Fuel hose is the least expensive component in the delivery system on a 2020 Sportsman 850 and one of the few that will absolutely wear out on its own timeline. This machine runs its ProStar twin on electronic fuel injection, which means the hose you are dealing with sits on a pressurized circuit rather than a lazy gravity feed. That distinction drives the whole procedure, so it is worth nailing down before anything comes apart.
Pressurized Circuit, No Shutoff Valve
An electric pump submerged in the tank supplies the throttle body on this Sportsman. There is no petcock to rotate closed, no fuel bowl to drain, and pressure hangs in the supply hose after the key is removed. Bleeding the system deliberately is therefore step one on every version of this job. Line–clamping pliers do the work a shutoff valve would do on a carbureted machine, letting you pinch off a section when you need to. The filter element sits inside the tank as part of the pump module rather than in a canister spliced into the visible hose, so do not spend time looking for one along the run. As an all–wheel–drive utility quad, the 850 also routes its hose past front differential hardware and extra frame crossmembers, which means a couple more retaining clips to release than a two–wheel–drive machine would need.
Getting Your Hands on the Right Parts
- Hose rated for fuel injection pressure, matched to the original inside diameter and bought slightly long
- New clamps in the correct style, plus a quick–connect release tool if the tank fitting is a locking coupler
- Line–clamping pliers
- Nitrile or rubber gloves and eye protection
- A shallow drain pan and a sealed container approved for gasoline
- Razor knife, small flat blade screwdriver, socket set, flashlight, rags
Do not substitute low pressure carburetor tubing here, and do not reuse old clamps that have been torqued down for years. Both are the kind of shortcut that turns a finished repair into a weeping fitting three rides later.
Handling Fuel and Setting Up the Space
Gasoline vapor is heavier than air, so it settles at floor level and can travel across a closed garage to reach an ignition source. That is why an open overhead door does the real work and a window near the ceiling does almost nothing. Push the machine outside if the weather cooperates. Shut down water heater pilots and space heaters, put away grinders and anything else that sparks, and keep the battery disconnected whenever a fitting is open. Gloves are worth wearing throughout, since repeated skin contact with fuel is genuinely harsh, and drained fuel belongs in a sealed container rather than an open pan.
How Hose Fails on a Machine Like This
Two mechanisms work in tandem. From the outside, heat cycling and simple calendar age pull the plasticizers out of the rubber compound. A hose that once compressed easily between your fingers becomes hard and glossy, and hard hose cannot absorb the flexing a utility quad generates over rocks and ruts. Dry, low humidity climates hurry this along by drawing moisture out of the hose wall, leaving material brittle sooner than a damp region would.
From the inside, ethanol–blended gasoline attacks the liner. Alcohol pulls in moisture, and when that mixture sits undisturbed in the hose for months the inner surface softens and starts shedding particles toward the injectors. The frustrating reality is that a hose can be stiff outside and eroding inside while still looking presentable, which is why time in service is a legitimate replacement trigger by itself.
Symptoms to Take Seriously
- Fuel odor around the tank that lingers after shutdown, when the circuit is still holding pressure
- A wet stain, drip mark, or gummy residue on the frame or skid plate below the hose route
- Surface cracking, a chalky cast, or rigid spots you can feel by squeezing along the hose
- A ballooned or unusually soft section, meaning the reinforcement layer has failed
- The engine bogging under load, stumbling at higher rpm, or cranking longer than normal warm
- A caked ring of dirt at a fitting where fuel has weeped and dried repeatedly
A breach on the pressure side often atomizes fuel so thoroughly that nothing hits the ground. Trust the smell even when the floor stays clean.
Removing the Old Hose
Pull the fuel pump fuse or relay, crank the engine for a few seconds until it dies, then switch off the key and disconnect the battery negative cable. Remove the seat and the front plastics so both hose ends are accessible and the full route is visible.
Slide the pan under the joint and lay a rag over it before you open anything, because the hose holds fuel regardless of the bleed. Walk worm gear clamps well back along the hose first. On a quick–connect fitting, press the locking tabs squarely and pull straight off along the axis; prying at an angle cracks collars that have hardened in engine heat. Where varnish has cemented the hose to a barb, slit it lengthwise with a razor and peel it away rather than applying twisting force to the fitting. Photograph every clip and clearance point before the old hose leaves the chassis.
New Hose In, Then Prove It Is Dry
Cut the replacement to the exact length you removed. A long hose sags into the front driveline or chafes a frame edge, while a short one loads its fittings each time the suspension works. Push both ends fully home against the barb shoulders, dry. Grease, oil, and silicone spray create a leak path beneath the clamp instead of improving the seal, so keep them away entirely; a few seconds in hot water will soften a hose end that resists. Set new clamps just behind the bead on each fitting and tighten evenly, snug rather than crushed. A self–locking quick–connect is pushed until it clicks, then pulled firmly to confirm the latch, and takes no clamp. Route the hose back through all original clips so it stays clear of exhaust and the front prop shaft.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit. Inspect both joints while the surrounding area is still dry, wipe everything down, then start the 850 and study the fittings at idle for several minutes. Once the area stays dry, the bodywork goes back on. If the machine still runs like it is starving after a leak free install, the in–tank pump and filter module is the next thing to pull.
