Fuel line replacement is one of those jobs that looks trivial on paper and gets people in trouble anyway, almost always because they skipped the first step. On a 2020 Scrambler XP 1000 that first step is not loosening a clamp. It is taking the pressure out of a system that holds it long after the key comes out.

Understanding the Pressurized Circuit

This Scrambler is fuel injected. Its ProStar twin is fed by an electric pump mounted inside the fuel tank, and that pump pressurizes the supply hose running forward to the throttle body. There is no petcock beneath the tank, no reserve position, and no gravity feed you can interrupt by hand. Lift the seat and you will see the pump and sender module bolted through the tank shell with a wiring connector plugged into it, with the outgoing hose commonly ending in a plastic quick-connect collar.

Relieving pressure correctly is straightforward. Remove the fuel pump fuse or relay, crank the engine for a few seconds until it dies from lack of supply, switch the key off, and disconnect the negative battery cable. Brief note on drive layout while you are in there: this is an all-wheel-drive machine, and the front differential and the frame members supporting it crowd the space the hose passes through, so the corridor is narrower than a two-wheel-drive quad offers and there is often an additional clip retaining the line clear of the front driveline.

Why Rubber Line Eventually Fails

The flexibility of new fuel hose comes from plasticizers blended into the rubber. Those compounds leave the material steadily over the years, and once enough of them are gone the hose is stiff rather than supple. A stiff hose cannot absorb vibration or thermal movement, so it cracks instead, typically at a bend or right where a clamp squeezes it. Heat from the engine and years of rough ground both push that timeline forward.

Ethanol-blended gasoline works separately and from the inside. Alcohol draws moisture into the fuel system, and a machine that sits with E10 standing in the hose develops a softened liner and gum deposits that can eventually shed downstream. In arid climates the exterior surface crazes earlier, because dry air pulls moisture out of the hose wall. When both are in play, a hose can pass a casual look and still be well past its useful life.

Symptoms Worth Investigating

Before ordering anything, look for evidence:

  • Fuel pooled on the skid plate or a dried stain on the floor beneath the machine
  • A gasoline odor around the tank, most noticeable in the minutes immediately after shutdown
  • Fine cracking, a chalky surface, or a length that feels hard and unyielding when pinched
  • Bogging under load, hesitation on hard acceleration, or behavior that imitates an empty tank
  • Dirt caked in a band at a fitting, which is what repeated seepage and evaporation leaves behind

Keep in mind that a pressure-side leak may never form a puddle, since escaping fuel can atomize and evaporate on contact with air. Trust a persistent fuel smell even when nothing is visibly wet.

Gear, Supplies, and Ventilation That Actually Works

Have all of this within reach before opening the system:

  • Nitrile or rubber gloves, because gasoline defats skin quickly
  • An approved sealed container for captured fuel
  • New hose rated for injection pressure in the original inside diameter, not general purpose carburetor line
  • Clamps matching the installed style, plus a quick-disconnect release tool if a locking coupler sits at the tank
  • Line-clamping pliers, doing the work the absent petcock would otherwise do
  • Sockets for the seat and plastics, a small flat-blade screwdriver, and more rags than seem necessary

Gasoline handling deserves a genuine word here. Fuel vapor is denser than air, which means it does not float away through an open window. It settles across the floor and drifts toward pilot lights, shop heaters, and power strips at ground level. Work outdoors when conditions allow. Indoors, open the overhead door completely and position a fan low, moving air out of the building rather than circulating it. Keep ignition sources well clear and an extinguisher a single step away.

Separating the Line From Its Fittings

With the circuit bled and the battery disconnected, remove the seat and the panels standing between you and the tank so the full hose run is exposed. Slide a drain pan under the lowest point and cup a rag around each fitting as you separate it, because a depressurized hose still contains liquid fuel.

Walk clamps several inches down the hose before disturbing the joint. Quick-connect fittings need both tabs depressed squarely and a straight axial pull; aged plastic collars split if you pry them sideways. When varnish has bonded the hose to a barb, twist gently to break the seal rather than yanking, and if it still holds, slice the hose lengthwise and peel it off instead of risking the fitting. Take photographs of the routing, every clip, and every clearance point around the front driveline before the old line is entirely out.

Fitting the New Line and Signing Off on the Job

Cut the replacement to match the original length. Slack does no favors; a hose left long chafes on a frame edge or migrates toward moving driveline hardware. Push both ends fully onto their fittings until they bottom against the shoulder, and assemble everything dry. Grease, oil, and silicone spray have no business on a fuel connection, because a lubricant film on the sealing surface is exactly what gives pressurized fuel a path past the clamp. If a hose end resists, dip it in hot water for a few seconds.

Set new clamps just behind the raised bead on each fitting and bring them up evenly, tight enough to seal without crushing the hose. A self-locking quick-connect on the tank side pushes on until it clicks and should not get a clamp; confirm the latch with a firm pull. Restore the hose to every factory clip so it stays clear of exhaust heat and rotating components.

Finish by proving the repair before the wheels turn. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking, letting the pump load the line each time. Wipe both joints with a clean light-colored rag and watch for any stain reappearing. Then start the engine, let it idle for several minutes, and inspect once more with the system hot and at full working pressure. Bodywork goes back on last.

Worth remembering as you close up: the fuel filter on this Scrambler is integrated into the in-tank pump assembly rather than being an inline part on the visible line. A fresh hose ends a leak, but if the engine still acts starved after a dry installation, the module inside the tank is where to look next.
