Fuel line replacement on a 2021 Outlander MAX 570 DPS is not technically difficult, but it involves gasoline under pressure in a confined space, and the difference between a tidy afternoon and a genuine mess comes down to what you have staged on the bench before you start. The 570 Rotax here is fuel-injected with a pump module inside the tank, which rules out the simple approach of closing a petcock and walking away for ten minutes.

Staging Tools, Parts, and Workspace

Everything below should be within reach before the first clamp moves:

  • Nitrile or rubber gloves, plus safety glasses for the moment a fitting lets go unexpectedly
  • A shallow drain pan and a sealed container approved for gasoline
  • Replacement hose rated for fuel-injection pressure, matched to the original inside diameter and bought slightly long
  • New clamps in the right size for your fittings, and a quick-disconnect release tool if a locking coupler sits at the tank
  • Line-clamping pliers, which take the place of the petcock this machine does not have
  • Hose cutter or fresh razor blade, flat screwdriver, socket set for seat and panel fasteners, and plenty of rags

Ventilation deserves specific attention rather than a passing mention. Gasoline vapor is heavier than air, so it flows downhill and collects at floor level where a high window does nothing for it. Work outdoors when you can, or with the overhead door fully raised so air moves across the floor. Shut off heaters and water heaters with pilot lights, unplug battery chargers, and keep any grinding or welding out of the building entirely.

Why the Rubber Stops Doing Its Job

Fuel line hardens with age because the plasticizers that keep it pliable gradually migrate out of the rubber. Once the wall has gone stiff, the constant heat cycling of the Rotax and the flexing of the chassis over rough ground turn that stiffness into fine cracks. Owners riding in dry, low-humidity regions see it sooner, since arid air pulls moisture from the hose and speeds the hardening from the outside in.

Ethanol-blended fuel adds a second failure path. Alcohol in the gasoline draws in moisture and slowly degrades the inner liner, so a hose that feels brittle on the outside may be softening and shedding on the inside. A 2021 MAX 570 DPS parked for long stretches with fuel sitting in the line takes the worst of both, and the loosened debris ends up heading toward the injector the next time the pump runs.

Reading the Early Warnings

Symptoms usually appear well before an outright failure:

  • A gasoline smell around the seat area that will not air out, strongest right after shutdown
  • Damp patches or a small puddle beneath the machine after it has been sitting
  • Cracking or a chalky, hardened texture where the line bends
  • The engine bogging under throttle, running lean, or acting like fuel is running low when it is not
  • Grit collected in a dried fuel ring at either fitting, which points to slow weeping

On a pressurized circuit, small leaks often evaporate before they drip, so a persistent smell with no visible puddle is still worth chasing down.

Relieving Pressure and Freeing the Old Line

Before any fitting opens, take the pressure out of the system. Pull the fuel pump fuse, crank the engine a couple of seconds until it stalls, turn the key off, then disconnect the negative battery cable. Remove the seat and enough side bodywork to expose the tank outlet and follow the hose to the throttle body.

Slide the drain pan under the work area and drape a rag over the first joint you open, since residual fuel will still run out. Move existing clamps back along the hose before you disturb anything. Quick-connect couplers release by pressing their tabs straight in and pulling straight off — sideways prying breaks aged plastic. On plain barbs, twist the hose gently to break the varnish bond; if it stays locked, slit it lengthwise with a razor and peel it away rather than damaging the fitting.

Working Around the 4x4 MAX Layout

This is a two-up MAX with a longer wheelbase than the standard Outlander, which lengthens the hose run and adds clips along the way. The 4x4 driveline contributes front differential hardware and additional frame crossmembers the line has to clear, so routing is a little more involved than on a two-wheel-drive quad. The DPS power steering unit also occupies real estate near the front of the frame, and the hose must stay clear of it.

Photograph or sketch the path before the old piece is fully out. Then cut the new hose to the exact length you removed — a long line rubs on frame tubes or gets pinched, and a short one puts constant tension on both fittings.

Installing, Clamping, and Leak Checking

Push each end fully onto its barb until it seats against the shoulder, and do it dry. Grease, oil, and silicone all compromise the seal by giving pressurized fuel a path to creep between hose and fitting, so keep lubricants entirely away from this job. Dipping the hose end in hot water for a few seconds is the correct way to soften it.

Place new clamps just behind the raised bead on each fitting and snug them evenly — tight enough to hold pressure, not tight enough to cut into the hose. If the tank side uses a self-locking quick-connect, push it home until you hear the click, then pull firmly to confirm the latch caught. That fitting needs no clamp. Route the hose back through every original clip so it stays off the exhaust and away from the driveline.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without starting. Each cycle runs the pump and pressurizes the line, letting you catch a weep while everything is dry. Wipe both joints with a clean rag and look again, then start the engine and inspect at idle and after several minutes of running. Once you are satisfied, the bodywork goes back on. Bear in mind that the fuel filter on this injected Outlander lives in the tank as part of the pump assembly rather than out on the visible line, so lingering fuel delivery complaints after a clean hose swap point there instead.
