Ten dollars of hose and an hour of attention can keep a 2020 Kodiak 700 4x4 IRS from leaving you walking. The catch is that this machine is fuel injected, so the line between the tank and the throttle body is not a lazy gravity feed you can shut off with a lever. It carries pressure from a pump inside the tank, and knowing that up front determines whether this job is clean or wet.

A Pressurized System Changes the Rules

On a carbureted quad you close a valve and start unbolting. This Kodiak has no such valve anywhere on it, which means the first task is bleeding the pressure out of the circuit rather than reaching for a screwdriver. The fuel pump and its filter both live inside the tank as a single module, and the outlet fitting at the pump flange is frequently a locking quick-connect coupler rather than a barb with a clamp on it.

That also affects your tool list. You want line-clamping pliers on hand because there is no valve to stop flow at a low-pressure section, and you want a release tool if your coupler style calls for one. Prying an aged plastic collar with a screwdriver is the single most common way this job goes sideways, and it turns a hose replacement into a pump-module replacement.

Failure Modes in a Fuel Hose

Fuel line fails from the inside and the outside simultaneously. Externally, engine heat drives out the plasticizers that keep the rubber pliable, and the wall gradually stiffens until it can no longer flex with the chassis. A stiff hose subjected to a big single's vibration and the constant motion of an independent rear suspension develops hairline cracks at its bends, and those cracks open with every heat cycle.

Dry air makes it worse. Low humidity pulls moisture from the rubber and hardens it from the surface inward, so a Kodiak that lives in arid country ages its lines faster than an identical machine in a damp climate. Internally, ethanol-blended fuel draws water into the system and slowly breaks down the liner, and a tank of gas standing through an unused stretch leaves gum and varnish behind that narrows the passage. The end result is a hose that can pass a glance while shedding material toward the injector.

Signals From Under the Plastics

A tired line rarely fails without notice. Look for these:

  • A wet patch or small puddle beneath the machine after it has been parked, often collecting on the skid plate
  • Gasoline odor that is strongest immediately after shutdown while residual pressure remains
  • Fine crazing, chalky gray patches, or a hardened section you can feel by pinching the hose
  • A ring of dust cemented to a fitting, which is dried fuel from a slow weep
  • Bogging under load, stumbling on hard acceleration, or behavior that mimics a nearly empty tank

Because pressurized fuel escaping a pinhole can atomize before it drips, a persistent smell without a visible puddle deserves the same investigation as a wet floor.

Tool List and Ventilation

Stage all of this before starting: nitrile gloves, a sealed fuel-rated container, hose rated for injection pressure in the correct inside diameter, new clamps in the matching style, line-clamping pliers, a quick-disconnect release tool if needed, sockets and drivers for the seat and body panels, a small flat-blade screwdriver, a razor knife, a flashlight, and rags.

Take the fuel handling seriously, because this is the part of the job that can genuinely hurt. Gasoline vapor is heavier than air and settles at floor level, right where water heater pilots, shop heaters, cord connections, and battery chargers sit. Set up outdoors or with the door fully open, physically remove ignition sources from the space rather than trusting the switch, keep an extinguisher within reach, and disconnect the battery negative cable before opening a connection.

Removal Step by Step

Drop the pressure first. Pull the fuel pump fuse, crank the engine until it stalls and will not restart, switch the key off, and disconnect the battery negative. Then remove the seat and the side plastics to expose the tank, the pump module, and the hose run heading to the throttle body.

Slide the drain pan into place and lay a rag over the first joint you open, since even a depressurized line holds standing fuel that runs out the moment it is free. Move any clamp well back along the hose before disturbing the fitting it holds. On a quick-connect, depress the release tabs squarely and pull straight off with no side load. At a barbed fitting, twist the hose a quarter turn to break the varnish bond that forms over the years, then work it off with steady pressure; a section that has hardened onto the spigot gets slit lengthwise with the razor and peeled away. Before the old hose is completely out, photograph the routing. This 4x4 has front differential hardware in the way and the independent rear layout adds frame structure, so the line follows a specific path through defined clips and clearance points.

Fitting the Replacement

Cut the new hose to the old one's length and no more. Extra length is not a margin of safety; it sags into a frame tube and wears through, or it crowds the steering. Trim square so the end seats flat against the fitting.

Install both ends dry, pushing each until the hose bottoms against the shoulder. Nothing goes on the sealing surfaces — no grease, no oil, no silicone. Any lubricant there gives pressurized fuel a path to creep out from under the clamp and lets the hose migrate off the barb over time. A tight end softens enough in hot water to slide on with no assistance. Seat each clamp just behind the raised bead and tighten evenly, snug rather than crushed, because a band cutting into the rubber creates the next leak. Where a self-locking quick-connect is used, push until it clicks and tug firmly to confirm it latched; that fitting takes no clamp. Route the hose back through all of its original clips, clear of exhaust heat and the front driveline.

Leak Hunting Before the First Ride

Reinstall the pump fuse and Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit, which is the best chance you get to catch a bad joint while the area is still clean. Wipe both connections with a fresh rag and inspect again with the flashlight from underneath.

Start the engine and repeat the inspection at idle, letting it run several minutes and adding throttle blips to introduce vibration into the test. One closing note specific to injection: the filter on this Kodiak is part of the in-tank pump assembly rather than an inline element on the visible hose, so a new line will not clear a restricted filter. If the engine still acts starved after a clean install, the in-tank module is the next place to look. Once the joints hold dry, reinstall the plastics and seat and take a short slow loop.
