Fuel hose is cheap. Being stranded eight miles out with a split line is not. On a 2020 Brute Force 750 4x4i, replacing the supply hose is well inside the reach of an owner with a socket set and some patience, provided you respect one detail: this is a fuel–injected machine with an in–tank pump, no petcock, and a supply circuit that stays pressurized after the key comes out.

Recognizing a Hose That Is On Borrowed Time

The failure pattern is predictable enough to catch early. Keep an eye out for:

  • Persistent gasoline smell near the front of the machine, most obvious right after you shut it down
  • A wet stain or small pool on the skid plate, frame, or floor under the tank area
  • Hairline cracking, a chalky gray finish, or a hardened section that no longer compresses under a pinch
  • Grit stuck in a dried ring around a fitting, the residue of repeated slow seepage
  • Bogging on hard acceleration, hesitation under load, or symptoms that feel like an almost empty tank

Because the circuit is pressurized, a small leak frequently sprays a fine mist that evaporates before reaching the ground. That makes puddles unreliable evidence on this platform. Smell, along with a careful hands–on inspection of the entire hose length, will find a problem long before a drip does.

Why Fuel Hose Eventually Gives Out

Rubber fuel line ages chemically rather than mechanically. Repeated heat cycling from the 749cc V–twin gradually drives the plasticizers out of the hose wall, and as they leave, the material loses its flexibility and turns brittle. A brittle hose can no longer absorb vibration, so normal use starts opening fissures, typically where the hose bends just past a fitting.

Two factors speed things along. Dry regional climates strip residual moisture from the hose wall and harden it from the outside considerably faster than humid air does. Ethanol–blended pump gas comes at the liner from within, softening and swelling it while attracting water that leaves gummy deposits. Long idle stretches with E10 in the system are the worst case, because the fuel has time to work on the liner without ever being flushed out. That combination is how a hose looks fine outside while breaking down inside and sending debris toward the injector.

Parts, Tools, and Gasoline Safety

Have all of this ready before the first fitting comes apart:

  • Rubber or nitrile gloves plus safety glasses
  • Injection–rated fuel hose matched to the original inside diameter
  • Replacement clamps in the correct style, or a small clamp assortment
  • Line–clamping pliers, standing in for the petcock this machine was never built with
  • A sealed fuel container and a shallow drain pan
  • Socket set, small flat–blade screwdriver, razor knife, and a good pile of rags

The real hazard while doing this work is vapor rather than liquid. Gasoline fumes are heavier than air and collect in a layer at floor level, precisely where your head goes when you reach beneath the tank. Work outside or with the shop door fully open, and set a fan on the ground to push air out. Shut off every source of ignition in the space, appliance pilot lights included, and get any soaked rag out of the building rather than leaving it near the quad.

Dropping the Pressure and Pulling the Hose

Start with pressure relief. Remove the fuel pump fuse or relay, crank the engine in short bursts until it stalls and will not restart, turn the key off, and disconnect the negative battery cable. Do not shortcut this on an injected machine.

Pull the seat and the front bodywork that hides the tank outlet and the hose run heading to the throttle body. Slide the pan into place and hold a rag around each fitting as you break it loose, because residual fuel remains in the hose no matter how thoroughly you depressurized. Move clamps back along the hose before disturbing the joint. If you find a locking quick–connect at the tank, press the tabs squarely and pull the fitting straight off, never at an angle, since those plastic collars grow fragile with heat and age.

Varnish tends to glue an old hose to its barb. Rotate gently to break the bond rather than yanking, and if the hose will not come loose, slit it lengthwise with a razor and peel it off in strips to protect the fitting. As the run comes out, record each clip and guide with a few photographs. The 4x4i drivetrain places front differential hardware and extra frame crossmembers near the hose path, so this routing is tighter than the equivalent two–wheel–drive layout and needs to go back exactly where it was.

Fitting the New Hose and Verifying Zero Leaks

Cut the replacement to the same length as the piece you removed. Extra hose finds frame edges to chafe against or interferes with steering sweep, while a short piece keeps both barbs under tension. Push each end fully home, dry. No grease, no oil, no silicone spray anywhere near a fuel fitting, because a lubricated sealing surface is exactly what lets pressurized fuel migrate out past the clamp. If an end will not slide on, soften it in hot water for a few seconds.

Position the new clamps just behind the bead on each barb and tighten evenly to a firm seal without cutting the rubber. Self–locking quick–connects get pushed until they click, then a firm pull to confirm engagement; adding a clamp there can distort the fitting. Route the finished hose through every original clip so it stays clear of the driveline and exhaust heat.

To confirm the repair, reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the hose and lets you inspect both joints while everything is dry and still. Wipe them, look, and feel for beading fuel. Then start the engine, watch it idle, snap the throttle a few times, and inspect one final time before the plastics go on.
