Preparation is what makes this repair uneventful. On a 2020 Outlander MAX 650 XT the fuel line runs under pump pressure, because the Rotax V–twin is fuel injected and draws from a pump module inside the tank. There is no petcock to close, which means the pressure has to come out of the system electrically before any fitting comes apart. Sort out your tools, your workspace, and your safety setup first and the hose swap itself is straightforward hand work.

Setting Up the Workspace

Ventilation is the part most people shortcut, and it is the part that matters most. Gasoline vapor is heavier than air, so it settles at floor level and lingers there in a closed garage, right where you will be kneeling with your head near the frame. Roll the machine outside if the weather allows, or open the door fully and set a fan low to push air out along the ground. Unplug battery chargers, keep any grinding or welding well away, and remember that appliances with a standing pilot flame are an ignition source too. Keep an extinguisher within reach.

Gloves belong on your hands for the entire job. Gasoline strips oils out of skin quickly, and a pressurized fitting can spit sideways as it releases, so eye protection is not optional either. Drained fuel goes into a sealed container approved for gasoline, and soaked rags go outside rather than into a closed shop bin.

Parts and Tools Worth Staging

  • Fuel hose rated for injection pressure, matched to the original inside diameter
  • New clamps in the correct size, plus a pick for spring–style clips
  • Line–clamping pliers, which do the job the absent petcock would otherwise do
  • A catch pan and an approved sealed fuel container
  • A sharp razor or hose cutter for square cuts, plus a good supply of rags
  • Sockets and screwdrivers for the seat, side plastics, and tank hardware

Do not substitute thin–wall carburetor hose here. A pressurized circuit will find its weakness at the clamps, usually as a slow weep that shows up as a fuel smell weeks later.

Why Hose Fails on These Machines

Fuel line degrades from the outside and the inside at the same time. Externally, the plasticizers that keep rubber pliable slowly migrate out, and heat cycling from the V–twin drives that loss along until the hose becomes stiff and starts to craze with fine cracks. Dry climates make it worse by continuously pulling moisture out of the hose wall.

Internally, ethanol–blended fuel is the aggressor, especially in a MAX 650 XT that sits between riding seasons with fuel in the system. The blend absorbs moisture, and over months that mixture breaks down the hose liner, softening it and leaving gum in the passages. Since none of that shows on the outer surface, a hose can look presentable while quietly getting worse, which is why age is the honest trigger for replacement.

What a Failing Line Looks and Smells Like

These are the practical warning signs:

  • A puddle of gasoline or a dark wet stain beneath the tank area after the machine has been parked
  • A persistent fuel odor around the rear plastics, strongest in the minutes following shutdown
  • Hairline cracks, chalky discoloration, or a hose section that feels hard rather than springy
  • Bogging under throttle, a lean stumble at higher rpm, or symptoms of a nearly empty tank when it is full
  • A ring of caked dust at a fitting, which is how slow seepage announces itself

Keep in mind that a pinhole in a pressurized line can spray a mist that evaporates before reaching the floor, so a dry skid plate does not clear the hose.

Removal and Installation

Remove the fuel pump fuse or relay and crank the engine briefly until it stalls, relieving line pressure. Key off, negative battery cable disconnected. Pull the seat and side panels to expose the run from the tank fitting to the throttle body, slide the catch pan into place, and drape a rag over the joint you open first.

Push each clamp well back before disturbing a connection. Squeeze both tabs evenly on a locking quick–connect and pull straight off rather than levering sideways, since aged plastic collars crack under a pry. Twist hose that has varnished onto a barb to break the bond, or cut it lengthwise and peel it away if it refuses. Photograph the routing before the hose is fully out: this 4x4 chassis places front differential hardware and additional frame structure near the line, and every original clip keeps the hose clear of exhaust heat and moving parts.

Cut the replacement square and to the original length, then press each end onto its barb until it bottoms out, dry. Any lubricant on a sealing surface becomes a leak path once the pump comes up to pressure, so grease, oil, and silicone spray stay in the cabinet; hot water is the only assistance a tight hose end should get. Set new clamps just behind the raised bead on each fitting and snug them evenly. A self–locking quick–connect gets pushed until it clicks and then tugged to verify, with no clamp added.

Proving It Before You Ride

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit, giving you a dry, quiet look at both connections. Wipe the fittings with a clean rag and watch for any bead of fuel forming. Then start the V–twin, let it idle a few minutes, and inspect once more with the line at full working pressure before the plastics go back on.

Worth knowing as you finish: the fuel filter on this injected Outlander sits inside the tank as part of the pump assembly, not inline on the visible hose. A new line resolves leaks and cracks but cannot address a restricted filter, so if your 2020 MAX 650 XT still runs hungry after a clean installation, that module is the next stop.
