Replacing a Worn Fuel Line on Your 2020 Outlander MAX 850 XT-P

This is a job that goes smoothly or badly depending almost entirely on what you gather before you start. The 2020 Can-Am Outlander MAX 850 XT-P uses electronic fuel injection on its 854cc Rotax V-twin, meaning the hose you are about to replace is pressurized by an in-tank pump and cannot simply be shut off with a valve. Carbureted quads give you a petcock to close; this Outlander does not have one, so preparation replaces that convenience.

Building the Right Kit for the Job

Lay all of this out within reach of the machine:

  • Nitrile or rubber gloves — gasoline soaks into skin and strips its natural oils in seconds
  • A shallow drain pan plus a sealed, fuel-rated jug to store what you catch
  • Replacement hose rated for injection pressure and matched to the factory inside diameter, not soft carburetor tubing
  • A fresh clamp set in the correct style for the fittings you find, and a quick-disconnect release tool if the pump flange uses a locking coupler
  • Line-clamping pliers to pinch off flow, standing in for the petcock this model lacks
  • Sockets, drivers, a razor blade, a flashlight, and a generous supply of clean rags

Then think about the space itself. Gasoline vapor sinks and gathers at floor level, so a cracked window six feet up does nothing. Open the overhead door or roll the quad outside entirely, shut off any heater with a pilot light, unplug battery chargers, and keep an extinguisher on the bench rather than across the shop.

How Fuel Hose Ages Out of Service

Rubber fuel line fails chemically rather than mechanically. Years of heat cycling from a hard-working V-twin drive the plasticizers out of the hose wall, and what began as a soft, flexible tube turns stiff enough that ordinary frame flex opens fissures in it. Dry climates speed the process noticeably, because low humidity leaches the last moisture from the rubber and hardens it from the outside in.

Ethanol-blended gasoline attacks the other surface. Alcohol in the fuel draws moisture out of the air and degrades the hose liner from within, softening the bore while the exterior grows brittle. Fuel that sits unused for months compounds it with gum and varnish. A line in that condition can look acceptable and still be releasing material downstream toward the injectors, which is why hose age is a better replacement trigger than appearance on a 2020 machine.

Signs Worth Acting On

The MAX 850 usually gives warning before a line lets go completely:

  • Fuel pooling on the skid plate or spotting the floor after the quad has been parked a while
  • A strong gasoline smell, sharpest during the first minute after shutdown when the circuit still holds pressure
  • Visible checking, a chalky surface, or a segment that feels hard and unyielding to a pinch
  • The engine bogging under throttle, running lean, or hesitating as though the tank were low
  • Grime built up in a ring at a fitting, which happens where fuel seeps and dust sticks to it

Bear in mind that a pressurized leak can evaporate before it drips. No puddle does not mean no problem on an injected machine.

Bleeding Down Pressure and Removing the Line

Start by taking the fuel pump fuse or relay out, then crank briefly and let the engine die on its own. That drops most of the pressure in the circuit. Key off, then disconnect the battery negative cable. Pull the seat and whatever side panels are needed to expose the tank outlet and trace the hose toward the throttle body. Slide the pan underneath and lay a rag across each fitting before you open it, since residual fuel will still run out.

Move any worm-gear or spring clamp well back along the hose before you disturb the joint. For a locking quick-connect, press the tabs squarely and pull straight off along the fitting axis; those plastic collars become brittle with age and crack if you lever them to the side. Twist a stuck hose gently to break the varnish bond at the barb, and if it still refuses, slice it lengthwise and peel it away rather than risking damage to the fitting.

Path and Clearance on the Long-Wheelbase 4x4

Give the routing real attention on the way out. The two-up MAX frame carries the line further than a single-seat Outlander, and this is a selectable four-wheel-drive machine, so the front of the chassis is occupied by differential and driveshaft hardware plus additional crossmembers that a two-wheel-drive quad does not carry. Extra guides and tight pass-throughs come with that. Photograph each clip before the hose comes free so the new one duplicates the factory path away from driveline motion and exhaust heat.

Making the New Connections Seal

Cut the replacement to the exact length of the original. Too long and it chafes the frame or fouls steering travel; too short and it tugs at both barbs every time the chassis moves. Push it fully onto each fitting until it stops against the shoulder, and install it dry. Grease, oil, and silicone have no place on a fuel fitting — lubricant on the sealing surface becomes a leak path once the pump loads the line. Dip the hose end in hot water for a few seconds if it needs to be more compliant.

Place new clamps just behind the raised bead on each barb and tighten them evenly so the hose is not pinched out of round. Where a self-locking quick-connect is used, push until it clicks, then pull firmly to be sure the latch has caught; a clamp is neither needed nor wanted there. Seat the hose back into every original retainer.

Confirming the Repair Holds

Reinstall the fuse, Reconnect the battery, and turn the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, which is the moment a marginal joint gives itself away. Examine both ends with a light and a white rag, then start the V-twin and inspect again with the engine idling and shaking. Only after a few minutes of dry running should the bodywork go back on.

Worth remembering on this Outlander: the fuel filter is built into the in-tank pump module rather than sitting inline on the hose you just replaced. If fuel delivery still feels weak after a clean, leak-free installation, that in-tank assembly is the next place to investigate.
