Because this quad runs electronic fuel injection with a pressurized feed circuit, a compromised joint can release vapor and fine mist without ever leaving a mark on the floor.

  • A damp shadow on the skid plate, or a small pool on the ground after the quad has sat overnight with a full tank
  • Fine surface checking, spider cracks, or a chalky bleached cast on the hose
  • A section that feels hard and glassy instead of springy when you squeeze it
  • A ring of caked dust at a fitting, left where fuel has seeped and evaporated over and over
  • Bogging as you roll into the throttle, a lean stumble at higher rpm, or surging that acts like the tank is nearly dry
  • Longer cranking after a long park, which can indicate pressure bleeding away overnight

Anatomy of the Feed Circuit

Knowing how fuel actually moves on this machine sets the whole plan. An electric pump module sits inside the tank and pressurizes a hose that carries fuel forward to the fuel rail on the Rotax V-twin. There is no petcock on the chassis to shut off flow, because gravity plays no part in delivery here. The fuel filter is not an inline canister you can swap on the visible hose either; on this platform it is built into the in-tank pump assembly.

Access is shaped by the running gear. This is a 4x4 quad with a front differential and prop shaft occupying the forward frame, and the MAX chassis is lengthened for the rear passenger seat, so the hose route includes more clips and clearance points than a compact two-wheel-drive machine. Trace it before you pull anything apart.

Why Age Beats Mileage on Fuel Hose

Rubber line fails on a chemical clock. The plasticizers that keep it supple gradually migrate out of the compound, and heat cycling from the 850 twin speeds their exit. A hose that started flexible becomes firm, then brittle, and a brittle wall cracks under the same frame flex it previously absorbed without issue. Riders in dry, arid country see this arrive years sooner, because low ambient humidity draws moisture from the hose wall and hardens it from the surface inward.

Meanwhile ethanol-blended fuel attacks the bore. Its alcohol content pulls water into the fuel and slowly degrades the liner, and the damage runs unchecked during long idle stretches when old gas stands in the hose. That pairing explains a common surprise: a line that looks entirely presentable on the outside while breaking down internally and feeding particles toward the injectors.

Prep, Parts, and Protection

Have everything staged before the first fitting comes loose:

  • Replacement hose rated for fuel-injection pressure in the matching inside diameter, not carburetor grade line
  • New clamps in the correct style, plus a quick-disconnect release tool if locking couplers are present
  • Line-clamping pliers, substituting for the shutoff valve this model does not have
  • Nitrile or rubber gloves and eye protection
  • An approved sealed fuel container and a shallow drain pan
  • Socket set, plastic trim tools, a sharp razor knife, and clean rags in quantity

Ventilation is worth doing properly. Gasoline vapor is heavier than air, so it settles and spreads along the floor rather than rising and leaving through a window. Roll the quad outside if you can, or open the door fully and put a fan at ground level moving air out of the space. Shut down pilot lights, unplug battery chargers, and keep grinders and open flame elsewhere. Gasoline strips skin oils quickly, so keep gloves on and wash off any contact promptly.

Disconnecting Without Damage

Relieve the pressure first: pull the fuel pump fuse, crank the engine until it stalls, turn the key off, then disconnect the battery negative cable. Remove the seats and side plastics to reach the tank and the hose heading toward the rail.

Slide the pan under the work area and lay a rag over each joint before separating it, since a bled line still contains fuel. Move clamps well back along the hose instead of wrestling them at the barb. On a quick-connect coupler, press both tabs evenly and pull straight off the nipple — leverage applied at an angle is what cracks aged plastic collars. If varnish has bonded the hose to a fitting, twist gently to break the seal, or slit it lengthwise with a razor and peel it off, which puts no stress on the fitting whatsoever. Photograph the complete route and every retainer before the old hose is fully out.

Reassembly and Proof of a Good Seal

Cut the new hose to match the original length exactly. Slack is not a margin of safety; it is a future rub point or a heat exposure problem. Push each end onto its barb dry until it bottoms out completely. Grease, oil, and silicone stay out of this job, because any lubricant on a sealing surface hands pressurized fuel a channel to escape past the hose wall. Dip a stubborn end in hot water for a few seconds and it will slide right on.

Position new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal without deforming the rubber. Restore every clip and guide from your photos so the hose stays clear of the driveline and hot exhaust.

Each cycle runs the pump and brings the hose to working pressure, giving you a dry system under real pressure to examine. Wipe both joints with a clean rag and look for beading. If they hold, start the engine, inspect again at idle, let it run several minutes, then check once more before the plastics go back on. And if the machine still hesitates or runs lean after a clean, leak-free install, that in-tank filter is the logical next place to look rather than the hose you just replaced.
