Fuel hose replacement on the 2020 Sportsman 850 High Lifter is not technically demanding, but it involves an open gasoline circuit in a confined space, and the difference between a tidy afternoon and a genuine hazard comes down to what you have staged before the first fitting comes loose.

Assembling Your Kit and Setting Up the Space

Pull all of this together first:

  • Nitrile gloves, since gasoline degreases skin fast and soaks through cheap latex
  • A fuel rated catch container with a lid, not an open coffee can
  • Hose rated for fuel injection pressure in the same inside diameter as what comes off the machine
  • New clamps matched to the style you find, and a quick connect release tool if there is a locking coupler at the tank outlet
  • Line clamping pliers, which do the job a petcock would do on a carbureted quad — the 850 does not have one
  • A razor knife, a small flat blade driver, sockets for the seat and body panels, and more rags than you think you need

Set up outdoors or with the overhead door wide open. Gasoline vapor is denser than air and pools at floor level, so airflow across the ground is what keeps concentrations down. Anything with a flame or a spark, including shop heaters and battery chargers, needs to be shut off and moved well away before you start.

Confirming What You Are Working With

This High Lifter runs the ProStar 850 twin with electronic fuel injection, and that shapes every step ahead. There is no fuel valve under the tank to turn off, because delivery is handled by an electric pump living inside the tank. The hose you are replacing carries pressurized fuel toward the throttle body rather than trickling to a float bowl by gravity, and it may terminate in a self locking quick connect instead of a plain barb and clamp. Owners coming from carbureted machines expect to shut a valve, crack a float bowl drain, and start pulling hoses. None of those three things exist here, and the pressurized circuit has to be bled down deliberately.

Why the Hose Wears Out in the First Place

Fuel hose has a service life measured in years, not miles. Heat cycling from the big twin slowly drives out the plasticizers that keep the rubber flexible, and the wall stiffens until it cracks instead of bending. Frame flex and vibration then concentrate that damage at the bends and under the clamps, which is exactly where you will find the first fissures.

Dry climates speed this up considerably, because low ambient humidity draws moisture out of the hose wall and hardens it from the outside in. Ethanol blended fuel attacks from the other side. Left sitting for a season, E10 pulls in water and begins degrading the inner liner, so a hose can be glassy on the outside and going soft internally at the same time. That is how debris ends up traveling toward the injectors on a machine that looks perfectly healthy from the driver seat.

Reading the Warning Signs

Before you commit to the repair, verify the hose is actually the problem. A failing line usually gives you a puddle or at least a damp film on the skid plate after the machine sits, a persistent fuel odor around the tank, and cracking you can see once you wipe the hose clean. Squeeze along its length; any stretch that feels rigid rather than springy is finished regardless of how it looks. On the running side, watch for bogging under load, a stumble when you get on the throttle hard, and an engine that behaves like the tank is nearly empty when it is not. Keep in mind that a pressurized leak on an injected machine can spray a fine mist that evaporates before it drips, so a strong smell with no visible wetness still counts as evidence.

Removing the Old Hose

Bleed the pressure down before anything else. Remove the fuel pump fuse, crank the engine until it quits, turn the key off, and disconnect the negative battery lead. Then take off the seat and the plastics covering the tank and the hose run so you can see both ends of the line at once.

Slide the catch pan into position and cover the first joint with a rag, because residual fuel will still come out even after the system is bled. Move spring clips or worm gear clamps back along the hose before you touch the fitting itself. Quick connect couplers release by pressing the tabs squarely and pulling straight off — never pry sideways, since aged plastic collars crack under leverage. Where varnish has bonded the hose to a barb, twist gently to break the seal, or slit the hose lengthwise and peel it away rather than yanking on the fitting.

Take pictures of the routing before the old hose is out. This is an all wheel drive chassis, so the line passes front differential hardware and additional frame clearance points that a two wheel drive machine simply does not have, and the High Lifter mud package leaves less open room than a base trail model.

Installing the New Line and Verifying It

Cut the replacement to match the original exactly. Extra length chafes on the frame or interferes with steering travel. Seat each end fully onto its barb with the fitting dry — no grease, no assembly lube, no silicone, because anything on that sealing surface becomes a leak path under pressure. Warm water softens a stubborn hose end enough to slide on unassisted. Place clamps just behind the bead on each fitting and tighten them evenly without deforming the hose. If your machine uses a self locking coupler at the tank, push it home until the collar clicks and tug to confirm the latch, then leave it alone; no clamp is wanted there.

Route the hose back through every original clip so it stays clear of the front driveline and off hot exhaust surfaces. Then refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and gives you a clean look at both joints. Wipe them dry, start the engine, and inspect again at idle with a fresh rag, watching for any bead forming at a clamp. Let it run a few minutes before the panels go back on.

Worth noting for later: the fuel filter on this platform lives inside the tank with the pump assembly, not inline where you can see or change it.
