The pump sits inside the fuel tank, the hose feeding the 854cc Rotax V-twin stays under pressure after the key is off, and there is no petcock anywhere on the quad to shut off flow. Riders who come from carbureted machines reach for that valve out of habit and find nothing there.

What Injection Means for This Job

Practically speaking, three things change. First, you relieve system pressure instead of closing a valve, which means pulling the fuel pump fuse or relay and letting the engine run itself out before you open anything. Second, the connections may be self-locking quick-connect couplers rather than simple barbs with worm clamps, so a release tool can be necessary and no clamp is wanted at that joint. Third, the fuel filter on this platform is integrated into the in-tank pump module rather than hanging inline where you could swap it, so replacing the visible hose does not touch filtration at all. Buy hose rated for injection pressure in the original inside diameter, not soft carburetor tubing.

The Slow Death of a Fuel Hose

Two mechanisms run at the same time. From the outside, heat cycles from the V-twin steadily drive plasticizers out of the rubber wall, and hose that arrived soft and springy becomes stiff and glassy. Once it stops flexing, the everyday movement of a chassis working through rough ground turns that rigidity into surface checks and then cracks. Dry, low-humidity regions shorten the timeline because the surrounding air keeps pulling moisture out of the material.

From the inside, ethanol-blended gasoline slowly degrades the liner. Alcohol attracts water into the fuel, the inner wall softens and swells, and fine particles begin traveling downstream toward the injectors. Periods where the machine sits unridden make it worse, since standing fuel has time to gum and varnish against a bore that is already breaking down. The combination is why a hose can pass a glance and still be near its limit.

Signals of a Line About to Let Go

  • Gasoline smell around the tank and rear bodywork that lingers after shutdown, while the circuit still holds pressure
  • A wet band on the skid plate or a puddle on the floor after the Outlander has been parked overnight
  • Fine cracking, a chalky gray surface, or a section permanently flattened by an old clamp
  • A crusted dirt ring at a fitting where fuel has seeped and dried repeatedly
  • Bogging under load, a stumble on hard throttle, or the engine acting starved at higher rpm despite plenty of fuel

Because the system is pressurized, a small leak may atomize and evaporate rather than drip. A dry floor does not prove the hose is sound.

Preparing the Job and the Space

  • Nitrile or rubber gloves and eye protection
  • A shallow drain pan and a sealed, fuel-rated container
  • Injection-rated replacement hose in the correct diameter
  • Fresh clamps in the matching style, plus a quick-disconnect release tool if needed
  • Line-clamping pliers for any soft section, given the absence of a fuel valve
  • Hand tools for the seat, racks, and side panels, a razor blade, and plenty of clean rags

Treat the gasoline itself as the main hazard. Vapor is heavier than air and settles at floor level, so work outdoors or with the garage door fully open instead of relying on a high window. Shut off heaters and pilot lights, keep every spark source out of the space, and let a warm exhaust cool completely before working near it.

Old Hose Out

Relieve pressure, then disconnect the battery negative cable after the key is off. Remove the seat and enough side plastic to expose the tank and the hose run toward the throttle body. Position your pan and hold a rag over the first joint you open, because a depressurized hose still gives up a slug of fuel when it separates.

Slide clamps well clear along the hose before you touch the fitting. Locking couplers want their tabs pressed squarely and a straight pull, never a pry, since aged plastic collars snap rather than bend. Rotate the hose on its barb to break the varnish bond instead of pulling hard, and when an end refuses to release, slit it lengthwise with a razor and peel it off to protect the fitting. Photograph the routing while it is still installed. This is a 4x4 chassis, so the hose threads past the front differential and additional frame crossmembers, and following the same path on the new line keeps it away from moving driveline components and hot pipe.

New Hose In, Then Verified

Cut the replacement to the original length exactly. Slack chafes and drifts toward heat. Push each end fully home on its barb, working dry, and keep grease, oil, and silicone completely off the sealing surfaces, because lubricant is precisely what allows pressurized fuel to creep out past a clamp. Dip a tight end in hot water for a few seconds if it fights you. Position new clamps just behind the raised bead at each fitting and snug them evenly rather than crushing the hose. Where the 850 uses a self-locking coupler, push until it clicks and then tug firmly to confirm the latch, and add nothing else there. Return the hose to every clip and guide it originally used.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the line, giving you a still, dry inspection of both joints. Wipe them with a clean rag and look for darkening. Start the engine, let it idle, and inspect again with the twin shaking the chassis. After several leak-free minutes, put the bodywork and seat back on and keep the first ride short and close to home. If fuel delivery still feels weak, the in-tank pump and filter module is the next component to evaluate.
