Get Your Bench Ready First
Nothing makes a fuel job worse than hunting for a tool with an open line in your hand. Lay out everything for the 2021 Outlander MAX 650 6X6 DPS before you loosen a single clamp. That list starts with nitrile or rubber gloves and safety glasses, an approved container for captured fuel, and a drain pan wide enough to catch more than you expect. You also want replacement hose rated for fuel injection pressure in the same inside diameter as the original, a set of fresh clamps in the style already on your machine, and a quick-disconnect release tool if the tank outlet uses a locking coupler.
Two more items matter specifically here. Line-clamping pliers are not optional, because the Rotax V-twin in this 6X6 is fuel injected and there is no petcock anywhere to shut off flow. And you need the hand tools to pull the seat, the cargo box hardware, and the side plastics, since the hose run on this stretched six wheel chassis is longer and better buried than it would be on a compact quad.
Handling Gasoline Like It Deserves
This is the part of the job that actually carries risk. Work outdoors or with the garage door completely open, and set a fan low to the ground moving air away from the machine. Gasoline vapor is heavier than air, so it sinks and pools at floor level where a water heater pilot, a furnace, or a shop heater can find it long after you think the smell has cleared. Disconnect the battery before any line comes apart, keep the fuel container capped when you are not pouring into it, and do not run a grinder or light anything in the same space that day.
What Makes Fuel Hose Fail
Hose does not fail from one bad day; it fails from years of ordinary use. The rubber depends on plasticizers to remain pliable, and those additives slowly leave the material. The hose stiffens, stops absorbing vibration from the V-twin and the long frame, and begins developing surface cracks that migrate inward. Dry climates make it worse: arid air continuously draws moisture out of the hose wall, so the same part hardens years earlier in high desert country than it does somewhere humid.
Ethanol in pump gas attacks the other side of the wall. The alcohol content works on the inner liner, and it does the most harm when a machine sits with fuel standing in the hose for months at a time rather than moving through it. The end state is a line that is brittle outside, degrading inside, and quietly shedding particles toward the injectors while it still looks acceptable in place.
Warning Signs Worth Acting On
Look and smell for the following before a failure decides the timing for you:
- A wet patch or small puddle of gasoline beneath the machine after it has been parked
- A strong fuel odor around the tank, most noticeable right after shutdown while the circuit still holds pressure
- Cracking, chalky texture, or a hardened section you can feel when you pinch the hose
- Bogging under load, stumbling on throttle, or the engine acting like it is running out of fuel when the tank is not empty
- A dust-caked ring at a fitting, which is dried evidence of slow weeping
Injected machines can leak without dripping. Pressurized fuel escaping a pinhole often atomizes and evaporates, so treat a persistent fuel smell as a real finding even when the floor stays dry.
Taking the Old Line Off the Machine
Relieve system pressure before anything else. Pull the fuel pump fuse or relay, crank the starter for a couple of seconds until the engine stalls or refuses to fire, switch the key off, and disconnect the negative battery cable. Remove the seat and the bodywork covering the tank outlet, then follow the hose forward toward the throttle body. On this 6X6 the run passes more clips and clearance points than a shorter chassis needs, and part of it is routed deliberately to stay clear of the additional rear driveline hardware and the DPS steering assembly.
Slip the drain pan under the first joint you plan to open and drape a rag over it before separating anything, since a depressurized hose still holds standing fuel. Back worm-gear clamps fully off or slide spring clamps well up the hose before touching the fitting. Quick-connects want the tabs pressed evenly and a straight pull; prying sideways cracks aged plastic. If the hose has varnished to a barb, twist it gently to break the bond, and if it still holds, slit it lengthwise and peel it away rather than risking the fitting. Photograph the full path and every clip before the hose is completely free.
Fitting the New Hose and Proving It Dry
Cut the replacement to match the original length exactly. A hose left too long sags toward hot exhaust or rubs a frame edge until it wears through, and it can foul moving parts on a machine this crowded. Push each end dry onto its barb until it seats past the raised bead. Keep grease, oil, and silicone completely away from the fittings, because any lubricant on a sealing surface gives pressurized fuel a path to creep out under the clamp. A stubborn end softens fine in hot water.
Set the new clamps just behind each fitting bead and tighten evenly, snug rather than crushed into the rubber. Where the tank side uses a self-locking quick-connect, push until you hear the click and then tug to verify it latched; that joint takes no clamp. Return the hose to every factory clip and check clearance with the suspension settled.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off half a dozen times without cranking. Each cycle runs the pump and brings the line to pressure so you can inspect both joints cold, with a flashlight and a white rag. Any dampness means reseat and reclamp before going further. Once it holds dry, start the engine, idle it several minutes, and check again warm. Keep in mind that the fuel filter on this injected 6X6 lives inside the tank as part of the pump module rather than inline on the hose, so continued starvation symptoms after a clean install point to that assembly rather than the line you just replaced.
