Ventilation, Ignition Sources, and Skin Contact

Gasoline vapor weighs more than air. It does not rise and drift out an open window; it flows downhill and pools across the floor, which is exactly where you will be kneeling with a drain pan. That single physical fact drives every precaution worth taking. Roll the machine outside if weather allows, or open the garage door completely rather than relying on a cracked window six feet up.

Then eliminate anything that can ignite that vapor. Shut down space heaters and water heaters with standing pilots, unplug battery chargers, and set aside grinders or drills whose brushes throw sparks. Keep an extinguisher close. Wear nitrile or rubber gloves so raw fuel is not soaking into your hands for the length of the job, and carry saturated rags outside as you generate them instead of leaving a pile in the corner.

Establishing What Feeds This Engine

The Reasons Rubber Fails

Hose ages from the outside in and the inside out at the same time. Slide the drain pan into position and drape a rag over the fitting you open first, since standing fuel remains in the line even after bleeding pressure. Push worm-gear or spring clamps well back along the hose before you twist the connection. On a quick-connect, depress the tabs squarely and pull straight off, never sideways, because aged plastic collars split under side load. Varnish often bonds old hose to the barb; a gentle twist usually breaks that grip, and a lengthwise razor cut lets you peel away anything that will not budge without damaging the fitting.

Log the routing as you work. This 400 is a 4x4 with selectable two-wheel drive, so the line passes clearance points created by the front differential and driveline that a two-wheel-drive quad does not carry. Photograph every clip before the hose is fully out.

Fitting the Replacement and Confirming It Seals

Cut the new hose to the original length exactly. Extra slack sags into frame tubes or edges toward hot exhaust, and it eventually chafes through. Seat each end completely onto its barb and install it dry. Grease, oil, and silicone are not lubricants in this context; they are leak paths, because any film on the sealing surface lets pressurized fuel creep past the hose wall. If an end is too stiff, dip it in hot water for a few seconds and it will slide on.

Place new clamps just behind the raised bead on each fitting and tighten them evenly rather than biting into the rubber. Where a self-locking quick-connect is used at the tank, push until the collar clicks and then pull firmly to verify it latched, leaving the clamp off. Route the hose back through each factory guide so it stays clear of the front driveline and exhaust.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. The pump pressurizes the line on each cycle, giving you a dry, easy read on both joints. Wipe each connection clean, then start the engine and inspect again at idle and with a few throttle blips before the plastics go back on. If fuel delivery symptoms persist after a clean installation, remember the filter lives inside the tank alongside the pump and is the next item to check.
