A fuel line rarely fails without giving notice. The trick is recognizing the notice. On the 2020 Polaris Sportsman 570 EPS, the earliest symptom is usually smell rather than sight — a sharp gasoline odor around the seat in the first few minutes after you shut down, while the injection system is still holding residual pressure and pushing fuel at any weak spot it can find.

What a Failing Line Looks and Smells Like

  • Gasoline odor near the tank and seat, most obvious right after shutdown
  • A damp patch or small puddle beneath the mid-chassis after the machine has been parked overnight
  • Fine surface cracking, a chalky gray look, or a hose section that feels stiff rather than pliable when pinched
  • Bogging under load, hesitation as you roll into the throttle, or an engine acting starved with a full tank
  • A ring of dirt stuck to a fitting, which is what dried fuel residue leaves behind

The puddle test is unreliable on this machine. Because the hose is pressurized, fuel escaping a pinhole often atomizes into vapor and evaporates before it can drip. A strong, repeatable smell with nothing on the floor is still a legitimate reason to replace the line.

Identifying This Sportsman's Fuel Delivery

The 2020 Sportsman 570 EPS uses the ProStar 567cc single with electronic fuel injection. That rules out the petcock-and-gravity-feed approach that applies to older carbureted quads. There is no fuel valve to shut, and the hose carries pressurized fuel from a pump inside the tank. Two practical requirements follow: relieve pressure intentionally before opening any fitting, and keep line-clamping pliers handy to pinch off flow in place of the shutoff valve the machine lacks. Clamp hardware differs too, with a conventional clamp typically at the throttle body and possibly a self-locking quick-connect coupler at the pump flange that requires no clamp.

The Mechanics of Hose Failure

Fuel hose degrades from both sides at once. Externally, engine heat cycles and weather exposure gradually drive out the plasticizers that make rubber flexible. The wall hardens, loses the ability to move with a vibrating single-cylinder engine, and cracks at the points under the most stress. Arid climates speed the process along by drawing moisture out of the hose wall. Internally, ethanol-blended fuel pulls in atmospheric water and slowly breaks down the liner, leaving gum and softening the material — a process that runs fastest when fuel sits in the line unused. The result is a hose that may look fine but has lost the resilience it needs to seal against a barb.

Tools, Prep, and Handling Fuel Safely

Collect the following before starting: nitrile gloves and eye protection, a drain pan, a sealed fuel-rated container, replacement hose in the correct inside diameter rated for injection pressure, new clamps, a quick-disconnect release tool, line-clamping pliers, a socket set and small flat blade, a razor knife, and plenty of clean rags.

Ventilation is not a formality. Gasoline vapor is heavier than air, so it sinks and pools along the floor rather than drifting out a window, and it will travel toward an ignition source you forgot was down there. Work outside or with the shop door open all the way. Shut off space heaters, move hot work lamps, and stay clear of any appliance with a standing pilot flame. Keep gloves on, since gasoline strips the oils out of your skin fast.

Removing the Old Hose

Begin by relieving pressure. Pull the fuel pump fuse or relay, crank the engine for several seconds until it stalls or refuses to fire, turn the key off, then disconnect the battery negative cable. Take off the seat and the side panels covering the tank and the run of hose heading forward to the throttle body.

Slide the drain pan underneath and drape a rag over the first joint you separate, because the hose still holds fuel even with pressure gone. Work any existing clamp well back along the hose before disturbing the connection. If a locking quick-connect is present, press the tabs squarely and pull the coupler straight off the port — prying to one side is how weathered plastic collars break. Barbed connections usually need a gentle twist to break the varnish that has bonded the hose to the fitting. When a hose refuses to release, slit it lengthwise and peel it away rather than damaging the barb.

Note the routing as you go. This is a 4x4 chassis, so the hose passes front differential hardware and frame clearance points a two-wheel-drive machine would not have, held in place by clips along the way. Photographs beat memory when it is time to put the new line in.

Installation and the Final Pressure Check

Cut the new hose to match the old length exactly. Extra length invites chafing against the frame or drift toward hot exhaust. Seat each end fully onto its barb until it bottoms against the shoulder, working dry throughout. Grease, oil, and silicone spray must stay off every fuel fitting, because lubricant on a sealing face is the classic reason a tight clamp still weeps. Soften a stubborn hose end in hot water for half a minute instead.

Install new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing one side. A self-locking quick-connect clicks when it seats, and a firm pull verifies the latch; leave that style clamp-free. Route the hose back through every original clip so it holds position away from the driveline and heat.

Reinstall the fuse or relay, Reconnect the battery, then cycle the key on and off five or six times without cranking. Each cycle runs the pump and pressurizes the circuit, giving you the ideal opportunity to inspect both joints while the area around them is dry. Wipe each connection with a clean rag and look for the faintest transfer. Then start the engine, idle it for several minutes, and check again with the system at full running pressure before reinstalling panels and seat.

One platform detail to keep in mind: the injected 570 carries its fuel filter inside the tank as part of the pump module rather than inline on the hose. If the machine continues to bog or starve after a clean, leak-free hose replacement, that in-tank assembly is the next place to look.
