This is a fuel-injected platform built around the 976cc Rotax V-twin, which means an electric pump inside the tank keeps the line pressurized and there is no petcock to shut off flow. Every step below assumes that reality rather than the gravity-fed setup found on older carbureted quads.
Tools, Parts, and a Real Safety Setup
Lay all of this out before the first fitting comes loose:
- Nitrile or rubber gloves, plus safety glasses
- An approved sealed fuel container and a shallow drain pan
- Replacement hose rated for fuel-injection pressure in the correct inside diameter
- New clamps matched to your fittings, and a quick-disconnect release tool if the tank end carries a locking coupler
- Line-clamping pliers, which take the place of the fuel valve this machine does not have
- Sockets and a plastic trim tool for the seat, panels, and cargo hardware
- A generous pile of rags
Handle the safety piece seriously. Gasoline vapor is heavier than air and pools low, so open the shop door and get airflow across the floor rather than relying on a window. Shut down water heaters, torpedo heaters, and anything else with an open flame or pilot, keep an extinguisher at hand, and never work over a drop light with a hot bulb sitting on the floor beside you.
How Age Undoes a Fuel Hose
Rubber fuel line ages in two directions simultaneously. Externally it loses the plasticizers that give it flex, and the wall stiffens until it is glassy instead of supple. Heat cycling from the V-twin and continuous chassis movement across a six-wheel frame then convert that stiffness into visible checking. Dry regional climates speed the process along, since low humidity draws moisture out of the hose wall.
Internally, ethanol-blended pump gas is the culprit. When E10 sits in the circuit through a slow season, alcohol attracts water and starts degrading the inner liner, which softens and sheds fine material toward the injectors. This is why hose that still looks presentable can already be a problem, and why replacing it on schedule beats waiting for evidence.
Catching a Failing Line Before It Quits
Watch and sniff for the following on your 6x6:
- A puddle or damp patch under the tank region after the machine sits
- Persistent gasoline smell around the bodywork, strongest immediately after shutdown
- Cracking, a chalky dry texture, or a stiffened length you can feel when pinching along the hose
- Bogging under a load, stumbling on hard throttle, or the flat lean feel of a machine running short on fuel
- A ring of dust glued to a fitting where fuel has been weeping and drying
Pressurized leaks on an injected machine often atomize rather than drip, so a strong smell with no visible puddle is entirely consistent with a real fault. Do not dismiss it because the floor is dry.
Removing the Original Hose
Kill system pressure before you open anything. Pull the fuel pump fuse, crank until the engine stalls, key off, then disconnect the battery negative. Take off the seat and the side panels so the tank outlet and the run toward the throttle body are both accessible. Slide the drain pan into position and lay a rag over the first joint, because residual fuel remains in the hose even after pressure is gone.
Move any worm-gear or spring clamp well down the hose before disturbing the connection. For a quick-connect, compress the locking tabs squarely and draw the fitting straight off; sideways prying is what breaks aged plastic collars. Twist the hose gently on the barb to release the varnish bond, and slice a truly stuck hose lengthwise rather than damaging the fitting.
Pay attention to how the hose is routed. On a 6x6 with a stretched frame and additional driveline hardware, the run is longer and passes more clearance points than on a conventional 4x4. Snap a few photos of the clip locations before the old hose is fully out.
Seating the New Line Correctly
Trim the replacement to the same length as what came off. A hose cut long will loop, chafe on structure, or drift toward heat. Push each end fully home on its barb with no lubricant of any kind — grease or oil on a sealing surface is precisely what lets pressurized fuel escape. If the hose resists, dip the end in hot water for a few seconds and try again.
Set the clamps just behind the raised bead on each fitting and tighten evenly. Where the tank side uses a self-locking quick-connect, push until it clicks and then tug to verify engagement; that connection is designed to hold without a clamp and adding one accomplishes nothing. Restore the hose to every original clip so it stays clear of exhaust and moving driveline components.
Verification and Buttoning Up
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. That pressurizes the line so you can inspect a dry system under real load. Run a clean rag around both joints and look for any trace of dampening, then start the engine and repeat the check at idle before the panels return.
Keep one thing in mind for future troubleshooting: the fuel filter on this injected Outlander is housed inside the tank with the pump module, not inline on the hose you just replaced. New plumbing fixes leaks and cracks. A machine that still acts fuel-starved afterward is pointing you at that in-tank assembly.
