A fuel line replacement rewards preparation more than skill. Have the right hose, the right clamps, a properly ventilated workspace, and a plan for the gasoline that is going to come out, and the 2020 Renegade 850 X XC makes this a comfortable job. Start pulling fittings without that groundwork and you will regret it quickly.

What Belongs on the Bench Before You Start

  • Nitrile or rubber gloves — gasoline strips skin of its natural oils and absorbs through it readily
  • A lidded metal or fuel-rated plastic container for captured fuel, along with a drain pan
  • Replacement hose matched to the original inside diameter and rated for fuel-injection pressure, since ordinary carburetor tubing is not built for a pressurized circuit
  • New clamps in the same style the machine already uses, plus a quick-disconnect release tool if the tank end is a locking coupler
  • Line-clamping pliers, which do the job the absent petcock would have done
  • Sockets and drivers for the seat and side plastics, a small flat screwdriver, a fresh razor blade, and a large stack of rags

Location matters as much as tooling. Gasoline vapor is heavier than air, so it sinks and pools along the floor rather than escaping through a window above your head. Roll the machine outside or raise the garage door to its stop so air moves at ground level. Then walk the space and remove the ignition sources you have stopped noticing: a shop heater on standby, an appliance pilot light, a bench grinder, an incandescent trouble lamp running hot.

How the X XC Delivers Fuel

The Rotax 850 V-twin in this Renegade is fuel injected. No petcock exists beneath the tank, because fuel does not gravity feed; an electric pump module inside the tank supplies pressurized fuel to the injectors and holds that pressure after shutdown. Relieving pressure is therefore a genuine first step, not a formality. The fuel filter lives inside that pump module, so the visible hose run holds no serviceable filter element.

Being 4x4, the X XC threads its fuel hose past front differential mounts and additional frame structure. The steps are the same as on a two-wheel-drive quad, with a few extra clips and clearance points to track when the old hose comes out.

Why Rubber Hose Has a Shelf Life

Two mechanisms run in parallel. Heat cycling from the engine drives plasticizers out of the rubber compound over years, leaving the hose stiff rather than pliable. A stiff hose cannot follow chassis flex, so vibration turns fine surface checking into cracks. Arid climates compress that timeline, since dry air continually wicks moisture out of the hose wall and hardens it from the outside inward.

Ethanol-blended fuel handles the inner liner. E10 absorbs and holds water, and a Renegade left standing for months with that blend in the line gives alcohol time to degrade the liner while the light fractions evaporate and leave varnish behind. The result is a hose hardening externally and softening internally at once, sometimes releasing fine particulate toward the injectors before any leak appears. Age in service is a legitimate reason to replace a line even when it still looks presentable.

Symptoms to Watch For

Fuel where it does not belong is the clearest sign: a wet stain on the skid plate, or a small puddle beneath the tank area after the quad has sat overnight. Smell is often earlier and just as trustworthy, since a pressurized system holds fuel under pressure after shutdown and pushes vapor out through any weak point. Inspect for a network of hairline cracks, a chalky whitened surface, or a ring of caked dirt at a fitting where seepage dried and collected trail dust, and squeeze along the hose feeling for hard, glassy stretches.

Engine behavior fills in the rest. Bogging under load, hesitation on hard acceleration, or a persistent sense that the machine is running out of fuel at higher rpm all point at delivery problems. And because a pressure-side pinhole often atomizes fuel that evaporates before it drips, a strong odor with no puddle still deserves a thorough inspection.

Removal, Step by Step

Pull the fuel pump fuse or relay and crank the engine until it stalls to exhaust residual pressure. Turn the key off and disconnect the battery negative terminal. Remove the seat and enough side plastic to reach the tank outlet, then follow the hose rearward to the throttle body.

Slide the drain pan into place and keep a rag draped over each fitting as you open it, because the hose retains standing fuel even after pressure is relieved. Move worm-gear or spring clamps well back along the hose before disturbing a joint. Separate a quick-connect coupler by depressing both tabs squarely and pulling straight off; prying sideways cracks collars that have grown brittle with heat and age. If varnish has cemented the hose to a barb, break the bond with a gentle twist, and if it holds, slit the hose lengthwise with a razor and peel it off rather than risking the fitting. Photograph every clip before the old hose is fully out.

Installation and Final Checks

Cut the new hose to the original length exactly. Extra length is not insurance; it lets the hose sag into the front driveline or wear against a frame edge. Push each end fully onto its barb until it bottoms out, and install it dry. Grease, oil, and silicone stay away from fuel fittings entirely, because a lubricant film on the sealing surface is precisely the escape route pressurized gasoline exploits. Warm a stubborn hose end in hot water for a few seconds instead of lubricating it.

Position new clamps just behind the raised bead on each fitting and tighten evenly, snug without crushing. Where the tank side uses a self-locking quick-connect, push until the collar clicks and confirm the latch with a firm pull; adding a clamp there does nothing. Reseat the hose in every factory clip so it clears exhaust heat and the differential hardware.

Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle pressurizes the circuit while both fittings are dry and easy to read. Wipe the joints, start the engine, and watch them at idle for several minutes, then shut down and inspect once more before the bodywork returns. If the X XC still behaves like it is short on fuel after a clean install, the in-tank pump and filter assembly is the next component worth examining.
