On a 2019 TRX500 Rubicon 4x4 DCT, both symptoms frequently trace back to a hose that has hardened, cracked, or begun weeping at a fitting. Here is how to confirm it and replace the line properly.

How Owners Usually Discover the Problem

Work through this list with the seat removed and a flashlight in hand:

  • A fuel puddle under the machine, or a wet streak running down the frame after it has sat
  • Gasoline odor that persists around the quad long after shutdown
  • Surface cracking, a chalky or glazed texture, or a section that stays rigid when pinched

  • A collar of caked dust at a fitting, left behind by fuel that seeped and evaporated

The pump module also carries the fuel filter, so nothing on the visible hose is serviceable in that respect. Replacement line must be rated for injection pressure; low-pressure carburetor tubing will seep at the clamps and swell over time. The DCT gearbox does not affect the fuel path, though the 4x4 chassis, with its front differential and extra crossmembers, gives the hose a defined route through clips and tight clearances.

Hardening Rubber, Dry Air, and Ethanol Fuel

Fuel hose fails on two fronts. On the outside, engine heat and simple age drive plasticizers out of the rubber until it stiffens and cracks, and the crack almost always shows up where the hose bends into a fitting. On the inside, ethanol-blended pump gas absorbs water and degrades the liner, softening the bore and shedding fine particles downstream.   • Injection-rated hose matched to the original inside diameter
  • New clamps in the correct style and a quick-disconnect release tool if the tank fitting locks
  • Line-clamping pliers to shut off a low-pressure section, standing in for the petcock this model does not have
  • A socket set and small flat screwdriver for seat, rack, and body fasteners

Treat ventilation as part of the procedure. Gasoline vapor is heavier than air and settles along the floor, so an open door or working outdoors matters far more than a window above the bench. Kill pilot lights, keep spark sources out of the space, and have an extinguisher close at hand.

Breaking the Old Connections Down

Remove the fuel pump fuse or relay, then crank the engine until it stalls so the pressure bleeds off. Key off, negative battery cable disconnected. Pull the seat and whatever bodywork blocks the tank fitting, put a catch pan underneath, and wrap a rag around the joint you open first, because residual fuel remains in a depressurized hose.

Slide each clamp back along the hose before disturbing the fitting. Quick-connect couplers release with both tabs pressed squarely and a straight pull, never a sideways pry — aged plastic collars snap. If old varnish has cemented the hose onto its barb, twist gently to break the bond, and if that fails, slit the hose lengthwise with a razor and strip it off rather than harming the fitting. Note or photograph every clip and pass-through, especially where the line threads past the front driveline hardware on this 4x4.

Installing Line That Will Not Weep

Cut the new hose to the same length as the original. Too much length lets it wander into heat or moving components; too little leaves it under constant tension at both ends. Seat the hose fully onto each barb until it bottoms out, and keep the fittings completely dry. Grease, oil, or silicone on a sealing surface gives pressurized fuel a path to creep past the clamp, which is exactly the failure you are trying to prevent. A hard hose softens after thirty seconds in hot water.

Set new clamps just behind the bead on each fitting and tighten them evenly, gripping the hose without cutting into it. A self-locking quick-connect only needs a firm push until it clicks and a tug to confirm it caught; adding a clamp there does nothing. Route the finished line back through its original guides and clips.

Checking Your Work With the Pump Running

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the line so you can inspect both joints while surrounding surfaces are still dry. Start the engine next, watch the fittings closely at idle with a clean rag for a few minutes, then take a slow loop and inspect one final time before reinstalling bodywork.

Keep expectations straight afterward. Replacing the hose fixes leaks, cracks, and collapsed sections, but the in-tank filter is a separate component. If your Rubicon continues to feel fuel-starved at higher rpm once the new line is dry and leak-free, the pump assembly inside the tank deserves attention next.
