Rubber has a shelf life, and the fuel hose on a 2019 Sportsman XP 1000 has now spent several seasons absorbing engine heat, vibration, and whatever gasoline blend happened to be in the pump. Replacing it is inexpensive, straightforward work with one important wrinkle: this machine is fuel injected, the supply line stays pressurized after shutdown, and there is no petcock to turn off.
The Chemistry Behind a Failing Hose
Fuel line does not wear out from flow. It degrades because the plasticizers that make the rubber flexible slowly migrate out of the wall, hastened by every heat cycle the ProStar twin puts through the engine bay. As those compounds leave, the hose stiffens, loses its ability to flex with the frame, and starts to craze. Dry climates speed this along measurably, since low humidity draws moisture from the outer surface and hardens it early. Ethanol attacks from the inside, drawing water into fuel that sits for weeks and slowly breaking down the liner, which leaves gum and loose material headed toward the injectors. Two failure paths, one hose, and both of them run on the calendar rather than the odometer.
Reading the Machine for Warning Signs
Look for the obvious and the subtle together. A puddle or dark stain under the frame after an overnight sit is the clearest sign. A gasoline smell that lingers around the quad, strongest right after shutdown while the system still holds pressure, is nearly as reliable. Physically inspect the hose for hairline cracking, a chalky exterior, or sections that feel hard and glassy when pinched. Watch for dust caked in a ring at a fitting, which marks slow weeping. Finally, take running behavior seriously: bogging under load, a stumble on hard acceleration, or the engine acting starved for fuel while the tank still reads half full all suggest a compromised supply. Keep in mind that pressurized fuel escaping a small crack often atomizes and evaporates, so the absence of a puddle proves nothing on this platform.
Injection Versus Carburetion on This Chassis
The XP 1000 delivers fuel through an in-tank electric pump and a pressurized hose running to the throttle body. On a carbureted quad you would shut a petcock, crack the float bowl drain, and pull a soft hose off two barbs with basic clamps. Here, none of that applies. Pressure has to be bled deliberately, the tank-side connection is typically a self-locking quick-connect coupler rather than a clamped barb, and the fuel filter is packaged inside the pump module in the tank instead of sitting inline on the visible run.
Preparation and Gasoline Safety
Stage everything first:
- Injection-rated fuel hose in the factory inside diameter
- Fresh fuel-rated clamps plus a quick-disconnect release tool
- Line-clamping pliers to substitute for the shutoff valve this model does not have
- Nitrile gloves, eye protection, and plenty of clean rags
- A drain pan and an approved sealed container for captured fuel
- A socket set and a stubby flat-blade driver
Gasoline vapor is denser than air. It drifts downward and collects along the floor, which is exactly where a heater, a grinder, or an appliance pilot light will find it. Work outside or with the shop door fully open and air moving at ground level, let the exhaust cool completely, and keep the fuel container capped except when you are actively pouring into it.
Removing the Old Line
Depressurize before touching a fitting: pull the fuel pump fuse, crank the engine until it starts and stalls on its own, key off, then disconnect the battery negative cable. Take the seat off along with any panel blocking the tank and the hose run. Slide a pan underneath and cover the first joint with a rag, since liquid fuel remains in the hose even after the pressure is gone.
Back clamps well away from the fittings before you disturb them. Quick-connects release by squeezing both tabs evenly and pulling straight off the flange — no sideways leverage, because aged plastic collars break instead of bending. A hose glued to its barb by varnish comes off with a gentle twist, or a lengthwise razor cut if it refuses. Document the routing before the old line is fully clear. Being an on-demand all-wheel-drive machine, this Sportsman guides its hose past front differential hardware and additional frame crossmembers that a two-wheel-drive layout does not include, and the retaining clips along that path keep the line away from heat and moving parts.
Installation and Verification
Cut the new hose to match the old one and skip the extra slack. Push each end fully onto its barb dry, softening the end in hot water if it fights you, and keep grease, oil, and silicone completely away from the fittings — lubricant on a sealing surface gives pressurized fuel a route past the clamp. Set new clamps behind the raised bead on each fitting and snug them evenly. A self-locking coupler needs a firm push until it clicks and a pull to confirm, nothing more. Route the hose back through every original clip.
Now prove the work. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking so the pump loads the line while the hose is still dry. Inspect and feel both joints, then start the engine and check again at idle with good light. Several minutes of clean running earns the bodywork going back on. Should the 2019 XP 1000 still feel flat under throttle after a leak-free install, the in-tank filter inside the pump assembly is where to look next, since fresh hose cannot fix a restricted element.
