Any rider with intermediate mechanical skills can handle fuel line replacement on a 2021 CFORCE 500S. The part of the job that deserves the most respect is not the wrenching at all, it is the gasoline, so the workspace comes together before the first fastener comes out.
Getting the Workspace Right
Gasoline vapor is heavier than air. Rather than drifting up and out an open window, it flows down and spreads across the floor, which happens to be where you will be lying with an open drain pan. Ventilation at ground level is what protects you, so push the 500S outdoors if the weather allows or raise the garage door completely instead of relying on a cracked window overhead.
With airflow sorted, eliminate ignition sources. Shut off space heaters and anything running a standing pilot flame, unplug battery chargers, and set aside grinders and drills whose brushes spark. Keep an extinguisher within arm's reach. Wear nitrile or rubber gloves so raw fuel is not soaking into your skin for the duration, and carry saturated rags outside as you produce them rather than letting a pile accumulate beside you.
How This Quad Feeds Its Engine
The 2021 CFORCE 500S is fuel-injected. An electric pump mounted inside the tank pressurizes the supply line to the throttle body, and there is no petcock underneath to rotate closed and no float bowl drain to crack open. That is the principal difference from the carbureted quads many owners came up on, where a shutoff valve and gravity feed made hose replacement nearly drip free. On this machine the line remains pressurized after shutdown, so the circuit gets bled deliberately, and line-clamping pliers take over the isolating job. The fuel filter is bundled into the in-tank pump module rather than sitting inline where you could reach it on the visible hose.
Why Fuel Hose Does Not Last Forever
Deterioration comes from two directions. On the outer surface, heat cycles from the engine and ultraviolet exposure drive out the plasticizers that keep rubber flexible, so hose that once compressed easily turns firm and then glassy. Dry climates accelerate this by drawing moisture from the hose wall, which is why the same 500S develops cracked line noticeably sooner in arid country than in a humid region. After the material stiffens, ordinary chassis flex across rough ground converts surface checking into splits that leak under pressure.
On the inner wall, ethanol-blended gasoline attracts moisture and slowly breaks down the liner, worst of all during stretches when the quad sits with fuel standing in the hose. The line hardens outside while softening inside and releasing fine material toward the injector. That inner damage never appears during a visual check, making hose age a considerably better replacement trigger than hose appearance.
Symptoms That Warrant Attention
- Gasoline smell lingering around the machine, strongest right after shutdown while residual pressure is still present
- A puddle, wet patch, or dried stain on the floor beneath the tank area
- Dust caked in a ring at a fitting where fuel seeped and evaporated
- Hose that feels hard, hollow, or chalky when pinched, or shows crazing at a bend
- Bogging under load, a flat spot on quick throttle, or an engine acting starved with plenty of fuel aboard
- Long cranking on a cold start, hinting that pressure bled down overnight through a weeping joint
Because a pressurized leak commonly atomizes and evaporates before it forms a drop, a persistent smell over a dry floor still deserves a careful look at both ends of the line.
Parts, Tools, and Removal
Stage replacement hose rated for injection pressure in the factory inside diameter, new clamps of the matching style, a quick-disconnect release tool in case the tank outlet uses a locking coupler, line-clamping pliers, a sealed fuel-approved container, a wide drain pan, rags, a razor knife, a small flat-blade screwdriver, and sockets for the seat and side plastics.
Begin the work by pulling the fuel pump fuse or relay and cranking the engine until it stalls, then switch the key off and disconnect the negative battery cable. Take off the seat and any panels obstructing the tank outlet, and follow the hose forward toward the throttle body so its complete path is clear before you loosen a clamp.
Slide the drain pan underneath and drape a rag over the first fitting you open, since standing fuel remains in the line regardless of the bleed. Push worm-gear or spring clamps well back before twisting the joint loose. Quick-connect couplers want their tabs pressed squarely and the fitting pulled straight off, never levered, because aged plastic collars split under side load. Where varnish has cemented hose to a barb, twist gently to break the bond, and if it will not release, slit the hose lengthwise with a razor and peel it off rather than prying at the fitting.
Watch the routing as the line comes out. This 500S is a 4x4 with selectable two-wheel drive, so front differential and driveline hardware create clearance points a two-wheel-drive quad avoids. Photograph each clip before the hose is fully free.
Installation and the Leak Check
Trim the new hose to the original length exactly, because extra slack sags into frame tubes or drifts toward hot exhaust. Seat each end fully onto its barb and install it completely dry. Grease, oil, and silicone are leak paths rather than aids on a fuel fitting, since any film on the sealing surface lets pressurized fuel creep past the hose. A brief dip in hot water softens a stiff end enough to slide on by hand.
Set new clamps just behind the raised bead on each fitting and tighten them evenly without crushing the rubber. If a self-locking quick-connect is fitted at the tank, push until the collar clicks and tug firmly to verify engagement, and leave that joint without a clamp. Route the hose back through every factory guide so it stays away from the front driveline and exhaust heat.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the circuit, giving you a dry look at both connections before fuel has any chance to weep. Wipe each joint with a clean rag, then start the engine and inspect once more at idle and under light throttle before the plastics go back on. Keep in mind that the filter sits in the tank with the pump instead of inline, so if the 500S still hesitates after a leak-free installation, the in-tank assembly is the next thing to evaluate.
