Hardening, Cracking, and Ethanol

Fuel hose stays pliable thanks to softening agents mixed into the rubber, and those agents slowly leave with heat and time. The remaining wall becomes stiff and glassy, then splits where it curves around a frame guide or a clip.   • An approved fuel container and a drain pan

Ventilation deserves genuine attention. Gasoline vapor is heavier than air and creeps along the floor, so work outside or with the door completely open and remove every ignition source at ground level, including heaters, chargers, and grinders. Cap the fuel container between pours and keep used rags outside rather than stacked on the bench.

Disconnecting the Old Run

Pull the fuel pump fuse, crank the engine briefly until it stalls, switch off the key, and disconnect the negative battery lead. Remove the seat and the panels shielding the tank until the full hose run is exposed. Slide the drain pan under the first fitting you intend to open and drape it with a rag, since residual fuel comes out even after the pressure is gone.

Work clamps well back along the hose before disturbing the joint. Quick-connect couplers release with even pressure on both tabs and a straight pull; prying sideways cracks weathered plastic. When old varnish has bonded the hose to a barb, slice it lengthwise and peel it off rather than putting torque on a throttle body nipple. As a 4x4 machine, this Rancher routes its line past front differential hardware and additional frame structure, so note each clip and clearance point while the old hose is still in place.

Fitting and Clamping the New Run

Cut the new hose to the length of the original and no more. Push each end fully onto its barb until it seats, working dry throughout. Lubricant of any kind on a fuel fitting is a mistake, because it gives pressurized fuel a slippery escape path even under a tight clamp. A stiff hose end softens nicely after a few seconds in hot water.

Set new clamps just behind the raised bead on each fitting and tighten them evenly rather than as hard as you can. A self-locking quick-connect gets no clamp; push until it clicks and then pull firmly to confirm the lock. Guide the finished hose back through its factory clips so it clears the exhaust, the driveline, and the power steering wiring without tension or rubbing.

Leak Hunting With the Key

Reinstall the fuse, Reconnect the battery, and turn the key on and off several times without cranking. Each cycle repressurizes the line and gives you a dry-surface look at both joints. Wipe them with a clean rag and study it for the faintest damp mark. Then start the engine, let it idle for a few minutes, and repeat the inspection at full operating pressure before any bodywork goes back on.
