Replacing a Worn Fuel Line on Your 2019 Outlander MAX 570

There is a right order to this job, and the first step happens before any tool touches the machine. The 2019 Outlander MAX 570 delivers fuel to its Rotax 570 V-twin through electronic injection, with the pump living inside the tank. That means the supply hose stays pressurized after shutdown and there is no fuel valve to twist closed. Opening a fitting without dealing with that first is how you end up washing gasoline off your arms.
Relieving Pressure the Right Way
Locate and remove the fuel pump fuse, then crank the engine and let it run until it stumbles and dies on its own. That burns off the pressure held in the line. Switch the key off and disconnect the negative battery cable so the pump cannot energize while you are working in the fuel path.
Depressurized is not the same as empty. The hose is still full of gasoline, so slide a catch pan into position and keep a rag draped over whichever fitting you open first. When you need to isolate a section without pulling the tank down, line-clamping pliers pinch the hose shut without damaging it. Ordinary pliers and locking grips will crush the wall and leave you replacing more hose than you intended.
Gasoline Handling and the Gear List
Gasoline vapor is denser than air. It does not rise and dissipate; it flows down off the machine and pools in a layer across the floor, and your sense of smell fades to it within minutes. Work outdoors if the weather allows, or open the shop up so air genuinely moves at ground level rather than counting on a window six feet overhead. Shut off any appliance with a standing pilot flame, keep grinders, torches, and welders out of the space entirely, and set a fire extinguisher beside the machine instead of on a distant wall.
With that handled, collect the following:
- Nitrile or rubber gloves plus eye protection
- Hose rated for injection pressure, matched to the original inside diameter
- New clamps of the correct style, or a quick-disconnect release tool for a locking coupler
- Line-clamping pliers, replacing the petcock this machine does not have
- A catch pan and a sealed, fuel-rated container
- A razor blade, a small flat-blade screwdriver, sockets for the seat and panels, and rags
Recognizing a Failing Hose
- A puddle or damp patch under the machine after it has been parked
- A gasoline smell around the tank that lingers, strongest just after shutdown while pressure remains
- Visible cracking, glazing, or a stiff section you can feel when you pinch the hose
- A ring of caked dirt at a fitting, left behind by fuel seeping and drying
- Bogging under throttle, a lean stumble, or the engine behaving as though the tank is nearly dry
An injected machine can leak without leaving evidence on the floor, because pressurized fuel escaping a pinhole often atomizes and evaporates. Treat a persistent fuel odor as a real finding, not a nuisance.
What Ages the Rubber
The hose hardens from outside as heat from the V-twin drives out the plasticizers that keep it flexible. Soft becomes firm, firm becomes glassy, and a glassy hose cracks where the chassis flexes over rocks and ruts. Machines in dry, arid regions reach that state earlier, since low humidity pulls moisture out of the rubber and speeds the process along.
Meanwhile, ethanol-blended pump gas attacks the inner liner. Alcohol draws in water, and fuel left standing in the line during a quiet stretch degrades that liner, softening it and releasing fine material downstream toward the injectors. Neither process is visible from a casual glance, which is why age alone is a legitimate reason to renew the hose.
Removal and Fitting the Replacement
With the seat and side panels removed, get both ends of the run in clear view. Push clamps back along the hose before disturbing a fitting. For a locking quick-connect, compress the tabs evenly and draw it straight off the nipple; sideways leverage cracks aged plastic collars. Where varnish has bonded hose to barb, twist gently to break the bond, and if it refuses, slit the hose lengthwise and peel it off rather than prying at the fitting.
Note the routing carefully. This MAX 570 is a selectable 4x4, so the front differential and its hardware push the supply hose through a slightly longer path with additional clips and clearance points compared with a two-wheel-drive quad. Photos taken before the hose is fully out will save you guesswork later.
Cut the new hose to match the original length exactly, since extra length only finds something to rub against. Seat each end fully onto its barb past the retention bead and install it dry. Grease, oil, and silicone on a sealing surface are exactly what lets pressurized fuel creep out from under a clamp, so keep lubricant off the fittings entirely. Hot water is the safe way to soften a tight hose end. Set new clamps immediately behind the bead and tighten evenly without crushing, and remember that a self-locking quick-connect needs no clamp — only a positive click and a confirming pull. Return the hose to all its original guides so it stays off the exhaust and clear of the driveline.
Proving It Is Dry
Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump builds pressure. Inspect both joints while everything is still dry, wiping each with a clean pale rag and looking for staining rather than a visible drip. Then start the engine and repeat the check at idle, where vibration will find a marginal seal that held under static pressure.
After several minutes of leak-free running, reinstall the panels and seat, then take a short ride and look once more with the machine warm. If fuel delivery still feels soft, keep in mind that this injected 570 carries its filter inside the tank as part of the pump module rather than inline on the hose, and that assembly is the next logical suspect.
