Choosing and Installing a New Fuel Line on a 2019 Outlander MAX 650 DPS

Buy the Right Hose or Skip the Job

Not all fuel hose is interchangeable, and on a 2019 Outlander MAX 650 DPS the distinction is not academic. The Rotax V-twin in this machine is fuel injected, fed by a pump living inside the fuel tank, and the supply hose runs under real pressure rather than gravity feed. Ordinary low pressure carburetor hose will swell, weep, or blow off a barb in that environment. What you want is hose specifically rated for fuel injection pressure, in the same inside diameter as what came off the machine.

Diameter matters as much as pressure rating. Hose that is slightly oversize will not seal reliably on the barb even with a clamp crushing it, and undersize hose that has to be forced on stretches thin and cracks early. Measure the original, match it, and buy fresh clamps in the style already fitted rather than reusing hardware that has been tightened and loosened for years.

Why the Original Hose Wore Out

Fuel line degrades chemically from both surfaces at once. Outside, the plasticizers that keep the rubber flexible slowly migrate out of the compound, so the hose becomes stiff, holds a set, and stops flexing with the frame. Once it loses that give, vibration from the twin drives fine cracks steadily inward. In arid climates the process runs noticeably faster, since dry air keeps pulling moisture from the hose wall.

Inside, ethanol blended fuel works on the liner. That attack is heaviest when the machine sits for months with fuel standing motionless in the hose instead of circulating through it. The two mechanisms together produce a line that is brittle outside and softening inside, capable of sending fine debris toward the injectors while its exterior still looks fine.

The Warning Signs

  • Gasoline pooling or beading beneath the machine after it has been parked
  • A persistent fuel smell near the tank, strongest right after shutdown while the line still holds pressure
  • Visible cracking, a chalky surface, or a hardened section you can feel by pinching the hose
  • Bogging under load, stumbling as you roll on the throttle, or behavior like the tank is nearly empty
  • A dust caked ring at a fitting, formed by fuel that seeps and evaporates over time

Since the system is pressurized, a small breach often atomizes fuel that evaporates before it drips. A fuel odor with no visible wet spot is still worth chasing down.

Preparation and Gasoline Precautions

Alongside the hose and clamps, have gloves and eye protection, an approved fuel container, a wide drain pan, a quick-disconnect release tool if the tank outlet uses a locking coupler, line-clamping pliers to substitute for the petcock this model lacks, drivers for the seat and side panels, clean rags, and a razor blade.

Then think about the space. Work outdoors, or with the garage door raised fully and a fan low to the ground pushing air out. Gasoline vapor is heavier than air, so it settles and pools at floor level where a water heater pilot, furnace, or shop heater can ignite it well after the smell fades at standing height. Keep the battery disconnected any time a line is open, cap the container between pours, and do no grinding or welding in that space.

Removing the Old Line

Because nothing shuts fuel off on this machine, start by bleeding the circuit. Pull the fuel pump fuse or relay, crank the starter briefly until the engine stalls or refuses to fire, turn the key off, and disconnect the negative battery cable. Take off the seat and any bodywork that blocks the tank outlet, then trace the hose forward to the throttle body, noting each clip. The MAX frame is stretched for a second rider, so the run is longer here than on a single seat Outlander, and the selectable 2WD and 4x4 driveline puts front differential hardware near part of it, dictating clearance points to reproduce.

Slide the pan beneath the joint you plan to open first, drape a rag over the fitting, and separate it slowly, since standing fuel stays in the hose after pressure is relieved. Loosen worm-gear clamps completely or slide spring clamps well up the hose before disturbing the end. Quick-connects need the tabs pressed evenly and a straight pull, never a sideways pry, because aged collars snap. If varnish has glued a hose end to its barb, twist gently to break the bond, and if it holds, slit the hose lengthwise and peel it away rather than risking the fitting. Photograph the routing before the hose leaves its clips.

Assembly, Clamping, and the Leak Check

Cut the new hose to the original length exactly. Extra length lets the line sag toward hot exhaust or rub a frame edge until it wears through, and neither shows up until it becomes a leak. Push each end onto its barb dry, seating it fully past the raised bead. Nothing lubricated goes near a fuel fitting: grease, oil, or silicone on the sealing surface gives pressurized fuel a path to escape from beneath the clamp. When an end refuses to slide on, dip it in hot water for a few seconds instead.

Place each new clamp just behind the fitting bead and tighten it evenly, snug enough to seal without biting into the rubber. If the tank side uses a self locking quick-connect, push until it clicks and then tug to verify the latch engaged; that connection holds on its own and wants no clamp added. Return the hose to every original clip and confirm clearance with the suspension resting at ride height.

Test before you ride, not after. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking the engine. Each cycle runs the pump and brings the hose to pressure while everything is cold and still, which is the clearest possible condition for inspecting both joints with a flashlight and a clean white rag. Any dampness means reseat the hose and reposition the clamp. Once it holds dry, start the engine, let it idle for several minutes, and check again warm, since heat can expose a joint that sealed cold.

Last detail worth knowing: the fuel filter on this injected Outlander is integrated into the in-tank pump assembly rather than mounted inline on the visible hose. Replacing the line fixes a line problem, but continued fuel starvation after a clean install points inside the tank.
