Working Around Power Steering Hardware

The FM2 version of the 2020 TRX520 Foreman pairs manual foot shifting with electric power steering, and that combination matters for access more than for procedure. The steering assist unit and its wiring occupy space near the front of the frame, and on a 4x4 chassis they share that neighborhood with the front differential and the extra crossmembers that a two-wheel-drive quad does not carry. The fuel hose threads a specific path through all of it.

None of that changes how the line comes off or goes back on. What it does change is how carefully you note the routing before the old hose is out, because it is easy to reinstall a replacement in a slightly different position and end up with it resting against a moving component or a hot surface. Photograph each clip and guide before anything is disconnected.

This Machine Is Injected, So Pressure Comes First

The 2020 TRX520 Foreman uses Honda's programmed fuel injection with an electric pump mounted inside the fuel tank. That pump keeps the supply hose to the throttle body pressurized, and the pressure does not vanish when you shut the key off. There is no petcock under the tank, so there is no valve to close and no gravity feed to interrupt.

Bleeding the system down is therefore your first move rather than an optional courtesy. It also matters that the fuel filter on this machine is built into the in-tank pump assembly instead of clipping inline where you could inspect and swap it. That defines the scope of the repair before you begin.

Why Fuel Hose Wears Out

Rubber fuel line fails from age rather than use. Plasticizers that keep the wall soft slowly migrate out of the compound over the years, whether the Foreman is working every weekend or parked in a shed. As the hose stiffens it loses the ability to absorb loads it once handled easily, and the heat cycles off the 518cc single along with the frame flex of hauling and towing begin opening hairline cracks. Bends and the short section seated on a barb tend to go first.

Climate is a real variable. Dry, low-humidity air pulls moisture out of the hose wall and hardens it years earlier than the same part would harden somewhere wet. Meanwhile ethanol-blended pump gas draws water into the fuel and degrades the inner liner, depositing gum and varnish during the stretches when the machine sits unused. The line hardens outside while breaking down inside, which is why one can look perfectly serviceable and still be shedding material toward the injector.

Recognizing a Line That Needs Replacing

  • A wet patch, drip trail, or small puddle under the tank area once the quad has been parked
  • Raw gasoline odor around the machine, most obvious immediately after shutdown
  • Surface crazing, a chalky hard feel, or a soft swollen section near a fitting
  • Bogging under load, a lean stumble at higher rpm, or symptoms mimicking an empty tank
  • Dirt caked in a ring at a joint, the residue of fuel weeping and drying repeatedly

With a pressurized supply line, a pinhole frequently mists and evaporates rather than dripping. A smell with no puddle beneath is still worth pursuing on this model.

Tools, Parts, and Ventilation

  • Injection-rated replacement hose in the original inside diameter
  • New clamps in the correct style, plus a spare or two
  • Line-clamping pliers to pinch off low-pressure hose in place of the missing valve
  • A quick-connect release tool if the tank outlet uses a locking coupler
  • Gloves, eye protection, and a lidded fuel-rated container
  • Metric sockets, a screwdriver, a sharp blade, and plenty of rags

Move the quad outdoors or open the shop completely so air passes through at floor level. Gasoline vapor is heavier than air and settles low, which is precisely where ignition sources tend to live, so ground-level ventilation is what keeps the space safe. Kill pilot lights, unplug and relocate chargers, keep grinders and hot lamps clear, and set an extinguisher on the floor where you can reach it kneeling. Gloves are practical protection, since gasoline strips skin oils instantly and absorbs through skin.

Removal

Relieve pressure before anything comes apart. Pull the fuel pump fuse, crank the engine briefly until it stalls, turn the key off, then disconnect the negative battery cable.

Remove the seat and the plastics covering the tank outlet and the hose run forward. Slide the drain pan under the joint and lay a rag over the fitting as it opens, because standing fuel remains in the line even after pressure is released. Push clamps well back along the hose before disturbing them. For a locking quick-connect, depress the tabs squarely and pull straight off with no sideways prying, since those plastic collars grow brittle with heat and years.

Twist each end gently on its barb to break the varnish bond, then work it off. If a section is stuck fast, slit it lengthwise with a blade and peel it away rather than loading the fitting.

Installation and Leak Verification

Cut the new hose to the old length with square ends and push each end fully onto its barb until it bottoms out. Install it dry, with no grease, oil, or silicone on the fittings, because any lubricant film on a sealing surface becomes a leak path once the pump comes up to pressure. Dip a tight hose end in hot water for thirty seconds if it resists going on.

Set new clamps just behind the raised bead at each fitting and snug them evenly rather than crushing the hose. A self-locking quick-connect takes no clamp, only a push until it clicks and a firm tug to verify. Route the hose back through every original clip, keeping it clear of the exhaust, the front driveline, and the power steering hardware.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking so the pump primes and pressurizes the line while surfaces are still dry. Inspect both joints, wipe with a clean rag, and check again. Start the engine, look at idle, blip the throttle to swing pressure, and inspect a third time. After several minutes of leak-free running, reinstall the bodywork, take a short ride, and check once more while hot. If delivery problems remain with new hose in place, the in-tank pump and filter module is the next thing to evaluate on this 2020 TRX520.
