Anyone who learned to wrench on carbureted quads has a mental checklist for fuel line work: shut the petcock, drain the bowl, pull the hose. None of the first step applies to a 2020 Scrambler 850. This machine is electronically fuel injected, and understanding what that changes is the difference between a controlled repair and a garage that smells like a filling station for a week.

What Fuel Injection Changes About This Job

There is no petcock on the Scrambler 850 — no valve to turn, no gravity feed to interrupt. A pump mounted inside the fuel tank pressurizes the circuit whenever the key is on, and that pressure lingers in the line for a long while after shutdown. Metering happens electronically at the throttle body rather than mechanically in a float bowl, so there is no bowl drain screw to relieve either.

Practically, that means three adjustments to the old routine. Pressure has to be deliberately relieved before a fitting is opened. Flow can only be stopped by pinching the hose with line-clamping pliers, since no valve exists. And the fittings themselves may be quick-connect couplers rather than simple barbs with clamps, which calls for a different technique to separate.

Relieving Pressure the Right Way

Locate and remove the fuel pump fuse or relay, then crank the engine briefly. It will fire and stall, or refuse to start at all, and either outcome means the rail has bled down to near atmospheric pressure. Switch the key off and disconnect the battery negative cable.

Even done correctly, this leaves fuel standing in the hose. Position a drain pan beneath the work area and lay a rag across each fitting as you separate it so the residual volume is captured instead of running down the frame.

What to Have Ready

  • Hose rated for fuel-injection pressure, matched to the original inside diameter — low-pressure carburetor hose will not survive here
  • New clamps sized to whatever fitting style you find under the plastics
  • A quick-disconnect release tool if the tank-side coupler requires one
  • Line-clamping pliers, the only means of stopping flow on a machine with no petcock
  • Nitrile gloves, safety glasses, a drain pan, and a sealed metal or approved fuel container
  • A socket set for the seat and side panels, clean rags, and a sharp utility blade

Ventilation That Actually Works

Gasoline vapor is heavier than air. It sinks, spreads across the floor, and sits there, which is exactly why a window cracked at head height accomplishes nothing useful. Push the Scrambler outdoors or open the overhead door completely so air moves at ground level while you work.

Before opening a fitting, shut down anything with a standing pilot light, move grinders and torches out of the area, and keep the battery disconnected until the leak check. Gloves stay on throughout, since gasoline strips skin oils on contact and soaks into clothing that remains flammable long after it feels dry. Fuel-saturated rags belong in a sealed metal can rather than a shop bin.

How the Hose Deteriorated

Aging works on the rubber from both sides. Externally, the plasticizers that keep the wall soft slowly migrate out, and a hose that has lost them cannot flex over a fitting without cracking. The 850 twin produces substantial heat, and a Scrambler used on rough terrain flexes its chassis constantly, working both barbs. Low humidity accelerates the process by drying out the hose wall, so machines in arid country tend to show brittle lines earlier.

Internally, ethanol-blended gasoline degrades the liner. Alcohol content pulls moisture into the fuel and slowly attacks liner material, and fuel that stands unused for months leaves gum and varnish as the volatile fraction evaporates. Signs to watch for include a gasoline smell that is strongest right after shutdown while pressure remains, a damp spot on the skid plate or floor, visible crazing or a rigid section, a dust ring at a fitting from repeated seepage, and stumbling or a lean feel under hard acceleration. Because a pressurized leak frequently atomizes before it drips, a persistent odor with nothing visible still counts.

Removal and Routing Notes

With pressure relieved, remove the seat and the side plastics covering the tank and the run to the throttle body, and photograph the routing before disturbing it. This is an all-wheel-drive chassis, so front differential hardware and additional frame crossmembers sit in the path and the hose passes through clips a two-wheel-drive quad would not have.

Slide any screw or spring clamp well back from the joint before working the hose loose. For a quick-connect coupler, compress the release tabs evenly and draw the fitting straight off its nipple — aged plastic collars fracture when twisted or levered. Break the varnish bond by rotating the hose on each barb rather than pulling hard, and if an end still refuses to give, slit it lengthwise and peel it away instead of damaging the nipple beneath it.

Installation, Pressure Check, and Wrap Up

Cut the new hose to the original length. Extra length sags into frame edges or wanders toward the exhaust and the steering. Push each end fully onto its barb until it seats against the shoulder, and assemble everything dry — grease, oil, and silicone on a sealing surface give pressurized fuel a route past the seal and swell the rubber over time. Warm water is the safe way to soften an end that fights you.

Set new clamps just behind the raised bead and tighten evenly, firm without biting into the wall. Where a self-locking quick-connect is used, press until the collar clicks and tug to confirm it has latched; that design needs no clamp. Restore the hose to every original clip and verify clearance with the bars swung fully both ways.

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle pressurizes the circuit while the system is still dry, which is the easiest condition in which to spot a bad joint. Wipe both connections with a clean rag, look and feel for beading, then start the engine and inspect again at idle for several minutes before reinstalling the plastics. One useful piece of platform knowledge: the fuel filter here is integrated into the in-tank pump module rather than sitting inline on the visible hose, so if delivery trouble continues after a clean install, that assembly is the next place to look.
