The 2019 Outlander MAX 1000 XT rides on a stretched chassis built to carry a second rider, and that extra length shows up in the fuel plumbing as a longer hose run with more clips, more frame structure to clear, and more places for a line to chafe than you would find on a compact single seat quad. Knowing the path before you pull the old hose out is what keeps this from becoming a guessing game.

Mapping the Hose Run on the Long Chassis

Fuel lives in the tank beneath the seat and travels forward to the throttle bodies of the 976cc Rotax twin. On the extended MAX frame that trip is longer than average, and because this is a four wheel drive machine there is front differential hardware, plus the crossmembers that support it, sharing space with the line's path. None of that changes the fundamental procedure, but it does mean more retaining clips to release and more clearance points to respect on the way back in. Photograph the run before it comes apart and you will save yourself twenty minutes of trial fitting later.

Confirming the Fuel Delivery Setup

The 2019 MAX 1000 XT is fuel injected. Do not look for a petcock under the tank because there is not one, and do not plan on draining a float bowl because there is not one of those either. An electric pump inside the tank pressurizes the line any time the key is on, which means the isolation step on this machine is electrical rather than mechanical. On a carbureted quad you would rotate a valve closed and open a bowl drain; here you pull the fuel pump fuse or relay, crank the engine until it stalls to burn off stored pressure, then disconnect the negative battery cable.

The other injection specific detail is filtration. The filter element and pickup screen are built into the in tank pump module instead of hanging in a visible inline housing partway along the hose. New rubber will not clear a restricted filter, so if fuel delivery still feels soft after this repair, the tank assembly is where to look.

Why Lines Harden and Split

The rubber in a fuel line depends on plasticizers to stay flexible, and those compounds slowly leave over the years. What remains is stiff and glassy, and once the wall no longer flexes, heat cycling from a big twin combined with constant chassis vibration works fine cracks into the surface that gradually reach the bore. Dry, arid air accelerates the whole process, since there is no ambient humidity slowing the moisture loss.

Ethanol blended pump gas attacks the inner liner instead. Fuel left standing in the line for extended periods draws in water and breaks the liner down, which softens it from within and can release fine debris toward the injectors even while the outer surface continues to get brittle. That combination is why age alone justifies a look, regardless of how good the hose appears.

Symptoms and a Quick Inspection List

Look and sniff for the following:

  • A fuel puddle or wet streak under the machine after it has been parked
  • Gasoline odor around the seat area, sharpest right after you shut the engine down
  • Surface cracking, a chalky feel, swelling, or a compressed groove left by an aging clamp
  • Bogging on hills, a lean stumble, or the engine acting starved when the tank is far from empty
  • Dirt caked into a neat band at a fitting, which is what a slow weep leaves behind

Pressurized systems can leak as a fine mist rather than a drip, so a persistent smell with no visible puddle still counts as evidence.

Supplies and Safe Handling of Gasoline

Have all of it ready before disassembly:

  • Injection rated fuel hose in the matching inside diameter
  • Fresh clamps of the correct style, plus a quick-connect release tool if a locking coupler is used
  • Line clamping pliers, taking the place of the fuel valve this model lacks
  • Nitrile gloves, eye protection, and a generous pile of rags
  • An approved sealed fuel container and a low catch pan
  • Metric hand tools for seat and panel removal, and a razor knife

Gasoline vapor is heavier than air. It pools at floor level and drifts toward whatever ignition source sits down there, which in most garages means a water heater pilot or a battery charger. Roll the quad outside if you can. If you cannot, open the overhead door completely, put a fan on the floor moving air out of the building, and keep all hot work out of that space for the day.

Removal, Fitment, and the Final Pressure Check

After bleeding the system and disconnecting the battery, remove the seat and the rear panels needed for clear access. Slide the pan under the joint you plan to open and cover it with a rag, since a depressurized line still holds standing fuel. Move clamps back along the hose before separating anything. Press quick-connect tabs squarely and pull straight off, because a weathered plastic collar cracks the moment you try to pry it. A hose glued to its barb by varnish releases with a gentle twist, or with a lengthwise slit and a peel if it will not cooperate.

Cut the new hose to the same length as the old one, then push each end fully onto its fitting past the raised bead. Work dry — no grease, no oil, no silicone spray, since any lubricant on the sealing surface hands pressurized fuel an escape route. Hot water is the only assembly help worth using. Set the clamps just behind the bead, tighten evenly, and where a self locking quick-connect is fitted, push until it clicks and tug to verify the latch instead of adding a clamp it does not need. Return the hose to every original clip so it cannot contact exhaust or the front driveline.

Restore the fuse and battery, then cycle the key on and off several times without cranking so the pump loads the line while the joints are still dry. Inspect with a clean rag, start the engine, idle a few minutes, and check again under heat. A leak free idle earns the bodywork going back on and a short shakedown loop before the next real ride.
