Half the work on this job happens before a wrench ever touches the machine. The 2020 Rancher 420 4x4 DCT IRS runs Honda's PGM–FI electronic fuel injection, so the hose you are about to pull carries pressurized fuel from an electric pump rather than trickling down from a gravity tank. Set up correctly and this is a straightforward afternoon repair. Set up carelessly and you will find out how far pressurized gasoline can spray.

Setting Up Before You Touch a Fitting

Pull everything together first. You want nitrile or rubber gloves, an approved metal or fuel–rated plastic container for whatever gasoline comes out, replacement hose rated for injection pressure in the correct inside diameter, and fresh clamps matched to whatever style your FA5 uses at each end. Add a socket set for the seat and the rear plastics, a small pick for spring clips, shop rags, and line–clamping pliers to pinch off any low–pressure section. Those pliers matter here specifically because there is no petcock to close. An older carbureted utility quad would let you spin a valve to shut off flow; the injected Rancher gives you no such convenience, so you control the fuel mechanically or electrically instead.

Work outside or with the garage wide open at ground level. Gasoline vapor sinks and collects along the floor, so a cracked window overhead does nothing for you. Kill every pilot light, space heater, and shop light with an exposed element in the area, and keep a dry chemical extinguisher within arm's reach rather than across the shop.

What the FA5 Fuel System Actually Looks Like

Under the seat and plastics you will find a molded tank with a pump module bolted into its top or side rather than a simple outlet fitting with a shutoff. That module holds the electric pump, the pressure regulator, and the filter element, which is the reason there is nothing inline to replace on the visible hose. From the pump, a single pressure line runs forward along the frame to the throttle body feeding the 420cc single. Depending on how your FA5 was assembled, the tank end may terminate in a self–locking quick–connect coupler with plastic release tabs, or in a barbed fitting with a factory clamp. Look before you pull, because the two come apart in completely different ways.

How Fuel Hose Deteriorates

Rubber fuel line ages from both directions at once. On the outside, the plasticizers that keep the wall flexible slowly migrate out, and the hose turns stiff, glossy, and eventually chalky. Heat cycling from the engine bay accelerates it, and so does a dry climate, because low humidity pulls moisture out of the hose wall and hardens it faster than the same machine would harden in a humid region. Once stiff, the hose can no longer absorb frame flex from rough ground, and hairline cracks open at the flex points and right behind the clamps.

From the inside, ethanol–blended pump gas does its own damage. E10 attracts water, and a Rancher that sits through a long off–season with fuel in the system gives the alcohol months to soften the inner liner and leave gum behind. That degraded material does not stay put. On an injected machine it heads straight for the injector, where a small amount of debris causes real running problems.

Symptoms Worth Chasing Down

  • A wet patch or small puddle beneath the machine after it has sat parked
  • A strong gasoline smell around the seat area, usually worst right after shutdown while the system is still holding pressure
  • Visible surface cracking, a hardened section you can feel when you pinch the hose, or a dust–caked ring at a fitting where fuel has seeped and dried
  • Bogging under load, stumbling when you roll on the throttle, or a lean stumble that feels like the tank is nearly empty when it is not
  • Longer cranking before the engine catches, which points to pressure bleeding off somewhere it should not

Pressure–side leaks on an injected Rancher do not always drip. Fuel can atomize and evaporate before it reaches the ground, so your nose often finds the problem before your eyes do.

Getting the Old Hose Out

Relieve pressure first. Pull the fuel pump fuse or the pump relay, crank the engine briefly until it stumbles and dies, then switch the key off and disconnect the battery negative cable. Remove the seat and the plastics covering the tank so you can see the full run of hose. Slide your drain pan underneath and drape a rag over the first fitting you open, because even a depressurized line holds residual fuel that will run out when the seal breaks.

Slide worm–gear or spring clamps well back along the hose before disturbing the connection. For a quick–connect coupler, press the release tabs squarely and pull straight off with no side leverage; aged plastic collars snap when you pry them. Twist a stubborn barbed connection gently to break the varnish bond rather than yanking on it, and if it will not release, slit the old hose lengthwise with a razor and peel it away. Sacrificing hose you are replacing anyway is far better than cracking a pump fitting or a throttle body spigot.

Note the routing as it comes free. Because this is a 4x4 chassis with front differential hardware and the independent rear suspension package, the line passes more frame structure and more clearance points than a two–wheel–drive quad would present. Photograph each clip before the hose is fully out.

Seating the Replacement

Cut the new hose to match the old one exactly. Extra length chafes against the frame or drifts into the steering, and a short piece pulls at the fittings every time the chassis moves. Push each end fully onto its barb until it bottoms out, and install it dry. No grease, no oil, no silicone, no assembly lube of any kind on a fuel fitting, because a lubricant film on the sealing surface gives pressurized fuel a path to creep out past the clamp. If the hose is stiff, dip the end briefly in hot water to soften it enough to slide on.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed. If your tank end uses a self–locking quick–connect, push until you hear and feel the collar click, then tug firmly to confirm it has latched. No clamp belongs there. Return the hose to every factory clip and guide so it stays away from the exhaust and clear of the front driveline.

Pressure Test and Final Checks

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while the surrounding area is still dry and any weep is obvious. Wipe everything clean, then start the engine and check again at idle with a fresh rag, watching for the faintest darkening at either connection. Let it run several minutes, blip the throttle, and look one more time before the plastics go back on.

Keep the in–tank filter in mind if problems continue. On the FA5, that element lives inside the tank with the pump rather than sitting on the visible hose where a carbureted machine would put an inline filter, so a fresh line does nothing for a restricted one. If the Rancher still bogs after a clean, leak–free install, the pump module is your next stop.
