Set expectations correctly and this is a straightforward repair. The 2020 Rancher 420 4x4 uses programmed fuel injection, which means the fuel pump lives inside the tank, the supply hose is pressurized, and there is no petcock to turn off. Nothing about that makes the hose harder to replace, but it does mean the first ten minutes of the job are spent making the system safe rather than reaching for a screwdriver.
Laying Out What You Need
- Replacement line rated for injection pressure in the correct inside diameter for the 420
- New clamps matching the style already fitted, plus a small pick if a retainer-clip coupler is used
- Line-clamping pliers to substitute for the petcock this model does not have
- Nitrile gloves, a generous pile of rags, and a sharp hose cutter for square ends
- Catch pan and an approved sealable container for the fuel you drain
- Sockets and drivers for the seat, rear rack, and side panels
Handle the environment before the hardware. Gasoline vapor is heavier than air and collects down at floor level, which is exactly where you kneel to reach the throttle body inlet. Roll the machine outdoors or open the door fully, get pilot lights, shop heaters, and anything that arcs out of the space, and let a hot engine and exhaust cool completely first.
Depressurizing the Fuel Circuit
Remove the fuel pump fuse or relay from the fuse block, then crank the engine until it starts and stalls on the fuel remaining in the line. That bleeds off most of what the pump had stored. Turn the key off and disconnect the negative battery cable so nothing can command the pump while a connection is open.
Expect residual fuel regardless. Slide a pan underneath and drape a rag over the first fitting you break loose. If you have to walk away mid-job, the line-clamping pliers are how you stop flow, since there is no valve to close on this machine.
What Ages a Fuel Hose Out of Service
The rubber stiffens as the plasticizers that keep it flexible slowly leave the wall. Once it has gone hard, the heat coming off the engine and the constant shake of a chassis that pulls loads over uneven ground translate straight into cracking, always beginning at the tightest bend near a fitting. Dry, arid regions shorten the timeline by drawing what moisture remains out of the hose.
Ethanol-blended fuel works the interior over. Alcohol carries water into the system and gradually degrades the inner liner, which is worst when a Rancher sits for a long stretch with gas standing in the line. That leaves a hose softening inside while hardening outside, shedding fine debris toward the injector as it goes. Because this circuit is pressurized, the failure mode tends toward a split rather than a slow seep, and that argues for replacing on age rather than waiting.
Signs the Line Needs Attention
- A gasoline smell that peaks right after shutdown while the line still holds pressure
- Dust caked into a ring at a fitting, which is dried fuel residue collecting grime
- Wetness or a puddle on the skid plate or shop floor after the machine has sat
- Cracking, a chalky surface, or a hose that stays pinched flat instead of rebounding
- Bogging under load, stumbling on hard acceleration, or a lean condition at higher rpm
Remember that pressurized fuel often atomizes and evaporates before it drips, so a persistent smell with no visible puddle is a real symptom rather than something to shrug off.
Removing and Fitting the Line
Take the seat and side plastics off so the pump flange on the tank and the hose run to the throttle body are both accessible. At a quick-connect coupler, depress the locking tabs squarely and pull straight off with no sideways leverage; a collar that has aged outdoors will crack if you pry it. At a clamped fitting, slide the clamp back along the hose first, then rotate the hose to break the varnish bond before pulling. Any end that refuses to release can be slit lengthwise with a blade and peeled, which is always gentler on the fitting than force.
Note the routing carefully and photograph the clips. On the 4x4 chassis the hose passes front differential and driveshaft hardware and follows guides a two-wheel-drive layout would not need, and reproducing that path keeps it clear of moving components and hot exhaust.
Cut the new hose to the original length, no longer. Push each end fully onto its barb until it seats past the bead, working it on dry. Hot water on a stubborn end softens it enough to slide. Do not use grease, oil, or silicone anywhere on a fuel fitting — lubricant prevents the rubber from gripping and gives pressurized fuel a clean route out. Position new clamps just behind the bead and snug them evenly, firm without cutting in. Where a self-locking quick-connect is used, push until it clicks and pull hard to confirm the latch engaged, leaving that style unclamped.
Leak Check and a Filter Reminder
Refit the pump fuse and Reconnect the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and charges the line, which lets you inspect both joints while they are clean and dry — the most sensitive check available to you. Wipe them and look again, then start the engine, let it idle at full pressure, and check a third time with the fittings vibrating. Follow up with a short lap and one final look before the plastics go back on.
A closing note on this generation: the fuel filter is built into the pump module inside the tank rather than sitting inline where you could swap it easily. New hose will not resolve a restricted filter, so if your 2020 Rancher still bogs or runs lean after a dry, leak-free install, the in-tank assembly is where the next round of diagnosis belongs.
