The wide-stance Scrambler XP 1000 S was built to be ridden hard, and hard riding puts real work into every rubber component on the machine. The fuel hose is no exception. Replacing it on a 2020 model is a job an intermediate home mechanic can finish confidently, provided the pressurized nature of this fuel system is respected from the very first move.

Fuel Delivery on This Model

The XP 1000 S is fuel injected. An electric pump inside the tank pressurizes the supply line running forward to the throttle body, meaning there is no petcock to shut and nothing here is gravity fed. Pull the seat and the pump and sender module is plainly visible bolted through the top of the tank with its wiring connector attached, and the hose leaving that module usually terminates in a plastic quick-connect collar instead of a bare barb.

Because pressure lingers in the line after shutdown, bleeding it is genuinely the first step. Remove the fuel pump fuse or relay, crank the engine until it starves and quits, turn the key off, and disconnect the negative battery cable. Only then does a tool touch a fitting. The S model also runs all-wheel drive on a wider chassis, so the front differential and the frame structure carrying it sit near the hose corridor and leave you with less room than a two-wheel-drive quad would.

What Kills a Fuel Hose Over Time

Fuel line rubber depends on plasticizers to stay flexible, and those compounds migrate out of the material over years of service. The hose grows stiff, then loses the ability to flex at all, and vibration that used to be absorbed starts producing cracks at bends and clamp locations. Heat rolling off the ProStar twin accelerates the whole thing, and the suspension travel this model is known for means the chassis and everything on it works constantly.

Ethanol-blended pump gas contributes independently. Alcohol pulls moisture into the fuel, and a hose left standing full of E10 through a quiet stretch develops a softened liner and gum residue that can break loose later. In dry, low-humidity regions the outside deteriorates faster because the hose wall gives up moisture to the air. A line under both influences can look presentable while it is already compromised.

Catching Trouble Before It Strands You

These are the signs to take seriously:

  • A wet patch or small puddle beneath the machine after it has sat
  • A gasoline smell around the tank, strongest during the first minutes after shutdown while pressure is trapped
  • Surface cracking, a chalky look, or a section that has hardened where the rest still gives
  • The engine bogging under load, breaking up at higher rpm, or acting starved with fuel in the tank
  • A caked ring of dirt around a fitting, left by fuel weeping and evaporating repeatedly

Because the supply side is pressurized, small leaks often atomize rather than drip. A convincing gasoline smell over a dry floor is still worth chasing to its source.

Tools and a Straight Word on Gasoline Safety

Stage all of this before the system is open:

  • Nitrile or rubber gloves, because gasoline strips skin oils and carries solvents through the skin
  • A sealed, fuel-rated container for whatever drains out
  • Replacement hose rated for injection pressure and matched to the original inside diameter
  • Fresh clamps in the correct style, plus a quick-disconnect release tool if the tank end uses a locking coupler
  • Line-clamping pliers, which replace the petcock this machine does not have
  • Sockets and drivers for the seat and side plastics, a small flat-blade screwdriver, and a good supply of clean rags

Ventilation is the part of this job worth being literal about. Gasoline vapor is heavier than air, so it does not rise and leave through a window. It sinks, spreads along the floor, and finds pilot lights, portable heaters, and power strips sitting at ground level. Work outdoors if you can. Inside, open the overhead door fully and set a fan low, pushing air out of the space, and keep an extinguisher within a step of the machine with all ignition sources well clear.

Taking the Old Line Off

With pressure relieved and the battery disconnected, remove the seat and any panels blocking the tank so the entire hose run to the throttle body is exposed. Position a catch pan under the lowest point and hold a rag around each fitting as you break it loose, since a bled line still carries a measurable amount of fuel.

Slide clamps several inches back along the hose before disturbing the joint. Quick-connect fittings need both tabs depressed evenly and a straight pull; prying at an angle cracks plastic that has aged in place. Where varnish has bonded hose to barb, twist gently to break the seal, and if it will not release, slit the hose lengthwise with a blade and peel it off rather than loading the fitting. Photograph the routing and each clip before the line comes fully out, because the path past the front differential is not intuitive on reassembly.

Installing the Replacement

Cut the new hose to match the original length precisely. Extra length is not insurance; a long hose finds a frame edge to rub or drifts toward moving driveline parts. Push each end fully onto its fitting until it bottoms against the shoulder, and install it dry. Grease, oil, and silicone spray all stay away from fuel joints, because a lubricant film on the sealing surface is precisely what allows pressurized fuel to creep past a clamp. Hot water for a few seconds is the only assembly help a tight hose should get.

Place new clamps just behind the raised bead on each fitting and tighten them evenly, snug enough to seal without collapsing the hose wall. A self-locking quick-connect at the tank pushes home until it clicks and needs no clamp; confirm the latch with a firm tug. Return the hose to every original clip so it stays clear of exhaust heat and rotating hardware.

Testing Before the First Ride

Reinstall the fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, letting you inspect both connections under real pressure with the engine cold. Wipe them with a clean light-colored rag and watch for any stain returning. Start the engine next, let it idle several minutes, and check once more with the system hot and fully loaded. The plastics and seat go back on only after the joints have stayed dry.

One last item specific to this platform: the fuel filter is part of the pump assembly inside the tank rather than an inline unit on the visible line. New hose resolves a leak, but it does nothing for a restricted filter, so if the engine still feels starved after a clean and dry installation, the in-tank module is the next thing to examine.
