Every fuel line eventually becomes the weakest part of an otherwise healthy machine. On a 2020 Kodiak 700 4x4 EPS IRS the hose in question connects an in-tank pump module to the throttle body, and the single most useful thing to know before starting is how this fuel system differs from a carbureted one.
No Fuel Valve to Turn Off
Electronic fuel injection eliminates the petcock. On this Kodiak there is no lever to close, because the pump sits inside the tank and pressurizes the supply hose the instant the key goes on. Even after shutdown the line holds residual pressure for a while, which is why the job starts with bleeding it down rather than loosening a clamp.
Injection also changes the hardware you may find at the tank. The fitting on the pump flange is frequently a self-locking quick-connect coupler instead of a barb with a clamp, and the filtering element is inside the tank with the pump rather than sitting inline where you can see it. Line-clamping pliers belong on your bench for pinching off a low-pressure section, since no valve exists to do that job for you.
Two Ways a Hose Degrades
Start on the outside. Engine heat gradually drives the plasticizers out of the rubber, and the hose that used to bend easily turns stiff and glassy. Once it cannot flex, the vibration from the 686cc single and the continual working of the independent rear suspension put stress into a material that has lost the ability to absorb it, so fine cracks form at the bends and open with each heat cycle. Dry climates accelerate this because low humidity draws moisture out of the wall and hardens it from the surface inward.
Now the inside. Ethanol-blended pump gas pulls water into the fuel and slowly breaks down the inner liner, softening and delaminating it while the exterior continues to harden. Any stretch where the machine sits with fuel in it leaves gum and varnish behind that can narrow the passage enough to affect how the engine runs. Failure from both surfaces at once explains why a hose can look serviceable and still be shedding material toward the injector.
Spotting the Problem Early
Watch and smell for the following:
- A wet spot or small puddle on the skid plate or floor after the quad has been parked
- Gasoline odor that spikes right after shutdown while the circuit still holds pressure
- Chalky gray patches, fine surface crazing, or a hardened stretch you can feel by pinching the hose
- Dust cemented into a dark ring at a fitting, which is dried fuel from repeated weeping
- Bogging under load, a stumble on hard throttle, or the feel of an empty tank when fuel remains
A pinhole on the pressure side can atomize fuel and leave nothing on the ground, so a persistent smell is worth acting on even when the floor stays dry.
Tools, Parts, and Fire Safety
Have gloves, a sealed fuel-rated container, hose rated for fuel-injection pressure in the original inside diameter, new clamps in the correct style, line-clamping pliers, a quick-connect release tool if needed, sockets and drivers for the seat and plastics, a small flat-blade screwdriver, a razor knife, a flashlight, and rags ready before anything comes apart.
Take the vapor seriously. Gasoline fumes are heavier than air, so they flow downward and pool at floor level exactly where water heater pilots, shop heaters, extension cord connections, and battery chargers live. Work outdoors or with the door fully open so air moves down low, physically remove ignition sources from the space rather than trusting a switch, keep an extinguisher within reach, and disconnect the battery negative cable before you open a connection.
Removing the Old Line
Relieve the pressure first: pull the fuel pump fuse, crank the engine until it stalls and refuses to restart, shut the key off, and disconnect the battery negative. Then remove the seat and the side plastics so the tank, the pump module, and the hose run to the throttle body are all accessible.
Slide a drain pan underneath and drape a rag over the first joint, because standing fuel in the hose comes out the moment the connection breaks. Move any clamp well back along the hose before disturbing the fitting it holds. On a locking coupler, press the release tabs squarely and pull straight off with no sideways leverage, since collars several seasons old crack when pried. At a barbed fitting, twist the hose a quarter turn to break the varnish bond, then work it off with steady pressure; slit a hardened stretch lengthwise with the razor and peel it away instead of forcing it. Photograph the routing before the hose is fully out. The front differential of the 4x4 driveline, the EPS unit and wiring near the steering shaft, and the extra structure of the independent rear layout all shape where this line is allowed to run.
Installing Without Shortcuts
Cut the replacement to match the original length precisely, square across the end so it seats flat on the barb. Extra hose is not a safety margin; it droops into a frame tube and rubs through, or crowds the steering area where the power steering hardware already lives.
Assemble dry from beginning to end. Push each end onto its fitting until it bottoms against the shoulder, and keep grease, oil, and silicone completely off the sealing surfaces, because lubricant there gives pressurized fuel a path out from under the clamp and encourages the hose to creep off the barb over time. A tight end softens in hot water in seconds and slides on unaided. Position each clamp just behind the raised bead and tighten evenly to snug rather than crushed, since a band biting deep into the rubber becomes the next failure. Where a self-locking quick-connect is used, push until it clicks and tug firmly to verify engagement; that fitting neither needs nor benefits from a clamp. Reinstall the hose into every original clip.
Verification and Wrap Up
Put the pump fuse back and Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and brings the circuit to pressure while the surrounding area is still clean, which makes a single fresh bead of fuel easy to spot. Wipe both joints with a clean rag and inspect again with the flashlight from below.
Start the engine and check a third time at idle, letting it run several minutes and blipping the throttle so vibration is part of the test. One last note specific to this fuel system: the filter is part of the in-tank pump assembly rather than an inline unit on the visible hose, so a new line will not fix a restricted filter. If the machine still acts starved after a leak-free installation, that module is where to look next. With both joints holding dry, reinstall the plastics and seat and take a short slow lap.
