Replacing a Worn Fuel Line on a 2019 Sportsman Touring XP 1000

The job starts before the first fitting comes loose. On a 2019 Sportsman Touring XP 1000 the ProStar twin is fuel injected, the pump sits inside the tank, and the supply hose holds pressure after shutdown, so the opening move is always to take that pressure out of the system. Do it in the right order and the hose swap is straightforward. Skip it and you get a face full of gasoline.
Relieving Pressure and Gaining Access
Pull the fuel pump fuse or relay, then crank the engine for a second or two until it stops running on what is left in the line. Turn the key off and disconnect the battery negative cable so nothing can energize the pump while your hands are in the way. Remove the seat and the side plastics that stand between you and the tank outlet and the throttle body connection.
Expect a little more disassembly than on a single-seat Sportsman. The Touring chassis is stretched for a second rider and a rear rack, which puts additional bodywork and frame structure around the fuel plumbing. Slide a drain pan underneath before anything is opened, and keep a rag draped over the first joint you break, because a depressurized hose still contains fuel that will run out when the seal lets go.
Separating the Old Hose Without Breaking Anything
Move each clamp well back along the hose before you disturb the fitting itself. Worm-gear clamps loosen with a driver, spring clips need pliers, and a locking quick-connect coupler releases only when both tabs are pressed squarely as you pull straight off. Levering a coupler sideways with a screwdriver is the fastest way to crack a plastic collar that has spent years in the heat.
Hose that has bonded to a barb with fuel varnish responds to a gentle twist rather than a hard pull. If it still refuses, run a razor knife lengthwise along the hose and peel it off the fitting, which protects the barb and costs you nothing since the line is going in the trash. Before the old hose is entirely free, photograph its path. The on-demand all-wheel drive front differential and driveshaft crowd the area ahead of the engine, and the hose is routed around them through clips you will want to reuse exactly.
Why the Line Wore Out
Fuel hose does not last forever regardless of mileage. The plasticizers that keep the wall pliable migrate out over years, leaving rubber that is hard and glassy, and heat from the 1000 twin accelerates the change. A stiff hose flexes poorly, so the constant vibration of a heavy Touring machine on rough ground drives cracks into the same two bends every time.
Where the machine lives matters. Dry, arid air continuously draws moisture out of the hose wall and shortens its life noticeably. Meanwhile ethanol-blended fuel goes after the inner liner, pulling moisture into the fuel and softening the hose from within, particularly during stretches when the XP 1000 sits with a partial tank. Gum and shed liner material can restrict flow while the exterior still looks presentable.
Signs You Should Not Ride Past
- Fuel staining or a small puddle under the machine after it has been parked
- A gasoline smell lingering near the tank, sharpest right after you shut down
- Hairline cracking, a chalky surface, or a section that feels rigid when pinched
- Bogging, lean surging, or fuel starvation symptoms with plenty showing on the gauge
- A gritty ring at a fitting where seeping fuel has dried and collected dust
A pressurized leak can mist and disappear before it drips, so a persistent odor with nothing visibly wet is still a reason to inspect each connection closely.
Parts, Tools, and Handling Gasoline Safely
You want injection-rated replacement hose in the original inside diameter, new clamps in the matching style, gloves, eye protection, a drain pan, a sealed fuel-rated container, line-clamping pliers to substitute for the petcock this model does not have, hand tools for the bodywork, a razor knife, and rags. Note that the fuel filter on this platform is inside the tank with the pump rather than inline, so it is not part of this parts list.
Ventilation is the safety measure that actually counts. Gasoline vapor is heavier than air and pools across the floor, right where a heater, pilot light, or sparking tool sits. Work outside or with the door fully open so air moves low through the space, keep ignition sources out entirely, and cap the fuel you drain instead of leaving it open in a pan.
Installing the New Line and Confirming It Holds
Cut the replacement to match the old hose exactly. Too long and it chafes on the frame or wanders toward the exhaust; too short and it pulls on both fittings. Push each end on dry until it bottoms out, and keep grease, oil, and silicone completely off the sealing surfaces, since lubricant there gives pressurized fuel a path past the clamp. If a hose end is tight, a brief dip in hot water is all the help it needs. Set clamps just behind the bead and tighten evenly. A self-locking quick-connect gets no clamp at all, just a push until it clicks and a firm tug to confirm engagement. Return the line to every original clip and guide.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit while the fittings are dry and easy to read. Wipe them clean, start the Touring XP 1000, and study both joints at idle and again after a few throttle blips. Give it several minutes of leak-free running before the plastics go back on, then check the ground under the machine after your first short ride.
