Gathering Supplies and Airing Out the Shop

Stage the following where you can reach it without walking away from an open fitting:

  • A sealed fuel-rated container plus a shallow catch pan
  • Replacement hose rated for injection pressure, matched to the original inside diameter

Ventilation is a genuine safety requirement, not a formality. Gasoline vapor is heavier than air, so it drifts down and pools along the floor at exactly the height of water heater pilots, battery chargers, and shop heaters. Run this job outdoors or with the building open on both ends, cut power to anything capable of sparking, keep a fire extinguisher within arm's reach, and never open a fuel line over a floor drain.

How Time and Fuel Break Down Rubber

Two mechanisms are at work. The plasticizers responsible for a new hose's flexibility slowly leach out of the compound, and each heat cycle from the engine accelerates their departure. Flexible becomes firm, firm becomes brittle, and then routine frame flex works splits into the surface. Owners in dry, low-humidity country reach that stage earlier than most, since there is no ambient moisture slowing the process.

From within, ethanol-blended pump gas attacks the liner. Alcohol holds water and progressively degrades the inner wall, shedding gum and particulate that travels toward the injector. A 6x6 parked for a season with fuel in the system is degrading the entire time, no riding necessary. That is why hose age in years matters at least as much as hours logged.

What a Failing Line Looks and Feels Like

Start with the ground. A wet patch or a dried dark ring on the skid plate after an overnight park is the clearest early signal. Next comes smell — a gasoline odor around the tank that lingers after shutdown while pressure remains in the circuit is worth chasing down immediately.

Then handle the hose. Squeeze it along its full length looking for hardened sections that no longer give, and inspect closely near the fittings where bending concentrates stress and cracks appear first. A powdery or chalky surface is another late-stage indicator, and dirt caked in a ring around a barb is dried fuel from a slow seep. Drivability rounds out the picture: bogging under load, a lean stumble as you roll into the throttle, or symptoms of an empty tank on a machine that is full all suggest compromised delivery. On an injected quad, remember that pressure-side leaks often atomize instead of dripping.

Taking Off the Original Hose

Pull the fuel pump fuse, let the engine run until it starves and quits, turn the key off, and disconnect the negative battery lead. With the pump dead and the circuit relieved, opening a fitting is a manageable proposition. Remove the seat and side plastics to expose the tank outlet, then trace the hose forward toward the throttle body.

Give the routing real attention on this platform. The 6x6 frame is stretched beyond a standard MAX to carry the third axle and the rear cargo bed, which means a longer hose run, more bodywork in the way, and more retaining clips to release. The driven front differential and its brackets add clearance points a two-wheel-drive machine never has. Photograph every clip and pass-through before the hose comes fully free so reinstallation is not guesswork.

Slide the pan under the joint and drape a rag over it before you open anything, because a depressurized line still holds fuel. Move the clamp well back along the hose first. Locking quick-connects release by pressing both tabs flat and pulling straight off; angling or prying them cracks aged collars. Give a stuck hose a gentle twist to break the varnish bond, and if it refuses, slit it lengthwise with a razor and peel it away rather than straining the barb.

Installation and the Leak Check

Cut the new hose to the exact length of the old one. Surplus length chafes against frame tubes or wanders toward driveline components; too little pulls at both fittings whenever the chassis articulates. Push each end on dry until it bottoms out against the shoulder, and keep grease, oil, and silicone entirely away from the barbs, since lubricant there creates a channel for pressurized fuel to escape. Soften a resistant end in hot water and nothing else.

Place new clamps just behind the raised bead on each fitting and tighten evenly to firm, not crushed. Where a self-locking quick-connect is used, no clamp belongs there — push until the collar clicks and pull to verify it latched. Route the hose back through every factory clip so it retains its clearance from the exhaust and drive hardware.

Refit the pump fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle pressurizes the line while the joints are clean and dry, so any seepage shows immediately. Wipe both connections, inspect in good light, then start the engine and watch through a few minutes of idle before the plastics go back on. Keep in mind that this machine's fuel filter is part of the in-tank pump assembly rather than an inline unit on the visible hose, so if delivery still feels soft after a clean install, look there next.
