The 2019 Rancher 420 2x4 earns its keep hauling, plowing, and covering ground, and its fuel line puts in the same hours without anyone thinking about it. That component deserves a periodic look and, eventually, a replacement. This machine is fuel-injected, which sets the tone for the entire procedure.
An In-Tank Pump Instead of a Fuel Valve
Rather than gravity-feeding a carburetor through a petcock, this Rancher uses an electric pump inside the tank to pressurize a hose running to the throttle body. Several practical points follow. There is no valve you can rotate to stop the flow, so pressure must be relieved deliberately. The line still holds pressure after shutdown, meaning a fitting opened carelessly will spray rather than seep. There is no float bowl to drain. And the fuel filter is part of the in-tank pump assembly, not an inline element on the hose you are replacing. Line-clamping pliers become an essential tool here precisely because the petcock is absent.
Deterioration You Can and Cannot See
The visible half of hose failure is hardening. Plasticizers leave the rubber under repeated heat cycles, the hose becomes rigid, and cracks appear at bends and beneath clamps where the material carries the most stress. Riders in dry regions see this arrive sooner, because low-humidity air keeps pulling moisture out of the hose wall.
The invisible half happens inside. Ethanol-blended gasoline left standing in the line absorbs water and degrades the liner, softening it and creating gum that restricts flow or travels downstream toward the injector. A hose can therefore pass a casual glance and still be responsible for a running complaint, which is why age deserves consideration alongside appearance.
Signals That Something Is Wrong
Trust your nose first. A gasoline smell around the seat and tank after shutdown is often the earliest evidence on a pressurized system, since a pinhole releases a mist that evaporates before it drips. From there, look for a puddle or damp patch under the frame after the machine has been parked, and for crusted dust at either fitting where fuel has seeped and dried.
Inspect by feel too, squeezing the hose along its length for hard sections and scanning for hairline cracks or a chalky film. Then consider engine behavior: bogging under load, a lean stumble at higher rpm, hesitation off idle, or acting starved with fuel still in the tank all fit the pattern of a compromised supply hose.
Preparation and a Genuine Word on Fumes
Assemble gloves and eye protection, a sealed gasoline-rated container, a drain pan, replacement hose matched in inside diameter and rated for injection pressure, new clamps, a quick-disconnect tool if applicable, line-clamping pliers, a razor blade, a small flat-blade screwdriver, sockets for the seat and covers, and plenty of rags.
Gasoline vapor is heavier than air, which is the single most useful fact about working on a fuel system. Fumes sink, spread across the floor, and find pilot lights and electrical connections at that level rather than drifting out an open window. Set up outdoors or with the door completely open, extinguish flame appliances, unplug heaters, keep an extinguisher within reach, seal the container as soon as it holds fuel, and move soaked rags outside instead of stacking them.
Disassembly Without a Spill
Remove the fuel pump fuse and crank the engine until it stalls, then shut the key off and disconnect the negative battery cable. Take off the seat and the panels covering the tank. Trace the hose end to end, photograph each clip and guide, and note how it sits relative to the frame — this 2WD chassis keeps the path clear, while 4x4 models thread a similar hose around front driveline hardware.
Slide the drain pan under the joint you intend to open, wrap it in a rag, and expect fuel to run out regardless of how thoroughly you bled the line. Retract each clamp well along the hose before disturbing the connection. Locking couplers release with both tabs pressed squarely and a straight pull, never a sideways pry. When old varnish has fused the hose to a barb, slit it lengthwise with a fresh blade and peel it off rather than risking the fitting.
Reassembly, Clamping, and the Pressure Check
Trim the new hose to the original length. Seat each end fully on its fitting, dry, and keep grease, oil, and silicone off the sealing surfaces entirely, since a lubricated joint gives pressurized fuel a path to escape. A dip in hot water softens a tight end. Place new clamps behind the bead at each fitting and tighten them evenly without cutting the rubber; a self-locking quick-connect takes no clamp, just a push until it clicks and a confirming tug. Return the hose to its original clips so it cannot rub the frame or lie against the exhaust.
Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times so the pump builds pressure with the engine off. That cold check is your best opportunity to catch a joint that is not sealing. Wipe both connections, inspect them under good light, then start the engine, idle it a few minutes, and check once more with some throttle before reinstalling the bodywork.
