Tools and Parts Worth Having Ready

Set everything out before you open a fitting:

  • Hose rated for fuel injection pressure, matched to the original inside diameter

Also weigh how the machine runs. Bogging under load, a lean stumble when you snap the throttle, or an engine acting as if the tank were nearly dry when it is not all indicate a supply problem. A crusted ring of dirt at a fitting marks a slow seep. Since this circuit runs pressurized, a small leak can atomize into vapor and never leave a puddle, so a smell with no visible wetness is still worth chasing to its source.

Getting the Old Line Off the Machine

Relieve pressure first: pull the fuel pump fuse or relay, crank the engine until it dies from starvation, then key off and disconnect the battery negative. Remove the seat and side plastics to expose the tank, and follow the hose all the way to the throttle body so you know its complete path before anything comes loose.

Slide a catch pan underneath and drape a rag over each connection as you open it, because a bled line still holds residual fuel. Move each clamp well back along the hose, then twist the end gently to break the varnish bond rather than pulling straight and hard. Quick connect couplers come apart when both locking tabs are depressed evenly and the fitting is drawn straight off the barb; levering sideways splits collars that have aged in heat and seen repeated washing. Any end that will not surrender can be slit lengthwise and peeled away, which spares the fitting entirely.

Photograph the routing before it is gone. The X MR is a 4x4 with a lifted stance and additional intake plumbing, so the fuel line shares real estate with front differential hardware and extra frame bracing that a two wheel drive quad does not have.

Installation and the Final Pressure Test

Cut the replacement to match the original length exactly. Push each end fully onto its barb until it bottoms against the shoulder, and install it dry — no grease, no oil, no silicone on the sealing surfaces, because any film there gives pressurized fuel a path past the clamp. Soften a tight end in hot water for thirty seconds instead.

Fit new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing one side. Return the hose to all of its original clips, keeping clearance from the driveline and from hot exhaust.

Wipe both joints and inspect them closely, feeling as well as looking for dampness. Start the machine, let it idle for several minutes, and check once more before the plastics go back on.
