Replacing it on a 2020 Sportsman 450 HO EPS is a straightforward afternoon, but the procedure hinges on one detail: this quad is fuel-injected, fed by an electric pump inside the tank, with a supply line that stays pressurized after shutdown and no petcock to shut off.

Age Is the Real Enemy

Fuel line begins life soft because plasticizers are blended into the rubber. Those additives migrate out under years of engine heat, and the hose stiffens until it feels closer to hard plastic. Once it stops flexing willingly, chassis movement on rough ground gets absorbed by the short spans right beside each fitting, and hairline fractures form there long before the middle of the run shows any wear.

Where the machine lives matters. Owners in dry, arid country see hoses harden noticeably earlier, because low ambient humidity draws moisture out of the hose wall from the outside in. Ethanol-blended pump gas attacks from the other direction, absorbing water while it sits in the line through long idle stretches and slowly breaking down the inner liner into gum and shed particles bound for the injector. Neither failure mode is visible externally, which is why replacement should be driven by years in service.

Reading the Machine's Complaints

A hose about to fail usually gives you warning. Take any of these seriously:

  • A fuel puddle or damp shadow under the mid-frame after the quad has been parked overnight
  • Gasoline odor lingering around the seat and console, strongest immediately after you shut it off
  • Surface checking, a chalky feel, or a section that has gone rigid under your fingers
  • Bogging when the throttle opens, a lean stumble on a climb, or the engine behaving like the tank is nearly dry
  • Grit cemented into a ring at a fitting, the residue of fuel weeping and evaporating over time

Since the supply hose carries pressure, a pinhole may atomize fuel instead of dripping it. On this 450 HO EPS a strong smell with a clean floor is still a legitimate reason to inspect closely.

Supplies, Gloves, and Airflow

Collect all of it before a single fitting comes loose:

  • Fuel-injection rated hose in the original inside diameter

  • Line-clamping pliers, which do the job the missing fuel valve would have done

Take the ventilation piece liteRally. Gasoline vapor is denser than air, so it sinks and creeps across the floor toward pilot lights, drains, and sparking motors. Do the work outside or with the shop door fully open, keep a fan moving air low, disconnect any battery charger, and have an extinguisher at hand.

Pulling the Fuse and the Hose

Relieve the pressure before anything else happens. Remove the fuel pump fuse, crank the engine until it stalls, turn the key off, and disconnect the negative battery cable. Lift the seat and take off the side panel that exposes the tank flange, then trace the hose forward to the throttle body. Slide the pan into place and drape a rag over each joint before you open it, because a depressurized line still holds a mouthful of fuel.

The pump module end typically uses a push-lock quick-connect with a retaining clip. Slide the clip aside, compress the coupler squarely, and draw it straight off with no side load, since collars that have baked in the sun crack readily. For barbed fittings with clamps, back the clamp down the hose, twist to break the varnish bond, then work it off; a hose that will not release gets slit lengthwise rather than pulled hard. Photograph the routing before it is fully out. This is a 4x4 with a front differential, so the run passes extra clearance points, and the power steering unit and harness sit nearby in the console area.

Threading and Clamping the New Line

Cut the replacement to match the original exactly. A long hose will chafe on a frame tube or drift into the steering path once the plastics are back on. Push each end onto its barb until it bottoms out, and keep everything dry. Grease, oil, and silicone must never touch a fuel fitting, because a slick sealing surface hands pressurized fuel a way past the clamp. Dip a tight hose end in hot water for a few seconds instead.

Position new clamps just behind the raised bead at each fitting and tighten them evenly. On a self-locking coupler, push until it clicks, refit the retainer clip, and tug firmly to confirm it is captured; that connection is designed to seal without a clamp. Reseat the hose in every factory clip so it stays clear of exhaust heat, the front drive hardware, and the EPS wiring.

A Careful Look for Seepage

Refit the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the hose, which is the ideal moment to inspect both joints while the surrounding area is still clean and dry. Wipe them with a rag, start the engine, and check again at idle with good light and a fingertip.

Let it idle a few minutes, blip the throttle, and take one last look before the bodywork returns.
