Replacing a length of fuel hose on a 2020 XP 1000 High Lifter is a modest repair with an outsized safety component, and that deserves attention before any of the mechanical detail. Every part of this job puts you within inches of liquid gasoline and its vapor, on a machine whose fuel system holds pressure after shutdown.
Gasoline Deserves Your Full Attention
Gasoline vapor is heavier than air. It does not drift out an open window overhead; it sinks and spreads into a layer across the floor where it can reach a water heater pilot, a trickle charger, or a grinder you forgot was plugged in. Work outdoors when you can, and when you cannot, open the shop door fully and put a fan on the floor moving air out of the space. Shut down anything with a flame or a spark, keep a dry chemical extinguisher within arm's reach, and wear nitrile or rubber gloves the entire time, since raw fuel strips skin oils immediately and carries additives worth keeping off you. Drain captured fuel into a sealed, fuel-rated container rather than an open bucket.
Which Fuel System This Sportsman Uses
This is an electronically fuel injected machine, which changes the approach in one important way: there is no petcock under the tank to shut off flow. An in-tank pump module pressurizes the supply hose that feeds the throttle body, and that pressure remains trapped in the line with the key off. Before any fitting is opened, pull the fuel pump fuse or relay and crank the engine briefly until it stalls, then switch off and disconnect the negative battery cable. Line-clamping pliers cover any low-pressure section you need to pinch, standing in for the valve this model does not have.
How Age Turns Flexible Hose Brittle
Fuel line is soft when new because of plasticizers blended into the rubber, and every heat cycle from the twin drives a little more of that additive out. Once enough is gone the hose stiffens and can no longer absorb engine vibration or chassis flex, so fine fissures start appearing at bends and just behind fittings. Riders in dry, low-humidity country reach that point earlier, because the surrounding air pulls moisture from the hose wall and hardens it from the outside in.
Meanwhile the inner liner faces its own attack. Ethanol-blended pump gas draws in water and gradually breaks that liner down, and the damage compounds any time the High Lifter sits with fuel standing in the line for weeks. The finished result is a hose brittle on the outside, softening on the inside, and capable of sending loose material toward the injectors while still looking acceptable from a distance.
Clues That the Line Is On Its Way Out
- A puddle of fuel or a dark damp patch under the machine after it has been parked
- Gasoline odor around the tank, strongest in the first minutes after the engine stops
- Cracking on the hose surface, a chalky gray texture, or a section that stays dented when pinched
- The twin bogging on hard throttle, going flat at higher rpm, or acting like the tank is nearly dry when it is not
- Dried mud and grit caked in a ring at a fitting, which is what a slow weep leaves behind on a mud machine
Because the supply line is pressurized, a small leak often mists and evaporates rather than dripping. A fuel smell with a dry floor beneath it is still a leak worth chasing down.
Old Line Out, One Joint at a Time
With pressure relieved and the battery disconnected, remove the seat and the side plastics so you can see the tank outlet and trace the hose to the throttle body. Wash the mud off the area first and let it dry, because opening a fuel joint surrounded by caked dirt puts grit directly into the fuel path.
Slide a catch pan under the work and lay a rag over the first connection. Even a bled-down hose holds residual fuel that will run out when you separate it. Back worm-gear or spring clamps well away from the barb before twisting anything. On a self-locking quick-connect, depress the release tabs squarely and pull the coupler straight off, never levering it sideways, since aged plastic collars crack easily. Break a varnish-bonded hose loose with a gentle twist, and if it holds on, slit it lengthwise with a razor and peel it off the fitting instead of gouging the barb.
Photograph the routing before the hose is entirely free. With on-demand all wheel drive, this Sportsman has a front differential and driveshaft crowding the area, and the arched High Lifter suspension adds its own clearance points, so the line follows a busier path than a two-wheel-drive quad would need. Clear packed mud from each clip while it is exposed and check for a polished wear spot that indicates chafing.
New Line In and Pressure Tested
Cut the replacement to match the old piece exactly. Extra length is not insurance; slack lets the hose settle onto the exhaust or work against a frame edge until it wears through. Seat each end fully onto its barb and install it dry, with nothing on the sealing surface. Grease, oil, and silicone all give pressurized fuel a route past the clamp, so they stay off fuel fittings entirely. Dip a stubborn hose end in hot water for a few seconds if it will not slide on.
Set new clamps just behind the raised bead on each fitting and tighten evenly until snug, not crushed. Push a self-locking quick-connect on until it clicks, then tug firmly to confirm the latch caught; that style needs no clamp at all. Reseat the hose in every original clip so it stays clear of hot exhaust and the front driveline.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose, giving you a dry look at both joints. Wipe them and inspect again for beading, then start the engine, check at idle, blip the throttle, and check one final time before the plastics go back on. One last note worth keeping in mind: the fuel filter on this EFI platform is part of the in-tank pump assembly rather than an inline piece on the visible hose, so a lingering fuel delivery complaint after a leak-free install points at that module, not the new rubber.
