How to Change the Fuel Line on Your 2019 Honda TRX500 Rubicon 4x4 with Power Steering

What You Are Working On

The 2019 Rubicon FM6 delivers fuel through Honda's PGM-FI system, and that detail drives the entire procedure. An electric pump sits inside the tank and keeps the hose between the tank and the throttle body pressurized any time the ignition is on, so there is no petcock to close the way a carbureted utility ATV from the early 2000s offers, and no gravity feed that stops on its own. You take pressure out of the circuit electrically first, then work the fittings. Handled in that order, replacing the line is a straightforward afternoon job on a machine that is otherwise easy to get around.

Recognizing a Hose That Is Ready to Quit

Fuel line problems introduce themselves quietly. The clearest sign is a puddle or damp stain under the frame after the Rubicon has been parked, but on an injected machine that is not the most common first clue. Pressurized fuel escaping a small crack often mists and evaporates, so a stubborn gasoline smell around the tank with nothing visible underneath still counts as evidence.

Look and feel for physical damage with the engine cold: fine surface checking that opens when you bend the hose, a stiff section that has lost all its give, swelling near a barb, or a ring of caked dirt at a clamp where fuel has been weeping and drying. Pay attention to how it runs, too. A line that has collapsed internally or is shedding material toward the injector shows up as bogging when you roll into the throttle, hesitation while working uphill, or a lean, hollow feel at higher rpm that mimics a nearly empty tank.

Why the Rubber Eventually Fails

Two processes work against fuel hose simultaneously. From the outside, the plasticizers that keep rubber flexible slowly leave the material, and years of heat cycling from the 475cc single plus constant frame vibration turn that hardened wall into cracked wall. Dry climates speed this up considerably — low humidity and strong sun draw moisture out of the hose and leave it brittle years earlier than the same hose would fail in wetter country.

From the inside, ethanol–blended pump gas does the damage. When fuel sits in the line for weeks between rides, the alcohol content attracts moisture and gradually breaks down the inner liner, sometimes leaving gum or varnish behind. A hose can be structuRally compromised inside while the exterior still passes a casual glance, which is the main argument for replacing an original line on age rather than waiting for it to leak.

Assembling Parts and Making the Area Safe

Have all of this on hand before you open anything:

  • Hose rated for fuel–injection pressure in the factory inside diameter, since low–pressure carburetor hose is not suitable
  • New clamps matched to the original style, and a quick–disconnect release tool if the tank end uses a locking coupler
  • Line–clamping pliers to pinch off low–pressure sections in the absence of a fuel valve
  • Gloves, eye protection, and a stack of clean rags
  • A drain pan and a sealed, fuel–rated container
  • Sockets for the seat and plastics, a short screwdriver, and a fresh utility blade

Ventilation is the safety point that actually matters. Gasoline vapor is heavier than air, so it settles at ground level and travels toward ignition sources you may have forgotten are burning, like a water heater or a shop furnace in the corner. Do the work outside or with the door fully open, kill any heater before you start, and keep a fire extinguisher within reach from where you are kneeling. Keep the gloves on throughout; fuel is hard on skin with repeated exposure.

Depressurizing and Getting the Line Off

Pull the fuel pump fuse or relay, then run the engine until it stalls out on its own. Switch the key off and disconnect the battery negative cable so nothing can energize the pump while your hands are in the fuel path. Remove the seat and surrounding plastics, then trace the hose from the tank outlet back to the throttle body, noting each clip and guide.

Slide the drain pan into place and drape a rag over every fitting before opening it, because there is still fuel sitting in the hose. Push clamps well back along the rubber before disturbing a joint. A quick–connect coupler releases when you squeeze the tabs evenly and pull straight off along the fitting axis; prying sideways cracks collars that have hardened with age. When varnish has bonded the hose to a barb, a gentle twist breaks the bond far more safely than a hard pull, and a hose that still refuses can be slit lengthwise and peeled off.

Note that this Rubicon's 4x4 driveline and power steering hardware add a couple of clearance points to the hose path that a 2WD machine would not have. Photograph the routing before the final retainer comes free so the new line follows exactly the same course.

Fitting the New Hose and Checking Your Work

Cut the replacement to the length of the old piece. Slack allows the hose to chafe on a frame tube or drift toward hot exhaust, while a short piece pulls steadily on both fittings. Press each end fully onto its barb until it seats against the shoulder, and do it dry — no grease, no oil, no silicone. Lubricant on a sealing surface is precisely what lets pressurized fuel creep out under a clamp. Dipping the hose end in hot water for a few seconds is the only help it should get.

Locate new clamps just behind the bead on each fitting and snug them evenly without deforming the rubber. On a self–locking quick–connect, push until the collar clicks, then tug firmly to verify it latched; that joint neither needs nor wants a clamp. Reseat the hose in its original clips well clear of the driveline and exhaust.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the new line. Inspect both joints while the area is still dry, wipe them with a light–colored rag, then start the engine and look again at idle for beading or a darkening ring at the clamps. After a few minutes of clean idle and a slow loop around the yard, do a final inspection before reinstalling the plastics. One last thing to keep in mind on this model: the fuel filter is part of the in–tank pump assembly rather than an inline unit you can see, so if fuel delivery still feels soft after a leak–free installation, that module is where to look next.
