Fuel line replacement is well within reach of a rider with intermediate mechanical skills, but it is also the one routine job on a 2020 KingQuad 500AXi where a careless shortcut has real consequences. You are opening a pressurized circuit full of gasoline, so the way you set up the workspace deserves as much thought as the way you seat a clamp.
Gasoline, Vapor, and Where You Work
Gasoline vapor is heavier than air. It does not rise and drift out an open window; it flows downhill and collects along the floor, which is exactly where drop lights, portable heaters, compressors, and water heater pilots usually live. Roll the quad outside if the weather allows, or open the overhead door completely so air moves at ground level. Clear ignition sources out of the space, keep an extinguisher nearby, and wear gloves, because gasoline strips oils from your skin quickly and absorbs through it. Eye protection matters too, since a fitting under residual pressure can spit when it releases.
This KingQuad Is Injected, Not Carbureted
The AXi designation confirms Suzuki electronic fuel injection. Practically, that erases a few landmarks familiar from older utility quads: no petcock under the tank, no float bowl drain, no gravity feed to interrupt. A pump inside the tank pressurizes the supply hose feeding the throttle body, and the line stays charged after shutdown. Instead of closing a valve, you relieve pressure electrically, and instead of soft carburetor hose you use hose rated for injection pressure. The tank end may also carry a self–locking quick–connect fitting rather than a barb and clamp.
Why Hose Deteriorates
Rubber fuel hose ages whether the machine works daily or sits. Heat cycles from the 493cc single drive the plasticizers out of the hose wall, so it stiffens, hardens, and eventually cracks where it bends most sharply. In dry country the process runs faster because low humidity keeps pulling moisture from the material.
At the same time, ethanol–blended fuel attracts water and slowly degrades the hose liner from the inside, and fuel left standing between rides leaves gum and varnish at the fittings. That double attack is why a hose that appears fine on the outside can still be shedding material toward the injector. A machine from 2020 has enough years behind it for both mechanisms to matter.
Symptoms of a Line Near the End
- A fuel puddle or a damp shadow beneath the tank area after the machine has been parked
- A persistent gasoline smell, which frequently arrives before any visible drip
- Surface cracking or a chalky texture, most visible inside a bend
- A hardened section that resists compression when you pinch it
- Bogging under load, a lean stumble on hard throttle, or hesitation that mimics a nearly empty tank
Getting the Old Hose Out
Start with pressure relief: pull the fuel pump fuse or relay, crank the engine until it stalls, turn the key off, then disconnect the battery negative terminal. Remove the seat and side plastics to reach the tank fitting and trace the hose to the throttle body. Slide a catch pan under the work area and drape a rag over each joint before opening it, because the hose still holds fuel with the pressure gone.
Push clamps well back along the hose before you touch a fitting. For a locking connector, press both tabs squarely and pull straight off, avoiding any sideways leverage that could crack an aged collar. Where the hose has varnished onto a barb, a gentle twist usually shears the bond; if it holds, slit the hose lengthwise with a sharp blade and peel it away rather than yanking. Record the routing before the hose is fully free. This 4x4 chassis carries the line past front differential hardware and extra frame clearance points, and reproducing that path keeps the new hose away from anything that could rub or heat it.
Installing and Securing the New Line
Match the replacement to the original length exactly. Push each end fully onto its barb until it bottoms out, and do the whole assembly dry. Grease, oil, and silicone on a fuel fitting create a leak path for pressurized fuel, which is why nothing lubricated belongs near a sealing surface. If the hose is tight, dip the end in hot water for a few seconds and it will slide on without a fight.
Locate new clamps just behind the raised bead on each fitting and tighten them evenly, firm without cutting the rubber. A self–locking quick–connect needs no clamp; push until it clicks, then pull to verify the latch caught. Route the hose back through every factory clip so it clears the front driveline and exhaust with real margin.
Proving the Repair Holds
Refit the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the hose with the engine off, which is the cleanest way to catch seepage. Dry both joints with a clean rag, then start the 500AXi and inspect again at idle and after several minutes of warm running before the plastics go back on.
One last platform detail: the fuel filter on this injected KingQuad sits inside the tank as part of the pump assembly rather than inline on the visible hose. A new hose stops a leak, but a clogged in–tank filter delivers the same lean, starved feeling, so that assembly is the next place to investigate if symptoms outlive the repair.
