Pulling an old fuel line off a machine is the part of this job most people get wrong, because it is where pressurized gasoline and brittle plastic fittings meet impatience. Do the removal on a 2021 Renegade 850 X XC carefully and the rest of the repair is almost anticlimactic.

Bleeding Pressure and Removing the Old Line

Start electrically, not mechanically. Remove the fuel pump fuse or relay, then crank the engine until it stalls on the fuel still sitting in the line. Switch the key off and disconnect the negative battery cable. Skipping this sequence on an injected machine means the first fitting you open sprays gasoline across the garage.

Take off the seat and enough side plastic to expose the tank outlet, then trace the hose rearward to the throttle body. Slide a drain pan under the joints and hold a rag over each fitting as you separate it, because a depressurized hose still holds standing fuel that will run out immediately. Back worm-gear or spring clamps well down the hose before disturbing a connection. A quick-connect coupler releases when both tabs are pressed evenly and the fitting is pulled straight back — never lever it sideways, since collars that have cycled through years of heat crack under angled load. Where varnish has bonded the hose to a barb, break the seal with a gentle twist rather than a hard pull, and if it refuses, slit the hose lengthwise with a razor and peel it away instead of stressing the fitting. Photograph every clip and pass-through before the hose leaves the frame.

Fuel System Configuration

This Renegade is fuel injected. The Rotax 850 V-twin draws from an electric pump module inside the tank, which means no petcock exists to shut off flow and the line remains pressurized after shutdown. Any procedure that begins with closing a valve simply does not apply here. The fuel filter is built into that in-tank pump module, so the hose you are handling has no serviceable inline element to replace at the same time.

The X XC is a 4x4, and the hose routing threads past front differential mounting hardware and additional frame crossmembers. The work itself is identical to a two-wheel-drive quad, but there is more routing to keep track of and a few extra clips to reinstall.

The Reasons Hose Fails

Rubber deteriorates on two fronts. Heat cycling from the engine drives plasticizers out of the compound over years, and the hose stiffens until it can no longer flex with the chassis. Once stiff, vibration converts fine surface checking into cracks that eventually weep at the fittings. Riders in dry, low-humidity regions see this progress faster, because arid air continuously draws moisture out of the hose wall and hardens it from the outer surface inward.

Ethanol-blended fuel handles the inside. E10 attracts and holds water, and a Renegade that sits for months with that blend standing in the line gives alcohol time to break down the inner liner while the volatile fractions evaporate and leave gum in place. That is how a hose ends up hardening externally and softening internally at once, sometimes shedding fine debris toward the injectors before it ever visibly leaks.

Symptoms That Justify the Job

  • A damp patch on the skid plate or a small puddle where the quad has been parked
  • Gasoline odor around the machine, strongest right after shutdown while the circuit still holds pressure
  • Fine cracking, a chalky exterior, or a length of hose that feels rigid and glassy under your fingers
  • A ring of caked dirt at a fitting, marking a slow seep that dried in place
  • Bogging under load, hesitation on hard throttle, or behavior that mimics a nearly empty tank

A pressurized system can leak without dripping, since fuel escaping a pinhole often atomizes and evaporates before reaching the ground. Treat a persistent smell as a real finding even when the floor is dry.

Tools, Supplies, and Working Safely

  • Rubber or nitrile gloves, because gasoline defats skin and absorbs through it
  • A sealed metal or fuel-rated plastic container plus a drain pan
  • Injection-rated hose in the correct inside diameter for this model, not low-pressure carburetor tubing
  • New clamps in the existing style, plus a quick-disconnect release tool if the tank fitting is a locking coupler
  • Line-clamping pliers, which take the place of the petcock this machine lacks
  • Sockets and drivers for the bodywork, a small flat screwdriver, a razor blade, and plenty of rags

Work outdoors, or with the garage door raised to its stop. Gasoline vapor is denser than air, so it pools along the floor instead of venting out a high window, and ventilation at ground level is what genuinely protects you. Move space heaters, appliance pilot lights, grinders, and hot incandescent lamps out of the area before anything comes apart.

Installing the New Hose and Verifying the Seal

Cut the replacement to match the original length exactly. Extra length is not a margin of safety; it lets the hose drape into the front driveline or scrub a frame edge until it wears through. Push each end fully onto its barb until it bottoms out, working dry. Grease, oil, and silicone have no place on a fuel fitting, because any film on the sealing surface is the precise path pressurized gasoline uses to creep out. If a hose end is too stiff to seat, soften it for a few seconds in hot water.

Position new clamps just behind the raised bead on each barb and tighten evenly, firm without crushing the rubber. Where the tank connection is a self-locking quick-connect, press until the collar clicks and confirm the latch with a solid pull; that joint is engineered to seal without a clamp. Return the hose to every original clip so it stays clear of exhaust heat and away from the differential.

Finish with a pressure test. Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle runs the pump and brings the line up to pressure, which is exactly when a dry fitting reveals its first bead of fuel. Wipe both joints clean, start the engine, and inspect again at idle for several minutes, since a connection that holds cold does not always hold hot. Shut down for one last look before the plastics go back on. If the X XC still runs fuel starved with a fresh hose fitted, the in-tank pump and filter module is where to look next.
