A 2020 Sportsman Touring XP 1000 carries a second seat and a rear rack on a stretched frame, and the fuel plumbing on the injected ProStar twin threads through that structure on a specific path. Get the geography straight before you cut anything and the rest of the work becomes mechanical.

Mapping the Line on a Two-Up Chassis

Fuel travels from an electric pump mounted inside the tank, through the supply hose, and on to the throttle body. There is no petcock anywhere in that path. On the Touring model the longer frame and passenger seating mean more panels sit between you and the plumbing, so plan on pulling the seat and the side bodywork rather than trying to work through a gap.

The other consideration is the drivetrain. On-demand all-wheel drive puts a front differential and driveshaft in the space ahead of the engine, and the hose is routed around that hardware through a series of clips and clearance points. Photograph each one before the old line comes loose. A hose that ends up an inch off its intended path can settle against a hot exhaust surface or into the path of something that spins, and neither ends well.

Why the Rubber Stops Doing Its Job

Fuel hose is built around plasticizers that keep the wall soft, and those compounds slowly leach out with age and heat cycling. What remains is hard and glassy, and a stiff hose cannot absorb vibration the way a fresh one does. On a heavy machine ridden over rough ground, that stress concentrates at the bends until fine cracks appear.

Dry climates compound the problem, since arid air continually pulls moisture out of the rubber and hastens the hardening. Ethanol-blended fuel attacks in the other direction, drawing water into the fuel and degrading the inner liner, especially during long idle stretches when the XP 1000 sits with a partial tank. Gum and shed liner material can restrict flow inside a hose whose exterior still looks perfectly serviceable.

Reading the Symptoms

  • A puddle or damp stain on the ground beneath the parked machine
  • A gasoline odor near the tank that persists, strongest in the minutes after shutdown
  • Surface cracking, a chalky look, or a hardened section you can feel through a glove
  • Bogging under throttle, lean surging, or the feel of a machine running out of fuel with a healthy gauge reading
  • A ring of grit stuck to dried fuel at a fitting, marking a slow weep

Because this side of the system is pressurized, a pinhole can atomize fuel that never makes it to the ground. Take a strong fuel smell seriously even when nothing looks wet.

Gathering Supplies and Making the Space Safe

Have all of it staged before the first fitting is broken: gloves and eye protection, a drain pan, a sealed fuel-rated container, replacement hose rated for injection pressure and matched to the original inside diameter, new clamps in the correct style, line-clamping pliers to do the job a petcock would, a quick-connect release tool, hand tools for the plastics, a razor knife, and rags.

Then handle the air in the room honestly. Gasoline vapor is heavier than air and gathers along the floor, which is where heaters, pilot lights, and extension cords tend to be. Work outside or with the main door fully open so air moves at ground level, clear every ignition source out of the space, and seal the container of drained fuel instead of leaving an open pan under the bench.

Getting the Old Hose Out

Relieve the pressure first. Pull the fuel pump fuse or relay, crank the engine until it quits, turn the key off, and disconnect the battery negative cable. With the bodywork off and a pan in position, drape a rag over the first joint you open, since fuel remains in the line even after pressure is gone.

Slide clamps back along the hose before touching the fitting. Quick-connect couplers separate when both tabs are depressed evenly and the hose is pulled straight off, never levered sideways. A hose glued to its barb by varnish gives up to a slow twist, and one that refuses entirely should be slit lengthwise and peeled away so the fitting survives. Keep the old hose beside you as a length reference.

Fitting the Replacement

Cut the new line to the same length as the original, no more. Push each end onto its barb dry until it seats against the shoulder, and keep grease, oil, and silicone away from those surfaces entirely; lubricant on a sealing face gives pressurized fuel a route past the clamp. Hot water on a stubborn end is the only assist worth using.

Position each clamp just behind the raised bead so it cannot walk off, and tighten evenly rather than crushing the hose. A self-locking quick-connect takes no clamp whatsoever; push until you hear it click, then pull firmly to verify it latched. Work the hose back into every original clip so it holds clear of the exhaust and the front driveline hardware, and confirm the steering can move through its full range without touching the line.

The Leak Check That Actually Matters

Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle runs the pump and loads the hose with pressure, which is the best possible moment to inspect dry, clean fittings for the first hint of moisture. Wipe both joints, then start the XP 1000 and watch closely at idle, since a marginal connection often shows itself as a slow bead rather than a drip.

Blip the throttle a few times and look again. After several minutes of leak-free running you can reinstall the plastics and the seat. One final note on this platform: the fuel filter lives inside the tank as part of the pump assembly rather than inline on the hose, so if the machine still hesitates after a clean, dry installation, the in-tank unit is the next place to look.
