The Symptoms That Send Riders Looking Under the Rack
Most owners do not go hunting for a fuel line problem. They notice something else first and trace it back. On a 2020 TRX520 Foreman, the tell is often a gasoline smell that lingers around the seat area for a minute or two after you shut the key off, or a dark damp patch on the frame rail that never quite dries. Neither one is subtle once you know to look for it.
- A small puddle or wet streak beneath the tank area after the quad has been parked overnight
- Raw fuel odor around the machine, strongest immediately after shutdown
- Fine crazing, chalky surface texture, or a stiff spot you can feel when you squeeze the hose
- The engine bogging under throttle, stumbling at higher rpm, or acting like it is short on fuel when the tank is clearly not empty
- A dust-caked ring at a fitting, which is what dried seepage looks like after a few rides
On this Foreman the leak may never form a proper puddle. Fuel under pressure tends to atomize and evaporate as it escapes, so trust your nose and your fingertips as much as your eyes.
Why There Is No Petcock to Turn Off
The 2020 TRX520 Foreman runs Honda's programmed fuel injection, and that changes the ground rules compared to older carbureted utility quads. There is no gravity feed and no fuel valve tucked under the tank to shut off flow before you start. Instead, an electric pump inside the tank keeps the supply line pressurized, and that pressure lingers after the engine stops. Open a fitting cold, without preparation, and you get a face full of gasoline.
The other consequence is filtration. The fuel filter on this machine lives inside the tank as part of the pump module rather than sitting inline where you can inspect it. That means replacing the visible hose does not touch the filter, which matters when you get to the end of the job and evaluate whether the original complaint is actually solved.
What Actually Kills a Fuel Hose
Rubber fuel line does not fail from use so much as from time. The compounds that keep the hose soft slowly migrate out of the material, and what was once pliable turns hard and glassy. Every heat cycle from the 518cc single and every bit of frame flex on a rutted two-track works that stiffness into cracks, usually starting where the hose bends near a fitting.
Climate accelerates it. Machines kept in dry, low-humidity regions lose that flexibility faster, because there is nothing in the surrounding air to slow the drying of the hose wall. Ethanol-blended pump gas attacks from the inside at the same time, drawing in moisture and softening the inner liner while the exterior continues to harden. A Foreman that sits for a few months between working seasons with E10 in the system gets the worst of both directions, which is why a hose can look presentable and still be shedding material toward the injector.
Gathering Tools and Setting Up a Safe Space
Have everything within arm's reach before a single fitting comes loose.
- Nitrile or rubber gloves, since gasoline pulls the oils straight out of your skin
- A sealed metal or fuel-rated container to catch what drains out
- Replacement hose rated for injection pressure and matched to the original inside diameter, not general purpose low-pressure line
- Fresh clamps in the style your machine uses, plus line-clamping pliers to pinch off any low-pressure section since there is no valve to close
- A quick-disconnect release tool if you find a locking coupler at the tank outlet
- Sockets and a screwdriver for the seat, fenders, and any hose retainers
- A stack of clean rags and a fire extinguisher within reach
Work outside or with the shop door fully open. Gasoline vapor is heavier than air and settles at floor level, so airflow low in the room matters far more than a cracked window above the bench. Keep every ignition source well clear, including work lights with hot bulbs and battery chargers.
Depressurizing and Getting the Old Line Out
Start by bleeding down the system. Pull the fuel pump fuse, crank the engine briefly until it dies, then turn the key off and disconnect the battery negative cable. That last step matters more than usual on a machine with electric shift, because you do not want the ES actuator or the pump waking up while your hands are in the fuel plumbing.
Remove the seat and whatever bodywork stands between you and the tank outlet. Slide a drain pan under the work area and drape a rag over the first fitting you open, because even a depressurized line holds residual fuel that will run out. Push spring or worm-gear clamps well back along the hose before disturbing anything. If you find a quick-connect coupler, squeeze the locking tabs squarely and pull straight off without levering sideways, since those collars grow brittle and crack.
Twist the old hose gently at each barb to break the varnish bond rather than yanking it. When it refuses to release, slit it lengthwise with a blade and peel it away instead of risking damage to the fitting. Note the routing as it comes free. This is a 4x4 chassis, so the line passes clearance points around the front driveline and extra crossmembers that a two-wheel-drive quad does not carry, and there is added power steering hardware in the same neighborhood. Photograph the clips before the old hose is fully out.
Seating the New Hose Correctly
Cut the replacement to match the old piece exactly. Extra length is not a favor to yourself; a long line sags into the frame and chafes or drifts toward hot exhaust. Push each end fully onto its barb until it bottoms out, and do it dry. No grease, no oil, no silicone spray on the fittings, ever. Any lubricant on a sealing surface gives pressurized fuel a path to creep out past the clamp. If the hose is stubborn, dip the end in hot water for thirty seconds to soften it.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed. Where the machine uses a self-locking quick-connect, push until you hear it click and then tug firmly to confirm it latched, and add no clamp there. Return the hose to every original clip and guide so it stays clear of the front differential area and the exhaust.
Proving the Repair Before the First Ride
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle primes the pump and pressurizes the circuit, which lets you study both connections while the surrounding surfaces are still bone dry. Wipe the fittings with a clean rag, look for beading, and feel for dampness where you cannot see.
Then start the engine and let it idle while you check again. Blip the throttle a few times and watch the fittings under the pressure swing. Only after several minutes of leak-free running should the bodywork go back on. If the bogging or fuel starvation that started this job is still there with a fresh hose installed, the in-tank pump and filter assembly is the logical next stop.
