Rubber fuel hose has a service life, and it expires on a calendar rather than an odometer. The line feeding the Rotax 854 V-twin in a 2019 Can-Am Outlander MAX 850 XT-P sits in a hot, vibrating environment and carries fuel that is chemically harder on rubber than gasoline was a generation ago. Because this Outlander is electronically fuel injected, that hose is part of a pressurized loop served by an in-tank pump — there is no petcock anywhere on the machine, which shapes every step that follows.
What Actually Degrades a Fuel Hose
Three forces work on the line at once. Heat cycling from the V-twin drives the flexible plasticizers out of the rubber wall, leaving the hose progressively stiffer until it can no longer absorb frame flex without cracking. Dry climates accelerate that curve considerably; low ambient humidity pulls the last moisture out of the hose material and hardens it from the outside surface inward, which is why desert machines show checking years earlier than ones in humid country.
The third force is the fuel itself. Ethanol blends absorb water out of the air and go to work on the hose liner from within, softening the bore while the exterior grows brittle. Fuel left standing through a long off-season also leaves gum and varnish deposits behind. The result is a line that can look presentable and still be shedding particles toward the injectors, so on a MAX 850 with several seasons behind it, replace based on age rather than waiting for a visible failure.
Reading the Machine for Early Warning
Catch it before it strands you. Watch for:
- Gasoline puddling on the skid plate or dripping onto the floor where the quad is parked
- A sharp fuel smell around the seat area, most noticeable right after you shut the engine down
- Fine cracks, a hardened patch, or a chalky finish anywhere along the visible hose run
- Bogging under load, a lean stumble on hard acceleration, or a hesitation that mimics running low on gas
- Dust adhering in a band around a fitting, a reliable sign fuel has been weeping there
On an injected quad a small pressure-side leak may atomize instead of dripping, so absence of a puddle proves nothing. If the smell is there, keep looking.
Gathering Supplies and Setting Up Safely
Pull everything together before a single fastener comes out:
- Gloves, ideally nitrile, because gasoline penetrates skin and defats it fast
- A drain pan and a sealed, fuel-rated container for captured gas
- Hose rated for fuel-injection pressure, sized to the original inside diameter
- New clamps in the correct style, and a release tool if a quick-connect coupler is present at the pump flange
- Line-clamping pliers, which do the job the missing petcock would have done
- Hand tools for the seat and side panels, plus plenty of clean rags
Ventilation is the real safety item here. Work outside or with the overhead door wide open, since gasoline vapor is denser than air and collects at floor height where a heater, grinder, or work light can find it. Keep a fire extinguisher within arm's reach and do not run a battery charger nearby.
Getting Pressure Out and the Hose Off
Relieve the system first. Remove the fuel pump fuse or relay, then bump the starter until the engine sputters out on its own residual fuel. Switch the key off and disconnect the battery negative terminal. Take off the seat and enough side bodywork to see the tank outlet and follow the hose toward the throttle body. Position a pan below and cover each joint with a rag as you break it, because a depressurized line still holds a measurable amount of fuel.
Slide worm-gear or spring clamps well back before disturbing the hose. Where a locking quick-connect is used, depress both tabs evenly and pull straight along the fitting axis. Levering one of those aged plastic collars sideways is how they break. If the hose is bonded to a barb by varnish, twist it gently to shear the bond, or split it lengthwise with a fresh blade and peel it off rather than putting torque on the fitting itself.
Clearance Points on a MAX 4x4 Frame
The extended MAX chassis routes the line further than a standard-length Outlander does, and the selectable four-wheel-drive system fills the front of the frame with differential and driveshaft hardware that a two-wheel-drive quad lacks. That means additional guides, clips, and tight pass-throughs to navigate. Photograph the routing while the old hose is still captive in its clips so the replacement follows the identical path clear of moving driveline components and hot exhaust.
Fitting the New Hose Without Creating a Leak
Measure the old line and cut the new one to match. A hose that is too long rubs the frame or crowds the steering; one that is too short loads both fittings. Slide it fully onto each barb until it seats against the shoulder, and do it dry. Grease, oil, penetrant, and silicone all belong nowhere near a fuel fitting, since anything on the sealing surface becomes an escape path once the pump builds pressure. A quick soak of the hose end in hot water makes it compliant enough to push on by hand.
Locate new clamps just past the raised bead on each fitting and snug them uniformly rather than crushing one side. A self-locking quick-connect needs no clamp at all; press it home until it clicks and then tug to confirm the latch has captured. Return the hose to every factory clip before the plastics go back.
Leak Verification and Wrap-Up
Refit the fuse, Reconnect the battery, and cycle the ignition on and off four or five times without starting. Each cycle runs the pump and loads the line, which is exactly when a marginal connection reveals itself. Inspect both ends with a light and a clean rag, then fire the V-twin and repeat the check at idle with vibration in play. Give it several minutes of leak-free running before reinstalling bodywork.
One last note on this platform: the fuel filter on the injected Outlander MAX 850 lives inside the tank as part of the pump module, not inline on the hose you just replaced. If the engine still feels short on fuel after a clean install, that in-tank assembly is the logical next step.
