Few jobs on the 2021 Rancher 420 2x4 ES pay off as well as a fresh fuel line. The part costs little, the work takes an afternoon at most, and a hose that fails in the field turns a productive day into a recovery mission. Since this model is fuel-injected, the procedure differs from the older carbureted Ranchers in one important respect: there is no petcock, and the line holds pressure supplied by a pump mounted inside the tank.

Why Rubber Fuel Hose Has a Shelf Life

Hardening is the root cause of nearly every fuel line failure. The compound loses the additives that keep it supple, and a hose that once flexed with the chassis becomes rigid enough to fracture. Heat radiating off the cylinder speeds it along, and constant vibration from a working utility quad finds the weak spots first, usually right where the hose bends or where a clamp has been compressing it for years.

Two outside factors deserve mention. Dry desert and high-plains air draws moisture out of the hose wall and shortens its useful life considerably compared with the same machine in a humid climate. Separately, ethanol in modern pump gas erodes the liner from the inside whenever fuel sits idle in the line for long stretches, leaving gum deposits and softened material that a hose inspection from the outside will never reveal.

Warning Signs on the Trail and in the Garage

Failing hose gives plenty of notice if you know what to watch for. A strong fuel smell that hangs around the tank after shutdown is often the very first clue on a pressurized system, since fine leaks atomize instead of dripping. Look for a puddle or damp patch beneath the frame after the machine has been parked, and for staining or crusted dust at either fitting.

Run your fingers along the whole length and feel for stiffness, glazing, or fine cracks. On the running side, a hose that has collapsed internally or is drawing air past a fitting shows up as bogging under load, a stumble that feels lean at higher rpm, or an engine that acts short on fuel with half a tank showing.

Gearing Up: Gloves, Containers, and the Right Hose

Set out gloves and eye protection, a gasoline-rated container, a drain pan, and a generous pile of rags. The replacement hose needs to match the original inside diameter and carry a pressure rating suited to injection service rather than plain low-pressure carburetor hose. Add fresh clamps, line-clamping pliers to block flow in the absence of a petcock, a razor blade, a small flat-blade screwdriver, and sockets for the seat and body panels.

Do not shortcut the ventilation. Gasoline fumes sink and spread across a floor, so the safest arrangement is outdoors or with the door wide open at ground level. Extinguish pilot lights, unplug heaters, and hold off on grinding or welding anywhere in the building until the fuel is sealed in its container.

Depressurizing the System and Freeing the Line

Begin by pulling the fuel pump fuse and cranking the engine briefly so it consumes the pressure still in the line, then shut the key off and disconnect the negative battery lead. With the seat and covers removed, trace the hose from the tank flange to the throttle body and note every guide it passes through. This 2WD Rancher keeps that path relatively open, whereas the 4x4 versions thread a similar hose around front driveline hardware.

Position the drain pan, then open the lower connection first with a rag wrapped around it to catch what runs out. Slide clamps back along the hose before twisting anything loose. Locking couplers release when you depress both tabs squarely and pull straight; sideways leverage snaps aged plastic. For a hose fused to a barb by old fuel varnish, slit it lengthwise and peel it off to protect the fitting.

Routing and Locking In the New Hose

Trim the replacement to the length of the original so it neither stretches nor loops loosely against the frame. Seat each end fully on its fitting, dry, with no grease or lubricant anywhere near the sealing surface — a lubricated joint is exactly how a pressurized line starts seeping. Hot water is a fair trick for softening a stubborn hose end.

Slide new clamps into place behind the fitting bead and tighten them evenly. Self-locking quick-connects require no clamp; push until they click and verify with a pull. Reseat the hose in its original clips so it cannot contact hot exhaust or interfere with the electric shift hardware.

Confirming a Dry Repair

Restore the fuse and the battery connection, then cycle the ignition several times to pressurize the line without running the engine. Inspect both joints with a light and a clean rag, then start the Rancher and let it idle while you check once more. Once you have a few minutes of dry running and a couple of throttle snaps with no seepage, reinstall the bodywork and take a short shakedown loop.

Worth remembering afterward: the fuel filter on this injected Rancher sits inside the tank with the pump instead of on the visible line, so a lingering fuel delivery complaint after a clean hose swap points at that assembly rather than at anything you just replaced.
