Everything about this job on a 2020 Kodiak 450 4x4 depends on one step being done first and done properly: relieving fuel pressure. This is a fuel-injected machine with an electric pump inside the tank and no petcock anywhere on it, which means the hose to the throttle body holds pressure long after the key comes out. Handle that first and the rest of the replacement is straightforward. Skip it and you will find out how far pressurized gasoline travels.

Depressurizing the System Correctly

Locate and pull the fuel pump fuse or relay, then crank the engine. It will fire, run briefly on the pressure remaining in the line, and stall. Turn the key off and disconnect the battery negative cable so nothing can energize the pump while you have a fitting open. Only now is the system safe to open, and even then residual fuel remains in the hose, so keep a drain pan underneath and a rag over each fitting as you break it loose.

This is the step that owners coming from an older carbureted Kodiak find unfamiliar. On those machines you close a petcock, idle the engine dry, and open a float bowl drain. Your Kodiak has none of those, so the electrical bleed-down replaces all three. Line-clamping pliers are the closest thing you have to a shutoff valve, and they belong in your kit for isolating any low-pressure section.

The Fuel Delivery Layout

Fuel is drawn from inside the tank by the pump module, pushed through a hose, and delivered to the injector at the throttle body. The filter is integrated into that in-tank module rather than sitting inline where you can see and replace it, which is worth knowing before you go looking for one on the hose. Fittings may be plain barbs with clamps, or self-locking quick-connect couplers that release with tabs and take no clamp when reinstalled — check both ends of the run before ordering parts.

The 4x4 chassis routes this hose past front differential and driveline hardware, and it picks up a frame clearance point that a two-wheel-drive layout would not have. That does not change the procedure, but it does mean documenting the path before you pull the old hose out.

Why Fuel Hose Deteriorates

Two mechanisms run in parallel. From the outside, the plasticizers that keep rubber flexible gradually migrate out, leaving a hardened tube that cannot absorb vibration and cracks at bends and clamp locations. Dry, low-humidity climates draw moisture from the hose wall and speed the process, and a Kodiak stored uncovered collects UV damage and daily temperature cycling on top of that.

From the inside, ethanol-blended fuel pulls water into the system and attacks the hose liner, while fuel left standing during inactive stretches leaves gum and varnish that glues the hose to its fittings and breaks off in flakes. On an injected machine those flakes are a bigger problem than they would be on a carburetor, because injector passages are finer and far less forgiving of debris.

Symptoms Worth Investigating

  • A gasoline smell near the tank that peaks right after shutdown while the line still holds pressure
  • A wet patch or puddle on the skid plate or garage floor after the machine sits
  • Visible cracking, a chalky texture, or a stiff spot you can feel by pinching the hose
  • Bogging under load, hesitation on hard acceleration, or lean running at higher rpm
  • Dust caked in a ring at a fitting where fuel has seeped and dried

Remember that a pressure-side leak can atomize and evaporate before it drips, so the smell often shows up long before any stain does.

Tools and Handling Gasoline

Have gloves, eye protection, an approved gasoline container, and plenty of rags on hand, along with replacement hose rated for injection pressure in the correct inside diameter, line-clamping pliers, new clamps if your fittings are clamped, a small socket set, a flat-blade screwdriver, and a razor knife. General-purpose carburetor hose is not an acceptable substitute on a pressurized circuit.

Ventilation is not optional. Gasoline vapor is heavier than air and pools along the floor where pilot lights and battery chargers live, and bleeding down a pressurized system releases a noticeable amount of it. Work outdoors or with the garage door fully open, put a fan at floor level to keep air moving, and clear every ignition source from the space before you start. Gloves stay on the entire time, since gasoline is genuinely hard on skin.

Removal, Installation, and the Final Check

With pressure relieved, remove the seat and the plastics needed to expose the tank and the hose run. For a clamped fitting, slide the clamp back along the hose, twist the hose to break the varnish bond, and pull it off. For a quick-connect, depress the tabs squarely and pull straight off without prying, because aged collars crack easily. If a hose is fused to a barb, slit it lengthwise with the razor and peel it away instead of forcing it.

Cut the new hose to the original length and push each end fully onto its barb, dry, past the raised bead. Apply nothing to the fittings — grease, oil, and silicone all undermine a pressurized seal and can migrate toward the injector. Place new clamps just behind the bead and tighten evenly until the hose swells slightly. Push a quick-connect until it clicks, then tug to confirm the latch. Return the line to its original clips so it clears the front driveline and hot exhaust surfaces.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and lets you inspect both joints with a clean dry rag before the engine ever runs. When they stay dry, start it, check again at idle, then ride a slow lap and inspect once more before the plastics go back on. If delivery problems continue after a leak-free install, the in-tank filter and pump module are where to look next, since nothing on the visible hose serves that function on this machine.
