Riders rarely start out planning to change a fuel line. They chase a smell, or a stumble, or a stain on the shop floor and end up at the hose. On a 2020 TRX520 Foreman the earliest reliable indicator tends to be odor rather than a visible drip, since fuel escaping a pressurized joint often mists and evaporates before it hits the ground.
- Gasoline smell that hangs around the machine, strongest right after shutdown
- A damp streak on the frame or a small puddle under the tank after the quad has sat overnight
- Hairline cracks, a glazed hard surface, or a stiff section you can feel by pinching the hose
- The engine bogging under load, breaking up at higher rpm, or acting starved when the tank has plenty in it
- Grit collected in a ring at a fitting, the signature of fuel seeping and drying over many rides

This Foreman Runs Injection, Not a Carburetor
The FM1 is the manual foot shift version of the 2020 TRX520 Foreman, without electric shift or power steering, but its fuel system is the same programmed injection setup found across the line. An electric pump inside the fuel tank pressurizes the supply hose running to the throttle body. There is no petcock underneath the tank, so there is no valve to close and no gravity feed to interrupt.
Plan around that. The hose stays pressurized after the engine stops and has to be bled down before you separate anything. And because the fuel filter is integrated into the in-tank pump module rather than clipped inline, this repair covers the hose and nothing beyond it.
Why the Hose Fails in the First Place
The rubber in a fuel line depends on plasticizers to stay soft, and those slowly migrate out over the years whether the Foreman is working hard or parked in a barn. As the wall stiffens, it stops absorbing the loads it used to shrug off. Engine heat cycles and the flex this frame sees hauling and towing then start propagating small cracks, most often at a bend or in the short span where the hose grips a barb.
Dry air makes it worse by drawing moisture out of the hose and hardening it faster than the same part would harden in humid country. On the inside, ethanol-blended gasoline pulls water into the fuel and degrades the inner liner, then leaves gum behind during periods when the machine sits. That is why a hose can look serviceable while its bore is deteriorating, and why age alone is enough reason to replace one on a quad that has been in service a while.
What to Gather, and How to Set Up Safely
- Replacement hose rated for injection pressure in the original inside diameter
- New clamps matching the factory style, plus spares
- Line-clamping pliers, which do the job the absent fuel valve would have done
- A quick-connect release tool if you find a locking coupler at the tank outlet
- Rubber or nitrile gloves and eye protection
- A lidded fuel-rated drain container and a funnel
- Metric sockets, a screwdriver, a sharp blade, and plenty of clean rags
Do the work outside or with the shop opened up completely. Gasoline vapor is heavier than air and pools near the floor, so low ventilation is what actually clears it. Put out pilot lights, move chargers and grinders out of the space, keep hot work lamps away from the tank, and set an extinguisher on the ground where you can reach it while kneeling. Gloves matter because gasoline strips the oils from your skin and soaks through it quickly.
Removal Step by Step
Relieve system pressure before touching a joint. Pull the fuel pump fuse, crank the engine for a second or two until it stalls, turn the key off, and disconnect the battery negative cable.
Lift the seat and remove whatever plastics stand between you and the tank outlet and the hose run forward. Slide the drain pan underneath and hold a rag over the fitting as it opens, since the line still holds standing fuel even with pressure released. Move clamps well back along the hose before disturbing them. For a locking coupler, depress the tabs squarely and pull straight out, never at an angle, because those plastic collars grow brittle with age.
Twist the hose gently at each barb to break the varnish bond rather than pulling hard. If it will not release, slit it lengthwise and peel it off, protecting the fitting at the cost of a hose you are discarding anyway. Before the old line is fully out, trace and photograph its routing. This is a 4x4 chassis, so the hose passes clearance points around the front differential and additional frame crossmembers that a two-wheel-drive quad simply does not have, and reproducing that path keeps the new line away from moving parts.
Installing the New Line
Cut the replacement to the old hose's length with square ends, then push each end fully onto its barb until it seats and bottoms out. Install it dry. Grease and oil stay off the fittings entirely, since any lubricant on a sealing surface hands pressurized fuel a way past the clamp. Soften a tight hose end in hot water for half a minute instead.
Place new clamps just behind the raised bead at each fitting and snug them evenly, firm without deforming the hose. A self-locking quick-connect needs no clamp; push until the collar clicks and tug to prove it latched. Seat the hose back into every original clip so it stays clear of the exhaust and the front driveline.
Leak Check and Wrapping Up
Put the fuse back in, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle primes the pump and pressurizes the hose, letting you study both joints while surfaces are still dry and any beading fuel is unmistakable. Wipe with a clean rag and look again.
Start the engine and check the fittings at idle, then blip the throttle to swing pressure through the line and check once more. Give it several minutes of dry running before the plastics go back on, and inspect a final time after a short ride while everything is hot. If the bogging or fuel starvation that prompted this job is still there with fresh hose fitted, the in-tank pump and filter assembly is where to look next.
