Everything about the procedure flows from those three facts.

Fuel Path on the 2019 Rubicon EPS

An electric pump module lives inside the tank, drawing through a filter that is part of the same assembly and pushing fuel up a reinforced supply hose to the throttle body. Nothing on the visible line filters or shuts off flow. The pressure remains in that hose after the key is off, so the circuit has to be bled before you disconnect anything, and replacement hose has to be rated for injection service rather than the soft tubing used on gravity-fed carbureted quads. The dual clutch gearbox and electric power steering are unrelated to fuel delivery, but the 4x4 driveline and front differential make the chassis tight enough that the hose follows a defined route through clips you will want to reproduce exactly.

Cracks, Chalk, and Soft Spots: Why Lines Age Out

Fuel hose deteriorates chemically rather than mechanically. Heat cycling and years of exposure strip the plasticizers from the rubber, and once that flexibility is gone the hose turns brittle and chalky, cracking where it bends into a fitting. Low-humidity climates accelerate the process by drawing moisture out of the hose from the outside. Working the inner surface, ethanol-blended pump gas absorbs water and gradually breaks down the liner, softening the bore and shedding fine material toward the injector. Stagnant fuel makes the internal damage worse, so machines that spend long stretches parked with a partial tank age their hose faster than the hour meter would suggest.

What a Failing Line Feels Like From the Seat

Some symptoms show up in the garage and others while riding:

  • A puddle beneath the machine, or a wet trail down the frame after it has been parked overnight
  • A gasoline smell that stays around the quad long after shutdown
  • Visible cracking, a glossy hardened patch, or a stretch of hose that will not compress
  • Bogging under load, hesitation as you roll into the throttle, or lean running that mimics an empty tank
  • A ring of caked grit at a fitting, left by fuel that seeped and dried repeatedly

On a pressurized line, a pinhole often atomizes and evaporates before it drips, so a strong odor deserves investigation even when nothing has reached the floor.

Getting Organized and Staying Safe

Have everything at hand before the first fitting comes apart:

  • Nitrile or rubber gloves plus eye protection
  • A sealed fuel-approved container and a substantial pile of clean rags
  • Injection-rated hose matched to the original inside diameter
  • New clamps in the correct style and a quick-disconnect release tool if the tank fitting locks
  • Line-clamping pliers to pinch off a low-pressure section, since this Rubicon has no petcock
  • A socket set and small flat-blade screwdriver for seat, rack, and panel fasteners

Take ventilation seriously. Gasoline vapor is heavier than air and collects at floor level, exactly where you will be kneeling, so open the garage door completely or work outside instead of trusting a window. Shut off water heaters and shop heaters with pilot lights, keep spark-producing tools out of the area, and set a fire extinguisher within reach.

Removing the Hose Cleanly

Pull the fuel pump fuse or relay, then crank the starter for a few seconds until the engine stalls, bleeding the pressure. Turn the key off and disconnect the negative battery cable. Take the seat off along with any panel blocking the tank connection, slide a drain pan underneath, and lay a rag over the joint you open first, because a depressurized hose still carries fuel.

Slide clamps well back along the hose before you disturb a fitting. Locking quick-connects release when both tabs are pressed squarely and the coupler is drawn straight off, never levered sideways, since weathered plastic collars crack. Where varnish has bonded the hose to a barb, a gentle twist breaks the seal more safely than a hard pull, and if that fails, slit the hose lengthwise with a razor and peel it away rather than damaging the fitting. Photograph the routing past the front differential hardware before the hose leaves the machine.

Clamping the New Line Down

Cut the replacement to the same length as the original. Surplus hose sags into hot or moving parts and a short piece keeps its fittings loaded whenever the chassis flexes. Push each end all the way onto its barb until it bottoms against the shoulder, and assemble everything dry — grease, oil, and silicone on a sealing surface give pressurized fuel a channel to creep past the clamp. A stiff hose end softens in hot water within thirty seconds.

Place new clamps immediately behind the raised bead on each fitting and tighten evenly, snug enough to grip without cutting into the rubber. A self-locking quick-connect only wants a firm push until it clicks and a tug to prove the latch engaged; a clamp there adds nothing. Reseat the hose in each original clip so it stays clear of exhaust heat and the driveline.

Verification and What a New Hose Cannot Fix

Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle pressurizes the line, letting you inspect both joints while the surrounding surfaces are still dry. Then start the engine and watch the fittings at idle with a fresh rag for several minutes, checking again after a slow test loop before the bodywork goes back on.

Set expectations for what this repair accomplishes. New line eliminates leaks, cracks, and collapsed sections, but the filter inside the tank is a separate part of the system. If the Rubicon still acts starved for fuel at higher rpm with every joint dry and secure, the in-tank pump assembly is the next place to look. Running fresh fuel and avoiding long idle periods with gas sitting in the system is the cheapest way to keep both the new hose and the components downstream healthy.
