Laying Out Parts and Supplies

Ventilation and Fire Safety Come First

Depressurizing and Removing the Old Hose

Strip off the seat and the plastics over the tank so you can see both hose ends at once. Set the pan below and hold a rag over the fitting you open, because a depressurized line still holds fuel. Clamped ends want the clamp slid back first, then a gentle twist to break the varnish film. Snap a photo of the routing while it is still in place, since this 4x4 chassis routes the line past extra frame clearance points near the front differential that a two-wheel-drive machine never has.
Making the New Connections
Cut the fresh hose to match the old one, then push each end fully onto its fitting until it bottoms out. Assemble it completely dry. Grease and lubricants on a fuel fitting are counterproductive on any machine and genuinely risky on a pressurized one, because they give fuel a slick path out from under the clamp. Thirty seconds in hot water makes a tight hose end cooperate. Place new clamps just behind the raised bead on each barb and tighten them evenly rather than crushing the rubber. If your Kodiak uses a self-locking quick-connect at the pump outlet, push it until the collar clicks, then pull firmly to confirm the latch has engaged — that joint needs no clamp at all. Route the hose back through the original guides, keeping it well clear of the exhaust, the front driveline, and the power steering wiring.
Verifying the Repair
Reinstall the fuse and Reconnect the battery, then cycle the key on and off four or five times without starting. Each cycle runs the pump and brings the line up to pressure so you can inspect the joints while everything is still cold. Wipe each connection with a clean white rag and study it under a light. Start the engine, let it idle a few minutes, and check again with heat and vibration in play, then rev it lightly and look once more before the plastics go back on. Take a short ride and repeat the inspection when you return. Worth remembering on this model: the fuel filter is part of the in-tank pump assembly, not an inline canister on the hose, so if the Kodiak still feels starved after a clean install, that module deserves attention next.
