Gasoline is unforgiving of shortcuts, so the honest first topic in a fuel line article is not the wrench work — it is how you set up the space. Get that right on your 2020 Renegade 850 and the rest of the job is a pleasant hour. Get it wrong and a routine repair becomes the kind of story nobody wants to tell.

Setting Up a Safe Workspace

Gasoline vapor is heavier than air. It does not rise and drift out a window; it sinks, spreads along the floor, and travels until it finds something hot. That single fact should determine where you work. Roll the machine outside, or at minimum raise the garage door completely so air moves at ground level rather than six feet up. Before anything comes apart, walk the space and remove the ignition sources you have stopped noticing: a shop heater on standby, a water heater pilot, a bench grinder, an incandescent trouble light with a hot bulb.

Wear gloves throughout. Gasoline strips the natural oils out of skin and absorbs through it, and you will be handling fuel-wet hose repeatedly. Have a lidded, fuel-rated container ready before you open a fitting, not after.

How the 850 Feeds Its Engine

This Renegade uses electronic fuel injection on the Rotax 850 V-twin, so there is no petcock beneath the tank to shut. Fuel travels under pressure from an electric pump module mounted inside the tank, and the circuit remains pressurized long after the engine stops. That reality dictates the sequence: pressure comes out before any clamp comes loose. The fuel filter is built into the in-tank pump module, which means the hose in front of you carries no serviceable filter element.

The 850 runs 4x4, and the hose path passes front differential mounts and extra frame structure. Nothing about the replacement procedure differs from a two-wheel-drive quad, but note the additional clips and clearance points before the old hose comes out.

What You Will Need on the Bench

  • Nitrile or rubber gloves and a lidded metal or fuel-rated plastic drain container
  • Replacement hose in the correct inside diameter for this model, rated for fuel-injection pressure rather than low-pressure carburetor duty
  • New clamps matching the existing style, plus a quick-disconnect release tool if the tank fitting is a locking coupler
  • Line-clamping pliers, which substitute for the petcock this machine lacks
  • Sockets and drivers for the seat and side panels, a small flat screwdriver, a fresh razor blade
  • More shop rags than seem necessary, plus a drain pan

The Reasons Fuel Hose Deteriorates

Rubber ages on two fronts simultaneously. Externally, repeated heat cycles from the V-twin push plasticizers out of the compound until the hose loses flexibility. A stiff hose cannot follow chassis movement, so vibration works fine surface checking into real cracks. Dry climates accelerate this considerably, since low humidity draws moisture out of the hose wall and hardens it from the outer surface inward over successive seasons.

Internally, ethanol-blended fuel does the damage. E10 attracts and holds water, and a Renegade left standing for months with that blend in the line gives alcohol ample time to break down the inner liner while the volatile components evaporate and leave varnish behind. That is why a hose can look serviceable, feel acceptable, and still be shedding fine debris toward the injectors. Time in service matters as much as visual condition.

Spotting Trouble Before It Strands You

  • A wet stain on the skid plate or a small puddle beneath the tank area after the quad has sat
  • Gasoline odor lingering around the machine, sharpest right after shutdown while pressure remains in the circuit
  • Hairline cracks, a chalky surface, or a hardened section you can feel when you squeeze the hose
  • Dirt caked in a ring at a fitting, which marks where fuel seeped and dried
  • Bogging under load, stumbling on hard throttle, or the machine acting as though the tank is nearly empty

Because pressurized fuel escaping a pinhole often atomizes and evaporates before it can drip, a persistent smell with no puddle on the floor is still worth chasing with a flashlight.

Extracting the Old Hose

Relieve the pressure first. Remove the fuel pump fuse or relay, crank the engine until it stalls, switch the key off, then disconnect the battery negative terminal. Take off the seat and whatever plastics block the tank outlet, and follow the hose rearward to the throttle body connection.

Position the drain pan and drape a rag over the first fitting you break loose, since the hose retains standing fuel even with pressure relieved. Slide worm-gear or spring clamps well back before disturbing a joint. On a quick-connect coupler, depress both tabs evenly and pull the fitting straight off — sideways leverage cracks collars that have hardened over years of heat cycling. If varnish has glued the hose to a barb, break the bond with a gentle twist, and if it resists, slit the hose lengthwise with a razor and peel it away instead of stressing the fitting. Photograph each clip and pass-through before the hose is entirely out.

Installation and the Leak Check

Cut the replacement to the same length as the original. Excess length lets the hose sag into the front driveline or rub through against a frame edge, so precision here is protection. Seat both ends fully onto their barbs and install dry. Keep grease, oil, and silicone away from the fittings, because any lubricant on the sealing surface is exactly the path pressurized gasoline needs to creep out. A quick dip in hot water softens a stubborn hose end enough to slide it on.

Install new clamps just behind the raised bead on each barb and tighten them evenly, snug without crushing. If the tank side uses a self-locking quick-connect, press until the collar clicks and confirm with a firm pull; that joint requires no clamp. Route the hose back through every factory clip so it clears the exhaust and the differential hardware.

Finally, prove the work. Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without starting the engine. Each cycle pressurizes the circuit while the fittings are still dry and easy to read. Wipe both joints, start the 850, and study them again at idle for a few minutes, then shut down for one last inspection before the bodywork returns. If fuel delivery remains poor after a clean hose replacement, direct your attention to the in-tank pump and filter module.
