Replacing a Cracked Fuel Line on a 2021 Outlander MAX 570 XT

Owners typically notice something is wrong with a fuel line long before they identify it as the culprit. A faint gasoline smell in the garage, a stumble climbing out of a wash, a dark patch on the skid plate — those are the opening symptoms on a 2021 Outlander MAX 570 XT. Since the Rotax 570 in this machine is fuel-injected and fed by an in-tank pump, the hose in question carries pressurized fuel and there is no petcock anywhere to shut it off.
Diagnosing the Line Before You Order Parts
Work through the evidence systematically instead of guessing:
- A wet ring or thin puddle beneath the machine after it has sat parked for several hours
- Gasoline odor concentrated around the seat and tank area, most pronounced right after shutdown while residual pressure remains
- Fine cracks or crazing on the hose surface, usually appearing first at the tightest bend
- A chalky, hardened section that stays rigid when squeezed between your fingers
- An engine that bogs when you open the throttle, runs lean, or acts as though the tank is nearly dry
- Dust caked into a dried fuel stain at either fitting, which points to slow weeping under pressure
Because a pressurized leak often atomizes and evaporates before it drips, do not dismiss a persistent smell just because you cannot find a puddle. Pull the bodywork and inspect both fittings directly.
Setting Up the Job and Respecting the Fuel
Assemble everything first:
- Nitrile or rubber gloves and eye protection
- A drain pan and a sealed container approved for gasoline
- Replacement hose rated for injection pressure in the factory inside diameter, bought a little long
- New clamps sized to your fittings, plus a quick-disconnect release tool if a locking coupler sits at the tank
- Line-clamping pliers, which supply the shutoff this model lacks
- Hose cutter or fresh razor, screwdriver, sockets for the seat and panels, and rags
Ventilation is not a formality on this job. Gasoline vapor is heavier than air, so it sinks and travels along the floor where it can reach a water heater or charger you were not thinking about. Work outdoors, or with the overhead door raised fully so air crosses at ground level. Extinguish pilot lights, turn heaters off, unplug chargers, keep an extinguisher nearby, and never open a fuel fitting on a hot engine.
Understanding Why the Rubber Failed
Fuel hose loses flexibility as the plasticizers blended into it slowly migrate out. A hardened wall no longer moves with the machine, and from there the Rotax's heat cycles combined with chassis flex over rough ground open hairline splits. Dry climates compress the timeline considerably, because low humidity draws moisture out of the hose and hardens it from the outer surface inward.
Ethanol-blended fuel attacks from the inside, attracting water and gradually degrading the inner liner so the hose softens internally even while the exterior turns brittle. A MAX 570 XT left standing between rides with fuel in the line takes both forms of damage, and any liner material that breaks loose heads downstream toward the injector.
Bleeding the Pressure and Freeing the Old Hose
Depressurize before touching a fitting. Remove the fuel pump fuse, crank the engine a second or two until it stalls for lack of fuel, switch the key off, then disconnect the battery negative cable. Skipping that step on an injected Outlander is how a simple repair turns into a soaked garage floor.
Pull the seat and enough side bodywork to reach the tank outlet, then follow the hose forward so you know its full path. Position the drain pan and lay a rag over the joint you intend to open, since a depressurized line still holds fuel. Slide existing clamps well back along the hose before disturbing the connection.
Quick-connect couplers release by pressing their tabs squarely and pulling straight off — sideways prying breaks collars that have gone brittle with age. On a plain barb, twist the hose gently to break the varnish bond. If it stays locked, slit the old line lengthwise with a razor and peel it away rather than putting stress on the fitting.
Routing the Replacement on a Two-Up 4x4
The MAX chassis is longer than a standard Outlander to make room for the passenger seat, which lengthens the hose run and adds retaining clips along the way. The 4x4 driveline puts front differential hardware and additional frame crossmembers in the path that a two-wheel-drive quad never has, and the XT trim adds a winch and heavy-duty bumper with their own hardware near the front.
Photograph every clip and pass-through before the old piece comes fully out, then cut the new hose to exactly that length. Long line chafes on frame tubes or snags on hardware, and a short one keeps constant tension on both fittings whenever the frame flexes.
Push each end fully onto its barb until it bottoms out, working dry. Grease, oil, and silicone have no place on these fittings — lubricant on the sealing surface gives pressurized fuel a path to creep out past a hose that looks perfectly installed. Soften a stiff end in hot water for a few seconds instead.
Clamping Up and Confirming It Holds
Set new clamps just behind the raised bead on each fitting and tighten evenly, firm enough to seal without cutting into the rubber. If the tank side uses a self-locking quick-connect, push until it clicks and then tug firmly to confirm the latch engaged; that fitting takes no clamp at all. Reinstall the hose in each original clip so it stays clear of exhaust heat and the front driveline.
Then verify the work. Refit the pump fuse, Reconnect the battery, and cycle the ignition on and off five or six times without cranking so the pump pressurizes the line while everything is still dry. Inspect both joints, wipe them with a clean rag, and inspect again. Start the 570, check at idle, and check a final time after several minutes of warm running. Once nothing weeps, the panels and seat go back on.
Keep filtration in perspective as you wrap up. On this fuel-injected Outlander the filter lives inside the tank as part of the pump assembly rather than being a serviceable inline element on the visible hose. Fresh line eliminates leaks and cracking, but it cannot fix restriction, so if fuel delivery still feels off after the swap, that in-tank module deserves the next look.
