while a short piece pulls at both fittings every time the chassis flexes. Push each end fully home until it stops against the shoulder of the barb, working dry from start to finish. No grease, oil, or silicone belongs anywhere near a fuel fitting, because any lubricant gives pressurized fuel a path to creep out under the clamp. Dip a stubborn hose end in hot water for a few seconds if it will not seat.
Install new clamps just behind the bead on each fitting and tighten them evenly. Where a self-locking quick-connect is used, push until it clicks and then tug on the hose to prove it has latched; that fitting needs no clamp and should not receive one. Seat the hose back into its original clips so it clears hot exhaust, the front driveline, and the power steering wiring.
Checking Your Work Under Pressure
Refit the pump fuse, Reconnect the battery, and cycle the ignition on and off five or six times without starting. Each cycle pressurizes the line and lets you inspect both joints while the surrounding metal is still dry. A clean white rag pressed against each fitting will reveal a seep well before it becomes a drip. Then start the engine, let it idle for several minutes, and repeat the check before reinstalling any bodywork.
One closing note about this platform: the fuel filter is integrated into the in-tank pump assembly rather than clipped inline where you can reach it. A new hose resolves leaks and cracked rubber, but if the Rancher still runs starved after a clean installation, the assembly inside the tank is the next thing to examine.
