Fuel Hose Replacement Done Right on a 2019 Rancher 420 4x4 DCT IRS

On a fuel injected quad like the 2019 Rancher 420 4x4 DCT IRS, the wrong hose in the box will undo an otherwise perfect repair. Pressure in this system does not care how carefully you tightened a clamp if the tubing was never rated to hold it. Sorting out parts and tools before the seat comes off is what keeps this a short afternoon job.
Buying the Correct Hose and Hardware
- Hose rated for fuel injection pressure, not general purpose carburetor tubing. Low pressure hose will balloon, weep at the fittings, or fail outright on a pressurized circuit.
- Inside diameter matched to the original. Measure the old piece rather than estimating, because undersized hose will not seat fully on the barb and oversized hose will never seal regardless of clamp torque.
- Fresh clamps in whatever style the machine uses, plus a spare pair. Clamps that have been in service for years are not worth reusing.
- A quick–connect release tool if the pump outlet uses a self–locking coupler.
- Line–clamping pliers, which matter here because there is no petcock to stop flow.
Round out the kit with nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, sockets and a plastic trim tool for the seat and side panels, a sharp utility blade, plenty of rags, and a flashlight. Leave grease and penetrating oil off the bench entirely so they never migrate toward a fuel fitting.
Working Safely with Gasoline
Gasoline vapor is heavier than air. Inside a closed garage it will not drift up and out through the rafters; it sinks and spreads across the floor at exactly the height where you are kneeling for the duration of the job. Roll the Rancher outdoors if the weather cooperates. If it has to stay inside, open the overhead door completely and place a box fan on the concrete blowing air out of the building rather than merely circulating it. Extinguish pilot lights on water heaters and furnaces beforehand, carry battery chargers and power tools out of the space, and keep every other ignition source well clear while fuel is exposed.
The Fuel System You Are Working On
Establish this before you begin: the 2019 Rancher 420 is fuel injected. There is no petcock anywhere on the machine. An electric pump module sits submerged in the tank, pressurizes a feed hose that runs forward to the throttle body, and carries the fuel filter inside the tank as part of its own assembly rather than inline on the visible hose. Earlier carbureted Ranchers gave you a mechanical shutoff valve, gravity feed, plain clamped barbs, and a float bowl drain screw for emptying the low side deliberately. None of that exists here, which is why depressurizing the circuit and clamping off a hose take the place of simply turning a lever.
The dual clutch transmission and independent rear suspension have no bearing on the fuel plumbing. The 4x4 driveline does affect access, since a front differential and propeller shaft occupy room under the frame that a two–wheel–drive chassis leaves open, so the hose threads through tighter clearance and depends on its retaining clips to stay away from the driveline and hot surfaces.
Why the Original Hose Wears Out
Plasticizers blended into the rubber keep fuel hose flexible, and they slowly migrate out and evaporate over the years. Heat cycling from the liquid–cooled 420cc single and nearby exhaust surfaces accelerates the loss, and the hose stiffens, dulls, and eventually cracks where it bends most sharply. On a pressurized circuit this usually shows up as a weep at a fitting rather than a split in the middle of the run, because hardened rubber can no longer conform tightly to a barb. Dry, low–humidity climates advance that timeline by drawing moisture out of the rubber wall.
Ethanol–blended pump gas does its damage from the inside. Fuel standing in the hose through a long idle period absorbs atmospheric moisture and degrades the inner liner, releasing fine particles that travel downstream toward passages considerably smaller than a carburetor's jets. Warning signs include a gasoline smell that is sharpest just after shutdown while pressure remains, a damp streak or puddle beneath the tank area, visible cracking or a chalky surface, a hardened section you can feel when pinching the hose, and bogging or hesitation that makes the engine feel starved at higher rpm.
Bleeding Down and Pulling the Old Hose
Remove the fuel pump fuse or relay, then start the engine and let it run on the fuel remaining in the line until it starves and stalls. Turn the key off and disconnect the negative battery cable. That sequence relieves system pressure and is not a step to be skipped or shortened on an injected machine.
Take off the seat and the side plastics that block access to the tank outlet and the hose run heading to the throttle body. Slide the drain pan underneath and drape a rag over the first fitting you open, because a depressurized line still holds residual liquid fuel. Move any clamp well back along the hose before disturbing the end. For a self–locking quick–connect, depress the tabs squarely and pull straight off; never pry sideways, since plastic collars grow brittle with age and crack when levered. Twist the old hose to break the varnish bond rather than yanking it, and slit a genuinely seized end lengthwise with the blade and peel it away instead of risking damage to the fitting. Photograph the clips and clearance points before the hose is fully out.
Installing New Line and Verifying Under Pressure
Cut the replacement to the same length as the original, adding nothing. Extra hose chafes on the frame or drifts toward hot surfaces over time. Push each end fully onto its barb until it bottoms out, and assemble dry. Any grease, oil, or silicone left on a sealing surface gives pressurized fuel a channel to creep out, so keep all of it away from the fittings; a brief dip of the hose end in hot water softens it enough to slide on unaided.
Seat the new clamps just behind the raised bead on each fitting and tighten evenly until the hose is held firmly without being cut into. Where a self–locking quick–connect is used, push until the collar clicks and then tug firmly to confirm it latched, and add no clamp there. Return the hose to its original clips so it stays clear of the front driveline and exhaust.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, giving you the ideal opportunity to inspect both joints while the surrounding area is still dry. Wipe the fittings with a clean rag and look again, then start the engine and check once more with a light after several minutes at idle. Only after that should the plastics go back on. One closing note: since the filter on this Rancher lives inside the tank with the pump, a fresh hose will not resolve a restricted filter, so if fuel delivery symptoms persist after a clean install, that in–tank assembly is where to look next.
